Analysis of Rectangular Cup Drawing Processes with Large Aspect Ratio Using Multi-Stage Finite Element Inverse Analysis (다단계 유한요소 역해석을 이용한 세장비가 큰 직사작컵 성형 공정의 해석)

  • An inverse finite element approach is employed for more capability to design the optimum blank shape from the desired final shape with small amount of computation time and effort. For multi-stage deep-drawing processes with large aspect ratio, numerical analysis is extremely difficult to carry out due to its complexities and convergence problem. as well as tremendous computation time. In this paper, multi-stage finite element inverse analysis is applied to multi-stage rectangular cup drawing processes to calculate intermediate blank shapes and strain distributions in each stages. Deformation history of the previous stage is considered in the computation. Finite element patches are used to describe arbitrary intermediate sliding constraint surfaces.

  • Rectangular deep drawing process is widely used in sheet metal forming. But there are various defects such as earring, wrinkling, tearing, etc. In order to avoid the defects, an optimum blank shape is required. But it has not been generalized to determine the optimum blank shape because deep drawing processes are involved in complex process parameters. So, it is very necessary to do research systematically about determining the optimum blank shape of deep drawing process. In this study a rectangular cup drawing test has been carried out to determine the optimum blank shape for various stainless steel sheets. From the test, a new blank model, which has no earring, is proposed.

  • An inverse finite element approach is employed for more capability to design the optimum blank shape from the desired final shape with small amount of computation time and effort. In some drawing or stamping simulation with inverse method, it is difficult to apply inverse scheme due to the large aspect ratio or steep vertical angle of inclination. The reason is that initial guesses are hard to make out with present method for those cases. In this paper, a direct mesh marring scheme to generate initial guess on the sliding constraint surface described by finite element patches is suggested for one step inverse analysis to calculate initial blank shape. Radial type mapping is adopted for the simulation of rectangular cup drawing process with large aspect ratio and parallel type mapping for the simulation of S-Rail forming process with steep vertical angle of inclination.

  • Milli-structure components are classified as a component group whose size is between macro and micro scales, that is, about less than 20mm and larger than 1mm. The forming of these components has a typical phenomenon of bulk deformation with thin sheets because of the forming size. In this study, milli-structure rectangular cup drawing is analyzed and measured using the finite element method and experiment. Generally, milli-structure containers or cases like cellular phone vibrator consist of rectangular-shaped drawing to save installation space. A systematic approach is established for the design and the experiment of the forming processes for rectangular milli-structure cases. To verify the simulation results, the experimental investigations were also carried out on a real industrial product. The numerical analysis by FEM shows good agreement with the experimental results in view of the deformation shape of the product.

  • In order to investigate the effect of flange wrinkling on the wall break of a deep drawn rectangular cup, experiments and simulation were done. The effect of the wrinkling height on drawing force and wall break for a moving blank holder system with spacer were studied by setting a fixed clearance between the drawing die and the blank holder. Simulation and experimental results showed that wall break could be provoked by the flange wrinkling. As the wrinkling height increased, the punch force grew. The maximum punch force was obtained at its final stage of stroke.

A Study of Ability of a Rectangular Shell Deep Drawing by Finite Element Program

  • This study was the use of the finite element method in the deep drawing process of a rectangular shell cup. The aim was to analyse the equivalent strain in the workpiece and to find out what happened to the disc blank sheet before the forming by stamping. The rectangular shell cup was $24{\times}30{\times}20$ mm. and made of 2mm.thick SUS 403 and SUS 304 stainless steel. There were 3 types of blank sheets: 1) square sheet 2) 45 degree angled edge cutting sheet 3) circular sheet. It was found out that the drawing up with the use of 3 types of blank sheet made of SUS 304 stainless steel had no risk in the workpiece. For the stamping of the rectangular shell that used a square sheet made of SUS 403 stainless steel, it was found out that there was no risk in the work piece, but with the use of 45 degree angled edge cutting sheet or round sheet, the work piece had a risk to be damaged.

The forming of these components has a typical phenomenon of bulk deformation with thin sheets because of the forming size. In order to conventional metal forming, where numerical process simulation is already idly applied, the micro-forming process is characterized by some scale effects which have to be considered in an advanced process simulation. milli-structure rectangular cup drawing is analyzed and designed using the finite element method and experiment. The result of the finite element analysis is confirmed by a series of experiment.
