An efficient method is developed for mold thermal cycle analysis in repeated forming process, which is well suited to the analysis in TV glass production. plunger, which is a mold to press-form the glass, undergoes temperature fluctuation during a cycle due to the repeated contact and separation from the glass, which attains a cyclic steady state in the end. If analyzed straightforwardly of this problem, it leads to more than 80 cycles to get reasonable solution, and it is yet hard to setup stopping creteria due to extremely slow convergence. An exponential fitting method is proposed to solve the problem, where an exponential function is found to best approximate temperature values of 3 consecutive cycles, and new cycle is restarted with the function value at infinite time. From numerical implementation, it is found that the method reduces the number of cycles dramatically to only $6{\sim}15$ cycles to reach accurate solution within $1^{\circ}$ error. A system for the analysis is contructed, in which the thermal analysis is performed by commercial software ANSYS, and the fitting of the result is done by IMSL library.

We conducted a phased electromagnetic forming process analysis (EFPA) over time through a coupling of electromagnetic analysis and structural analysis. The analysis is conducted through a direct linkage between electromagnetic analysis and structural analysis. The analysis process is repeated until the electric current is completely discharged by a formed coil. We calculate the forming force that affects the workpiece using MAXWELL, a commercial electromagnetic finite element analysis program. Then, we simulate plastic behavior by using the calculated forming force data as the forming force input to ANSYS, a commercial structure finite element analysis program. We calculate the forming force data by using the model shape in MAXWELL, a commercial electromagnetic finite element analysis program. We repeat the process until the current is fully discharged by the formed coil. Our results can be used to reduce the error in data transformation with a reduced number of data transformations, because the proposed approach directly links the electromagnetic analysis and the structural analysis after removing the step of the numerical analysis of a graph describing the forming force, unlike the existing electromagnetic forming process. Second, it is possible to simulate a more realistic forming force by keeping a certain distance between nodes using the re-mesh function during the repeated analysis until the current is completely discharged by the formed coil, based on the MAXWELL results. We compare and review the results of the EFPA using the peak value of the forming force that acts on the workpiece (which is the existing analysis method), and the proposed phased EFPA over time approach.
Flow forming is an incremental forming process in which rollers are used to form cylindrical parts with repeated turning of both roller and starting material. Both sheet and tube can be used as the starting material. The process is highly useful for producing hollow shaped parts from a tube, with the benefit of the average strain in the final shape being significantly lower than that from a sheet material. In the present study, the flow forming process was studied and optimized for producing a hollow shaped part from seamless steel tube by both experiment and numerical analysis. Upon considering the difficulty of forming seamless steel sheet, the thickness reduction was distributed over several tool paths. In the end, an optimum process condition was attained, and the experiment verified the simulation results.
The flow forming process consists of a split process, a divide process, and a forming process. The split process is a forming process in which rollers radially permeate a simple disc-shaped forging material and split it in both directions to form a top-bottom bidirectional cup. It is advantageous for post-processing to deepen the forming depth in the split process but this characteristic causes the failure near the edge of the mandrel during the actual process. The split process was analyzed using Rigid Plastic FEM, and the stress analysis of the mandrel was conducted to find the cause of the failure. It was found that the failure occurred due to fatigue accumulation damage caused by repeated residual stress.

Yoke is a part of rotor in unmanned helicopter. It was transferred power of engine to the rotor. It has been usually produced by machining and used wastefully material. And it has been considered to improve its proof stress against repeated loading of the products. Therefore we studied Forging process for satisfaction of these ability and process design for yoke forming has been studied by using FE analysis. Die design and forming analysis have been performed according to the conditions such as billet volume, flash control, cavity filling, and the distribution of damage in the products. In the comparison between die forging processes, side punch effects has been investigated by considering billet dimensions.

Straightforward analysis of this problem brings about more than 80 cycles to get reasonable solution, and yet hard to setup stopping criteria due to extremely slow convergence. An exponential fitting method is proposed to overcome the difficulty, which finds exponential function to best approximate temperature values of 3 consecutive cycles, and new cycle is restarted with the fitted value at infinite time. Numerical implementation shows that it reduces the number of cycles dramatically to only 6-18 cycles to reach convergence within 10 accuracy. A system for the analysis is constructed, in which the thermal analysis is performed by commercial software ANSYS, and the fitting of the result is done by IMSL library. From the parametric studies, one reveals some important facts that although the plunger cooling or the glass thickness is increased, its counter part in contact is not much affected, duo to the low thermal conductance of the glass.
Three dimensional thermal cycle analysis of the plunger is carried out in repeated forming process of the TV glass, which is continued work of two dimensional analysis where an efficient method has been proposed. The plunger undergoes temperature fluctuation during a cycle due to the repeated contact and separation from the glass, which attains a cyclic steady state having same temperature history at every cycle. Straightforward analysis of this problem brings about more than 90 cycles to get reasonable solution. An exponential function fitting method is proposed, which finds exponential function to best approximate temperature values of 3 consecutive cycles, and new cycle is restarted with the fitted value at infinite time. Number of cases are analyzed using the proposed method and compared to the result of straightforward repetition, from which one finds that the method always reaches nearly convergent solution within $9{\sim}12$ cycles, but turns around afterwards without further convergence. Two step use is found most efficient, in which the exponential fitting is carried out fer the first 12 cycles, followed by simple repetition, which shows fast convergence expending only 6 additional cycles to get the accuracy within 2 error. This reduces the computation cycle remarkably from 90 to 18, which is 80% reduction. From the parametric studies, one reveals that the overall thermal behavior of the plunger in terms of cooling parameters and time is similar to that of 2 dimensional analysis.
Springback is one of factors affecting precision in metal forming. Its effect is particularly prominent in bending process. In this study, bending and forging process are used in order to manufacture a micro spring with two bending region from $60{\mu}m$ diameter wire. Springback in the process lowers the precision of the micro spring. Overbending for springback compensation has wide usage in a general way. However, this method requires repeated modifications of press dies until the tolerance is allowable, which causes that production cost and time increase. In this paper, we analyzed the mechanism of springback in the forming process of the micro spring using finite element method. In addition, a simple method to control springback without modifying dies was proposed by performing numerical analysis with various parameters.
In this article, the design of the flexible forming process considering die shape compensation using an iterative over-bending method based on numerical simulation was conducted. In this method, the springback shape obtained from the final step of the first forming simulation is compared with the desired objective shape, and a shape error is calculated as a vector norm with three-dimensional coordinates. The error vector is inversely added to the objective surface to compensate both the upper and lower flexible die configurations. The flexible die shapes are recalculated and the punch arrays are adjusted according to the over-bent forming surface. These iterative procedures are repeated until the shape error variation converges to a small value. In addition, experimental verification was conducted using a 2000-kN flexible forming apparatus for thick plates. Finally, the configuration of the prototype obtained from the experiment was compared with the numerical simulation results, which had springback compensation. It is confirmed that the proposed method for compensating for the forming error could be used in the design of flexible forming of thick-curved plates.

In this paper, an inverse problem of glass forming process is studied to determine a number of unknown heat transfer coefficients which are imposed as boundary conditions. An analysis program for transient heat conduction of axi-symmetric dimension is developed to simulate the forming and cooling process. The analysis is repeated until it attains periodic state, which requires at least 30 cycles of iteration. Measurements are made for the temperatures at several available time and positions of glass and moulds in operation. Heat removal by the cooling water from the plunger is also recorded. An optimization problem is formulated to determine heat transfer coefficients which minimize the difference between the measured data and analysis results. Significant time savings are achieved in finite difference based sensitivity computation during the optimization by employing distributed computing technique. The analysis results by the optimum heat transfer coefficients are found to agree well with the measured data.
