Rapid Product Fabrication using Wire Welding with $CO_2$ Laser Irradiation and Milling Process Technology (레이저 용접공정과 밀링공정에 의한 쾌속 금속 시작품 제작)

  • The Rapid Prototyping and Tooling technology has been developed. However, most commercial ones currently use resins or waxes as the raw materials. These days. the direct metal deposition methods are researched as a true rapid prototyping and tooling technology. A fundamental study on rapid prototyping and tooling with wire welding technology using $CO_2$ laser radiation was carried out in this paper. The main focus is to develop a simple commercial rapid prototyping and tooling system with the exiting laser welding technology. The process is investigated as a function of laser parameters and process variables. Basic parts were fabricated as out-put and their microstructure, hardness and tensile strength are examined for the reliability. In addition, Its advantages and disadvantages are discussed as a rapid prototyping and tooling system.

  • The rapid prototyping and tooling technology has been developed. However, most commercial ones currently use resins or waxes as the raw materials.   • The present work concerns rapid tooling technology based on three-dimensional CAD/CAM. Two types of tooling processes have been introduced : the quick delivery molding(QDM) process and the rapid tooling(RT) process using a rapid prototyping system. Both processes are based on three-dimensional CAD/CAM technology and realize a paperless manufacturing system with a high efficiency. The proposed approach has been applied to the product development for various electrical parts, and the final delivery has been reduced as compared with the traditional approach.

  • The integration of rapid prototyping and tooling has the potential for the rapid net shape manufacturing of three-dimensional parts with geometrical complexity. In this study, a new rapid prototyping process, transfer type of Variable Lamination Manufacturing (VLM-ST), was proposed to manufacture net shape of 3-D prototypes. In order to examine the efficiency and applicability of the proposed process, various 3-D parts, such as a world-cup logo, and extruded cross and a knob shape, were fabricated on the apparatus. In addition, the new rapid tooling process, which is a triple reverse process, was proposed to manufacture of 3-D functional part using VLM-ST prototypes and the plastic part of the knob shape was produced by the new rapid tooling process.

  • The combination of rapid prototyping(RP) and rapid tooling(RT) has a potential for rapid manufacturing of three-dimensional parts. In the present study, a new RP system transfer type Variable Lamination Manufacturing using Expandable Polystyrene Foam (VLM-ST), is proposed to fabricate net shapes of three-dimensional prototypes. Various three-dimensional parts, such as a knob shape and a human head shape, are manufactured by the VLM-ST apparatus. In addition, a new rapid tooling technology, which utilizes a room temperature vulcanizing (RTV) molding technique and a triple reverse process technique, is proposed to manufacture net shapes of three-dimensional plastic parts using the prototypes of VLM-ST. A plastic part of the knob shape is produced by the proposed RT technology. The combination of the proposed RP and RT enables the manufacture of a plastic knob within two days.

  • Functional metal prototypes are often required in numerous industrial applications. These components are typically needed in the early stage of a project to determine form, fit and function. Recent R/P(Rapid Prototyping) part are made of soft materials such as plastics, wax, paper, these master models cannot be employed durable test in real harsh working environment. Parts by direct metal rapid tooling method, such as laser sintering, by now are hard to get net shape, pores of the green parts of powder casting method must be infiltrated to get proper strength as tool, and new type of 3D direct tooling system combining fabrication welding arc and cutting process is reported. But a system which can build directly 3D parts of high performance functional material as metal park would get long period of system development, massive investment and other serious obstacles, such as patent. In this paper, through the rapid tooling process as silicon rubber molding using R/P master model, and fabricate wax pattern in that silicon rubber mold using vacuum casting method, then we translated the wax patterns to numerous metal tool prototypes by new investment casting process combined conventional investment casting with rapid prototyping & rapid tooling process. With this wax-injection-mold-free investment casting, we developed new investment casting process of fabricating numerous functional metal prototypes from one master model, combined 3-D CAD, R/P and conventional investment casting and tried to expect net shape measuring total dimension shrinkage from R/P pare to metal part.

  • The potential for growth and the future impact of Rapid Prototyping that it will have on the product development cycle are enormous. Since making tools, precedes making parts, Rapid Tooling becomes widely used in automobile, aerospace, electronic, and other industries. In this study, master models formed by Rapid Prototyping of Stereolithography have been applied for vacuum casting to obtain silicone patterns which have transformed into epoxy models. The epoxy models have been measured to check dimension errors, and tested their functions. These checking and measurement have provided information on plastic injection possibilities and data for die design, Temporary die making with the materials of Aluminum/Epoxy and powder injection metal (PIM) has also been discussed in terms of hardness, surface roughness, and SEM microstructures.

  • Laminate tooling process is a fast and simple method to make metal tools directly for various molding processes such as injection molding in rapid prototyping field. Metal sheets are usually cut, stacked, aligned and joined with brazing or soldering. Through the joining process, all of the metal sheet layers should be rigidly joined. When joining process parameters are not appropriate, there would be defects in the layers. Among various types of defects, non-bonded gaps of the tool surface are of great importance, because they directly affect the surface quality and dimensional accuracy of the final products. If a laminate tool with defects has to be abandoned, it could lead to great loss of time and cost. Therefore a repair method for non-bonded gaps of the surface is essential and has important meaning for rapid prototyping. In this study, a rapid laminate tooling system composed of a CO2 laser, a furnace, and a milling machine was developed. Metal sheets were joined by furnace brazing, dip soldering and adhesive bonding. Joined laminate tools were machined by a high-speed milling machine to improve surface quality. Also, repair brazing and soldering methods of the laminates using the $CO_2$ laser system have been investigated. ill laser repair process, the beam duration, beam power and beam profile were of great importance, and their effects were simulated by [mite element methods. The simulation results were compared with the experimental ones, and optimal parameters for laser repair process were investigated.

  • Recently, the study for production technology is focused on cycle time reduction as various products are manufactured. In order to manufacture tool and die, rapid prototyping and rapid tooling are researched. Stereolithography apparatus, selective laser sintering, 3D printing, laminated object manufacturing are developed in rapid prototype. The purpose of this study is to develop rapid tooling technology using thermal spray process. This technology is not well-known to korea, but this study will be contributed in development of domestic molds industry through continuous research and development.

  • The integration of Rapid prototyping (RP) and Rapid Tooling (RT) has the potential for rapid net shaping of thee-dimensional parts, which have a geometrical complexity. In this study, a new R)P process, (VLM-SP), was proposed to manufacture net shapes of three-dimensional prototypes and it was shown that VLM-SP is an effective and economic process through the comparison of building time, building cost and dimensional accuracy for the test parts with the commercial RP processes ; LOM and FDM. In addition, the metal parts, which are a spanner shape and a clover punch, were produced by the plaster casting as one of RT using the prototypes of VLM-SP.
