A study on frictional characteristics in galvannealed sheet steel using one flat friction test (편마찰 실험을 이용한 합금화 온도별 GA 강판의 마찰특성에 관한 연구)

  • As GA(Galvannealed sheet steel, GA) has good corrosion resistance, weldability and paintability as well as excellent stamping formability it's demand is rapidly increasing for automotive panel. But the layer of the Galvannealed sheet steel is easy to have a coating layer such as powdering and flaking in the press process because it is composed of Fe-Zn alloy. Therefore, the process condition is properly required to form the surface treated sheet steel. The frictional characteristics with dies are changed according to the annealing temperature, $505^{\circ}C,\;515^{\circ}C\;and\;540^{\circ}C$ during the process. To obtain the frictional characteristics of GA sheet steel in this study, on flat friction test is conducted. The friction coefficient is compared with the variation of pressure and velocity, viscosity of lubricant at the various galvannealed temperatures.

Estimation of Conditions of Incremental Hot Rotary Forging Process for Monobloc Tubular Drive Shaft (일체형 중공 드라이브 샤프트 제작을 위한 점진적 열간 로터리 단조 공정 조건 예측)

  • A monobloc tubular drive shaft is designed to obtain the improved structural safety and the weight reduction of the drive shaft together. The monobloc tubular drive shaft can be manufactured from an incremental hot rotary forging process. The aim of this study was to experimentally determine conditions of an incremental hot rotary forging process for a monobloc tubular drive shaft. Induction heating experiments were performed to estimate a proper heating time of an initial workpiece in an induction heating process. Several incremental hot rotary forging experiments were carried out using a mechanical press with the designed set-up. The step distance and the step angle were chosen as controllable forming parameters. Based on the results of the experiments, the influence of forming parameters on the quality of the forged part was investigated. Finally, a forming map and a proper forming condition of the incremental hot rotary forging process were estimated.

  • It is investigated that internal defect of planetary gear which consists of two gears with different number of teeth on both side. The internal defect, central burst, begin to form at the place of adiabatic shear band which usually has maximum ductile fracture value during the forming operation, forward and backward extrusion. It makes the plastic forming of planetary gear difficult. The prediction of defect to minimize the cost to produce the planetary gear. The finite element simulation code DEFORM is applied to analyze the defects. In the analysis, the toothed gears are assumed as axisymmetric cylinders whose diameters are equal to those of pitch circles of the each gears. Experiments were carried out with the SCM415 alloy steel as billet material and AIDA 630-ton knuckle-joint press. The calculated results and experimental inspections are compared to design a die and blank without defects and the results are useful to predict the internal defect.

Process Planning for Insert Metal of Weather Strip Using High Speed Rolling-Type (고속 압연방식을 이용한 Weather strip 용 Insert metal 공정설계)

  • Weather strip is a functional component of a car body and doors for leaking protection, isolating outside noise and vibration reduction. Insert metal inserted to the weather strip plays a key role to keep the shape of the weather strip and increase its strength. Insert metal is mainly produced by a press process, which has low productivity and 40% material loss due to the scraps. To solve the problems, a high-speed rolling process for manufacturing the insert metal of weather strip is being attempted. In this study, the insert metal is manufactured by a high-speed rolling process, and its process variables: reduction, relative velocity of rollers and the number of passes, are optimized by using the FEA and the actual tests. The prototype was manufactured by the optimal process.

  • The nonlinear vibration analysis of a magneto-rheological elastomer (MRE) sandwich plate is conducted experimentally. Experiments have been performed in order to construct the frequency-response curves in the vicinity of the fundamental natural frequency of an MRE sandwich plate (plate A) in either the absence or presence of a localised external magnetic field at 3 different geometrical locations, for both small and medium magnetic fields. Furthermore, experiments have also been conducted on a pure aluminium plate (plate B) with an equal thickness to the MRE sandwich plate (plate A) in order to examine the influence of the MRE layer on the nonlinear dynamics of the system. An electrodynamic shaker was used to directly force each system and the displacement at the centre of the plate was measured. Meanwhile, permanent magnets were used to apply a localised magnetic field for the experiments where the MRE sandwich plate was subject to an external magnetic field. It was observed all the MRE systems displayed strong hardening-type nonlinear behaviour, however, with increasing magnetic field this behaviour transitioned to a weak hardening-type nonlinearity.

  • Hydroforming is a forming technology in which a steel tube is set in a die and formed to fit a specified shape by applying hydraulic pressure from inside the tube while also applying force in the tube axial direction (axial feed). In present study, the entire design process chain for an automotive cross-member was simulated and developed using hydroforming technology on high-strength steel. The part design stage required a feasibility study. The process was designed using computer-aided design techniques to confirm the actual hydroformability of the part in detail. The possibility of using hydroformable cross-member parts was examined using cross-sectional analyses, which were essential to ensure the formability of the tube material for each forming step, including pre-bending and hydroforming. The die design stage included all the components of a prototyping tool. Press interference was investigated in terms of geometry and thinning.

Finite Element Analysis of an Ultrasonic Tool Horn for Pattern Forming (초음파 패턴성형을 위한 공구혼의 설계 및 유한요소해석)

  • In this study, a direct pattern forming process on a plastic film using ultrasonic vibration energy is investigated. A tool horn containing micro-patterns is attached to an ultrasonic power supply, and is used to press a plastic film with ultrasonic vibration in order to replicate micro-patterns on the surface of the plastic film. To replicate micro-patterns with high accuracy, the tool horn should be designed to allow only the longitudinal vibration, not the transverse vibration. For this purpose, the design of a tool horn is investigated through finite element analysis, from which the resulting natural frequency of the tool horn can be adjusted in the range of the ultrasonic power supply. The analysis result is then reflected on the optimal design and fabrication of the tool horn. The validity of the developed tool horn is discussed through pattern-forming experiments using the ultrasonic vibration of the developed tool horn.

Fracture Mechanics Characteristics of Wheel and Axle For High Speed Train (고속철도용 차륜과 차축의 파괴역학적 특성)

  • Railway wheel and axle is the most critical components in railway system. A wheel and axle failure can cause a derailment with its attendant loss of life and property. The service conditions of railway vehicles have become severe in recent years due to a general increase in operating speeds. Therefore, more precise evaluate of wheelset strength and safety has been desired. Fracture mechanics characteristics such as dynamic fracture toughness, fatigue threshold and charpy impact energy with respect to the tread, plate, disc hole of wheel and the surface of press fitted axle are evaluated. This paper describes the difference of fracture toughness, fatigue crack growth and fatigue threshold at the locations of wheel and axle. The results show that the dynamic fracture toughness, $K_{ID}$, is obviously lower than static fracture toughness, $K_{IC}$ and the fracture mechanics characteristics are difference to the location of wheel tread and hole.

  • The bonding process of LCD panel is attaching an inner lead to an outer lead in the production line of LCD panel module. It is composed of an OLB process and a PCB bonding process. Since bonding tool assembly is one of the core parts of the bonding equipment that determines the durability and performance of the final product, much design efforts to enhance uniformity and efficiency of the process have been made. In this paper, FE analyses have been employed to determine the bonding tool size. Bonding tool of long bar shape has been simplified as a piece with same heater pitch, and appropriate boundary conditions such as convection and radiation are considered. Thermal analysis results by the FEM have been validated by the experiments. With the use of FE analysis varies design parameters and the corresponding effects have been evaluated. It was observed that the approach presented in this paper could be employed for the design of LCD module bonding tool.

  • This paper describes a research work of developing computer-aided design of lead frame, semiconductor, with blanking operation which is very precise for progressive working. Approach to the system is based on the knowledge-based rules. Knowledge for the system is formulated from pasticity theories, experimental results and the empirical knowledge of field experts. This system has been written in AutoLISP on the AutoCAD using a personal computer and in I-DEAS Drafting Programming Language on the I-DEAS Master Series Drafting with Workstation, HP9000/715(64). Transference of data between AutoCAD and I-DEAS Master Series Drafting is accomplished by DXF(drawing exchange format) and IGES(initial graphics exchange specification) methods. This system is composed of five modules, which are input and shape treatment, production feasibility check, strip-layout, data-conversion and die-layout modules. The process planning and Die design system is designed by considering several factors, such as complexities of blank geometry, punch profiles, and the availability of a press equipment and standard parts. This system provides its efficiecy for strip-layout, and die design for lead frame, semiconductor.
