  • The effects of modification processing on the refinement of primary Si and the wear behavior of hyper-eutectic Al-Si alloys have been mainly investigated. Refining effects of primary Si in Al-17%Si alloy was more efficient than that of B.390 alloy. Optimum condition of getting the finest primary Si microstructure was when AlCuP modifier is added into the melt at $750^{\circ}C$ and held it at $700^{\circ}C$ for 30 minutes. Wear loss in the specimens of as-cast condition decreases as the size of primary Si decreases, in the order of B.390 alloy, B.390 alloy with AlCuP addition, Al-17%Si alloy and Al-17%Si alloy with AlCuP addition. Wear loss in the aged condition of Al-17%Si alloy, B.390 alloy and B.390 alloy with AlCuP addition decreased due to the increase of compressive residual stress in the matrix by the aging treatment. While, wear loss increased in the aged specimens of Al-17%Si alloy with AlCuP addition and Hepworth addition in which compressive residual stress decreases by the aging treatment. Therefore, it is assumed that higher compressive residual stress in the matrix can reduce the wear loss in composite materials such as hyper-eutectic Al-Si alloys.

  • It is well known what is impossible to refine primary and eutectic Si simultaneously by addition of both Cu-P and Sr(or Na). Because of the formation of compound $Sr_3P_2(or Na_3P)$ in the melt, in the result, both effects disappear. In this study Al-Cu-P alloy that comprises AlP compounds inside is added in the melt with Sr simultaneously. As AlP compounds that act on nucleation sites of primary Si are not formed but added directly an the melt, it is difficult to form $Sr_3P_2$ by reaction with Sr. Therefore it is possible to refine primary and eutectic Si simultaneously in the general casting process by use of Al-Cu-P alloy and Sr.

  • Wear behaviour of B.390 aluminum alloy with different particle sizes of primary Si against a SM45C counterface was studied as a function of wear load and sliding velocity, using pin-on-disk apparatus under dry condition. The wear rate of specimen with fine primary Si particles showed increased wear resistance at high wear load, on the other side wear resistance of coarse primary Si particle size was improved at low wear load. As the compressive residual stress in the matrix increased remarkably by liquid nitrogen(LN) treatment, wear resistance of the LN treated specimen was more excellent than that of T6 treated specimen.

  • It is well known that the coarse primary Si in hypereutectic Al-Si alloys deteriorate castability, machinability, and mechanical properties. So, many treatment has been tried to refine the primary Si increasing cooling rate and adding refinement agent. Therefore. the purpose of our work was the observation of the effect on the refinement of primary Si and the analysis of the trend to apply to the casting process by changing the amount of P addition and the cooling rate while fixing the temperature at $750^{\circ}C$ of P addition and the type of AlCuP. In the condition of amount of P addition was fixed, primary Si was finer as cooling rate increased but in case of cooling rate was fixed, the effect of refinement was resisted as incersed the amount of P addition. At a relatively slow cooling rate of $22^{\circ}C/sec$, refinement was governed by the amount of P addition rather than cooling rate. At elevated cooling rate of $51^{\circ}C/sec$ and $99^{\circ}C/sec$, the undercooling due to faster cooling rate promoted nucleation of primary Si rather than P addition more significantly.

  • To develop a functionally graded microstructure of cylindrical liner, effect of centrifugal casting parameters such as pouring temperature of hyper-eutectic Al-Si alloy melt, mold pre-heating temperature, and rotational frequency of mold on distribution of primary Si particles across wall thickness were investigated. Segregation tendency of Si particles toward inner side of cylindrical liner increased as the increase of rotational frequency of mold, pouring temperature of melt and mold pre-heating temperature. Especially, distribution density of primary Si particles within 1.5 mm from inner surface of cylindrical liner was above 35% under the centrifugal casting condition of $750^{\circ}C$ melt pouring temperature, $300^{\circ}C$ mold pre-heating temperature, and 2500 rpm mold rotational frequency.

  • Mechanical and thermal properties of spray-cast hypereutectic Al-20wt.%Si-xwt.%Fe alloys (x=0, 1, 3, 5) were investigated. After the spray-casting, hot extrusion was performed at $400^{\circ}C$. Intermetallic compound (${\beta}-Al_5FeSi$) and primary Si are observed in the spray-cast aluminum alloys. The size of primary Si and intermetallic compound of the spray-aluminum alloys became finer and more uniformly distributed than that of the permanent mold cast ones. Ultimate tensile strength of the spray-cast aluminum alloys increased by increasing Fe contents, but that of the permanent mold cast aluminum alloys decreased by increasing Fe contents possibly due to increased amount of coarse intermatallic compound. The coefficient of thermal expansion (CTEs) of the aluminum alloys became lower with finer primary Si and intermetallic compound, and this is attributed to the increased amount of interfacial area between the aluminum matrix and the phases of finer Si and intermetallic compound.

  • The morphological changes of primary solid particles as a fuction of process time on Al-Si alloys during semi-solid state processing with a shear rate of 200s were studied. In hypereutectic Al-15.5wt%Si alloy, it was observed that primary Si crystals are fragmented in the early stage of stirring and morphologies of primary Si crystals change from faceted to spherical during isothermal shearing for 60 minutes. In quaternary Al-12.5wt%Si-2.9wt%Cu-0.7wt%Mg alloy system, it was observed both primary silicon and ${\alpha}$-alumunum particles. Microstructural evolution of primary Si crystals was similar to that of the hypereutectic Al-Si alloy but equiaxed ${\alpha}$-Al dendrites are broken into nearly spherical at the early stage of shearing and later stage of the isothermal shearing ${\alpha}$- Al particles are slightly coarsoned by Ostwald ripening. Mechanical properties of Al-Si-Cu-Mg alloy were compared to those from other processes (squeeze casting and gravity casting). After T6 heat treatment, comparable values of hardness were obtained while slightly lower compressive strength values were observed in rheocast alloy. The elongation, on the other hand, exhibited significant increasement of 15% over gravity cast alloy.

  • Microstructural characteristics of semi-solid state processed hypereutectic Al-Si alloys have been investigated. Main concern of the present study is to investigate the effects of P and Sr addition on the size and morphology change of the primary Si particles. Refinement of the primary Si particles was observed with the addition of P and Sr at the early stage of semi-solid state processing, but such a refining effects became negligible resulting in Si particles with a near-spherical morphology with continuous stirring. This implies that the microstructural transformation mechanism became more dependent to stirring effects than to the alloying effects during semi-solid state processing. Brittle fracture and agglomeration were proposed as the mechanisms for microstructural alterations during semi-solid state processing.

  • Hyper-eutectic Al-17.5wt%Si alloy bars of 25 mm in diameter were produced by horizontal continuous casting process. Effect of both casting speed and primary Si refiner (AlCuP) on microstructure and mechanical properties of the alloy have been investigated. With increasing a weight fraction of AlCuP, the average primary Si size decreased down to $20 {\mu}m$. On the contrary, there was no notable changes of microstructure and primary Si size according to the casting speed in the experimental range of this study, indicating that the cooling rate should be increased to optimize and refine microstructure and primary Si size. The experimental results including hardness, tensile strength and wear resistance tests of the processed alloy bars showed a good possibility to develop the high performance wear resistant Al-Si alloy.

  • The effects of ultrasonic melt treatment on the microstructures of aluminum piston were examined at five observation parts having different cooling rates. The microstructure of aluminum piston consisted of primary Si, eutectic Si, and various types of intermetallic compounds. Regardless of cooling rate, the ultrasonic melt treatment transformed dendritic eutectic cells to equiaxed eutectic cells and it decreased the sizes of eutectic Si and intermetallic compounds that exist at eutectic cell boundaries. In the absence of ultrasonic treatment, coarse primary Si particles were severely segregated and its size was increased with decreasing the cooling rate. The ultrasonic treatment decreased the size of primary Si particles from $25.5{\sim}31.0{\mu}m$ to $17.6{\sim}23.1{\mu}m$, depending on the cooling rate. In the presence of ultrasonic treatment, relatively fine primary Si particles were homogeneously distributed throughout the piston. In addition, the ultrasonic treatment increased the population density and area fraction of fine primary Si particles.
