A Study on Implementation of Al-Inserted Plastic Injection Molding Process for Automobile Interior-Parts (자동차부품용 알루미늄인서트 사출성형공정 구현에 관한 연구)

  • Generally a plastic injection molding is a manufacturing process used to produce the various parts of complicated shape at low cost. The objective of this study is to implement a new plastic injection molding process with inserted Aluminum sheet, which is highly durable, light and luminous. Moldflow analysis and simulation of plastic injection molding process with inserted Aluminum sheet were carried out in order to predict optimal molding operation conditions. The experimental results in the Al-inserted plastic injection molding process were compared with the simulation results by Moldflow. Durability and reliability test results for trial products were satisfied to adopt the Al-inserted plastic injection molding process developed as manufacturing of automobile interior parts.

  • Plastic injection mould have two kinds of trouble, one is in mould another in injection parts. Most of defects of the former take the cause in a design like in structure and working, the later weld line, transforming, sink mark, burning, flow mark, scratching, shading, black hole and so on. Most of problems of the later is difficult for making a clear definitely the reason of defects because of complexible. The purpose of this paper is to improve the quality of plastic injection mould and parts with inquiring the counter plan and rouble of the part of Flat TV Front Cover by flow control method and gas- assisted injection moulding. For minimizing defects from injection moulding parts, this paper was investigated with using computer aided injection mold filling simulations. Based on these numerical results, I established guidelines mould design and injection processing condition. As a results I got the improve of quality, minimizing surface defects moulded parts and troubles in mould.

  • The major problems of a plastic injection mould can be devided into two kinds, one is in mould another in injected parts. Most of defects of the former comes from mould design, such as, structure and working. The latter are weld line, warpage, sink mark, burning, flow mark, scratching, shading, black hole and so on. Most of problems in injection molding are difficult to find the reason because of complexity. The purpose of this paper is to improve the quality of plastic injection mould and parts with inquiring the counter plan and analizing troubles of the part of Flat TV Front Cover by flow control method and gas-assisted injection moulding. For minimizing defects of the injection moulded parts, computer aided simulation method for injection mould filling was used.   • Recently, many solution have been suggested to development of plastic products. Among many manufacturing technologies for plastic parts, the injection molding process is very attractive because of its low production cost and short cycle time. In this paper, the plastic ball seat of a ball joint, one of the essential components for automotive suspension or steering system, was studied to enhance its mechanical performance and durability by using PA66 that is reinforced polymeric plastic resin. But ball seat has some trouble in manufacture process. And strength of molded part is not enough to use. For the quality stabilization and reliability of injection molded parts, we designed the mold cavities through analytical simulation software and tested the mechanical performance for the injection molded ball-seat parts. After modification, tensile strength increases by about $13.5\%$. Strength and quality stabilization is improved.

Mathematical Modeling of the Roundness for Plastic Injection Mold Parts with Complicated 3D curvatures (복잡한 3차원 곡면을 가지는 플라스틱 사출 성형품을 위한 진원도의 수학적 모델링)

  • In this study, we constructed the mathematical model to evaluate the roundness for plastic injection mold parts with complicated 3D curvatures. Mathematically we started off from the equation of circle and successfully derived an analytical solution so as to minimize the area of the residuals. On the other hand, we employed the numerical method the similar optimization process for the comparison. To verify the mathematical models, we manufactured and used a ball valve type plastic parts to apply the derived model. The plastic parts was fabricated under the process conditions of 220-ton injection mold machine with a raw material of polyester. we experimentally measured (x, y) position using 3D contact automated system and applied two mathematical methods to evaluated the accuracy of the mathematical models. We found that the analytical solution gives better accuracy of 0.4036 compared to 0.4872 of the numerical solution. The numerical method however may give adaptiveness and versatility for optional simulations such as a fixed center.

A study of structural analysis for plastic parts considering injection molding effects (성형효과를 고려한 플라스틱 사출품의 구조해석)

  • Due to the lighter weight and the higher freedom of design than metals plastics have been spot lighted in a wide number of applications. In the making plastic parts injection-molding process is one of the most general methods. During the injection molding process, filling-packing-cooling process, plastics have exposed to several external stresses and then plastic parts injected have molding effects which are known as anisotropic properties, orientation, and residual stress. Those molding effects are often shown as unexpected phenomena which are warpage, strength decrease, stiffness reduction, etc. In case of glass fiber filed plastics these effects are more significant than the ufilled ones. Therefore the molding effects have to be considered in the parts design using glass fiber reinforced plastics. We have developed the interface program in order to consider the molding effects in structural analyses of plastic parts using Heirarchical structural searching and layer handling in direction of thickness algorithm. The advantages of this program are the freedom of FE mesh between molding and structural analysis, the variable layer to the thickness direction of parts and the conveniences of data transferring and checking

Process optimization for the steam injection molding (스팀사출성형에 의한 공정의 최적화)

  • The water has been the suitable for the cooling medium until now. But the water as cooling medium seem to have the limit for high speed injection. The steam plastic molding injection use the steam as the medium when raise the mold temperature. The weld line has been the major quality problems in a plastic injection parts to be difficult to be solved. These problems in injection-molded plastic parts are difficult to find the reason because these issues are usually in tradeoff realtions with each other. The purpose of this paper is to obtain the optimum injection moulding condition for improving the quality of plastic injection parts and to inquire the productivity improvement with the measured cycle time by steam plastic moluding injection. Based on these numerical results, the guidelines of mould design and injection processing condition were established. As a result, the improvement of quality and the reduction of cycle time was achieved.

A Study on Improvement of Surface Qualify in Injection Molded Parts (사출금형제품의 표면향상에 관한 연구)

  • Injection molded plastic parts have many surface defects. These include a weld line, sink mark, flow mark, gloss, shading, scratching etc. Because these surface faults are not aesthetically acceptable, plastic parts are produced through painting or texturing. The purpose of this paper is to develop paintless molded parts using a flow control method. Computer aided injection mold filling simulations were used in order to minimize the number of defects from injection molding. Based on the numerical results, FR(Flame Retardant) HIPS was developed and the guidelines for part design, mold design, and the processing conditions were established. The effects of cost savings, improvements in productivity, and recycling were considered by reducing the number of surface faults and eliminating the painting process.

  • The combination of rapid prototyping(RP) and rapid tooling(RT) has a potential for rapid manufacturing of three-dimensional parts. In the present study, a new RP system transfer type Variable Lamination Manufacturing using Expandable Polystyrene Foam (VLM-ST), is proposed to fabricate net shapes of three-dimensional prototypes. Various three-dimensional parts, such as a knob shape and a human head shape, are manufactured by the VLM-ST apparatus. In addition, a new rapid tooling technology, which utilizes a room temperature vulcanizing (RTV) molding technique and a triple reverse process technique, is proposed to manufacture net shapes of three-dimensional plastic parts using the prototypes of VLM-ST. A plastic part of the knob shape is produced by the proposed RT technology. The combination of the proposed RP and RT enables the manufacture of a plastic knob within two days.

Plastic Forming of Rolling Bearing Steel Components (구름 베어링 부품의 소성가공)

  • Current state of plastic processes of steel bearing parts is surveyed. According to the advances in plastic forming technologies and their great advantage to mass production, plastic processes are adopted in manufacturing majority of bering parts. The rings are forged or ring rolled and the rolling elements, i.e, balls or rollers are cold formed before fine machining. Bearing's steel retainers are mainly press formed using cold rolled seel strips. Including the general explanation about above processes, some details of forging technology, control of forging temperature and after cooling process, and examples of computer simulation are described.
