One of the main causes of unwanted dimensional changes in precision metal mold casting parts is excessive and irregular residual stresses induced by temperature gradients and plastic deformation in the solidifying shell. Residual stresses can also cause stress cracking, and lower the fatigue life and fracture strength of the casting parts. In the present study, aluminum alloy casting system with metal mold equipped with electrical heating elements and water cooling units was designed and the casting specimens were produced to quantify the effects of different cooling conditions on the development of residual stresses. The layer removal method was used to measure the biaxial residual stresses in casting specimens produced from the experiments. The experimental results agreed with Tien-Richmond's theoretical model for thermal stress development for the solidifying metal plate.
The fatigue crack growth behavior in GTA butt welded joints of Al-Alloy 5052-H38 was examined using Single Edge Notched(SEN) specimens. It is well known that welding residual stress has marked influence on fatigue crack growth rate in welded structure. In the general area of fatigue crack growth in the presence of residual stress, it is noted that the correction of stress intensity factor (K) to account for residual stress is important for the determination of both stress intensity factor range(.DELTA.K) and stress ratio(R) during a loading cycle. The crack growth rate(da/dN) in welded joints were correlated with the effective stress intensity factor range(.DELTA.Keff) which was estimated by superposition of the respective stress intensity factors for the residual stress field and for the applied stress. However, redistribution of residual stress occurs during crack growth and its effect is not negligible. In this study, fatigue crack growth characteristics of the welded joints were examined by using superposition of redistributed residual stress and discussed in comparison with the results of the initial welding residual stress superposition.
In this study, the effects of cryogenic treatment cycles on the residual stress and mechanical properties of 7075 aluminum alloy (Al7075) samples, in the form of a tube-shaped product with a diameter of 500 nm, were investigated. Samples were first subjected to solution treatment at $470^{\circ}C$, followed by cryogenic treatment and aging treatment. The residual stress and mechanical properties of the samples were systematically characterized. Residual stress was measured with a cutting method using strain gauges attached on the surface of the samples; in addition, tensile strength and Vickers hardness tests were performed. The detailed microstructure of the samples was investigated by transmission electron microscopy. Results showed that samples with 85 % relief in residual stress and 8% increase in tensile strength were achieved after undergoing three cycles of cryogenic treatments; this is in contrast to the samples processed by conventional solution treatment and natural aging (T4). The major reasons for the smaller residual stress and relatively high tensile strength for the samples fabricated by cryogenic treatment are the formation of very small-sized precipitates and the relaxation of residual stress during the low temperature process in uphill quenching. In addition, samples subjected to three cycles of cryogenic treatment demonstrated much lower residual stress than, and similar tensile strength compared to, those samples subjected to one cycle of cryogenic treatment or artificial aging treatment.
This research addresses study on thermal residual stress of a composite patch repair of the edge cracked aluminium panel of aging aircraft. Composite patch repair is an efficient and economical technique to improve the damage tolerance of cracked metallic structures. These are thermal residual stresses due to the mismatch of coefficient of thermal expansion, and these are affected by the curing cycle of patch specimen. In this study, three curing cycles were selected for F.E. analysis. This study features the effect on composite patch and aluminum by thermal residual stress during crack propagation in aluminum plate.
A straight pipe is used after complicated bending work in a mechanical system. In this work process, the plastic deformation of the pipe produces residual stress in the pipe. This residual stress significantly affects the behavior of pipe fracture. For this reason, residual stress must be evaluated. Measuring the residual stress of a U-shaped pipe is difficult with existing destructive and nondestructive measurement methods. In this paper, the residual stress of a U-shaped aluminum pipe (99.7% pure aluminum) was evaluated from the Raman shift by Raman spectroscopy and FEM(Finite Element Method, FEM) analysis. The results of the stiffness test by FEM analysis are compared with those by experiments. The analyzed results of the Raman spectra showed a similar tendency with the results of the FEM analysis with respect to the residual stress distributions in U-shaped pipes. Also, the results of the bending tests showed resemblance to each other.
Ultrasonic travel-times obtained with the LCR ultrasonic technique have shown an ability to distinguish among three aluminum plates. The 244$\times$150mm thick, but differ in heat treatment. One is fully annealed, the second is quenched and then tempered, and the third is heat-treated to T651 plate, as received plate. Travel-times were obtained at four locations on each side of all plates. The data for both sides of each plate clearly are in very close agreement except location 1 of each plate. In order to show travel-time variation throughout the plate areas, the average travel-time for both sides of each plate were calculated. For Plate 1, the travel-time data were the highest and the data of Plate, the travel-time data were the highest and the data of Plate 2 were upper than Plate 3. Finally, the residual stresses for each plate were measured by X-ray diffraction method. The results showed a good relation. These preliminary results indicate that the LCR Ultrasonic Technique may be not only further developed for use in quality control in the manufacture of rolled aluminum plates but also industry.
The purpose of this study is to investigate the effect of shot peening on the fatigue strength and fatigue life of two kinds of aluminum alloys. The fatigue strength behavior of aluminum alloys were estimated by the stress ratio and shot velocities. The fatigue life and strength increased with increasing the test shot velocity. However, at the shot velocity range between 50m/s and 70m/s, the compressive residual stress phenomena were observed in test conditions of different shot velocity. The optimal shot velocity is acquired by considering the peak values of the compressive residual stress, dislocations, brittle striation, slip, and fisheye on the fracture surface of test specimen. It was observed from the SEM observation on the deformed specimen that the brittle striation, fisheye were showed in the intergranular fracture structure boundaries at the this velocities. Therefore, fatigue strength and fatigue life would be considered that shot velocity has close relationship with the compressive residual stress.
In this work, the cure cycle of co-cured metal/composite structure was investigated to decrease fabricating thermal residual stresses between the metal and the composite material. DSC (Differential scanning calorimetry) experiment and static lap shear test of co-cured aluminum/composite double lap joint as well as the curvature experiment of co-cured steel/composite strip were performed to investigate the effect of curing cycle on the thermal residual stress of co-cured hybrid structures. From the experiments, it was found that post curing method after abrupt cooling of co-cured aluminum/composite hybrid structure at certain point of degree of cure during curing process could eliminate fabricating the thermal residual stresses.

A three-dimensional finite element model has been developed to simulate the MIG P/S welding process of two aluminum plates. The finite element calculations are performed using ANSYS finite element code, which takes into account the thermal and mechanical non-linear material properties. The results of finite element analysis compared with those of experiment to show its validity in view of distortions. Parametric studies are carried out on the validated model to assess the effects of various factors on the final residual distortion. Large deformations, temperature dependent material properties are included in the model. Finally, the formulas of fitting curves of angular distortion transverse shrinkage, and longitudinal shrinkage have been proposed.
