Development of a precision machining process for the outer cylinder of vacuum roll for film transfer (실험계획법을 통한 3.5인치 도광판의 두께 편차 최적화에 대한 연구)

  • In this study, experimental design methods were used to derive optimal process conditions for improving the thickness uniformity of a 0.40 mm, 3.5 inch light guide panel. Process mapping and expert group analysis were used to identify factors that influence the thickness of injection molded products. The key factors identified were mold temperature, mold temperature, injection speed, packing pressure, packing time, clamp force, and flash time. Considering the resin manufacturer's recommended process conditions and the process conditions for similar light guide plates, a three-level range was selected for the identified influencing factors. L27 orthogonal array process conditions were generated using the Taguchi method. Injection molding was performed using these L27 orthogonal array to mold the 3.5 inch light guide plates. Thickness measurements were then taken, and the results were analyzed using the signal-to-noise ratio to maximize the CpK value, leading to the determination of the optimal process conditions. The thickness uniformity of the product was analyzed by applying the derived optimum process conditions. The results showed a 97.5% improvement in the Cpk value of 3.22 compared to the process conditions used for similar light guide plates.

Micro Cutting of Tungsten Carbides with SEM Direct Observation Method

  • This paper describes the micro cutting of wear resistant tungsten carbides using PCD (Poly-Crystalline Diamond) cutting tools in performance with SEM (Scanning Electron Microscope) direct observation method. Turning experiments were also carried out on this alloy (V50) using a PCD cutting tool. One of the purposes of this study is to describe clearly the cutting mechanism of tungsten carbides and the behavior of WC particles in the deformation zone in orthogonal micro cutting. Other purposes are to achieve a systematic understanding of machining characteristics and the effects of machining parameters on cutting force, machined surface and tool wear rates by the outer turning of this alloy carried out using the PCD cutting tool during these various cutting conditions. A summary of the results are as follows: (1) From the SEM direct observation in cutting the tungsten carbide, WC particles are broken and come into contact with the tool edge directly. This causes tool wear in which portions scrape the tool in a strong manner. (2) There are two chip formation types. One is where the shear angle is comparatively small and the crack of the shear plane becomes wide. The other is a type where the shear angle is above 45 degrees and the crack of the shear plane does not widen. These differences are caused by the stress condition which gives rise to the friction at the shear plane. (3) The thrust cutting forces tend to increase more rapidly than the principal forces, as the depth of cut and the cutting speed are increased preferably in the orthogonal micro cutting. (4) The tool wear on the flank face was larger than that on the rake face in the orthogonal micro cutting. (5) Three components of cutting force in the conventional turning experiments were different in balance from ordinary cutting such as the cutting of steel or cast iron. Those expressed a large value of thrust force, principal force, and feed force. (6) From the viewpoint of high efficient cutting found within this research, a proper cutting speed was 15 m/min and a proper feed rate was 0.1 mm/rev. In this case, it was found that the tool life of a PCD tool was limited to a distance of approximately 230 m. (7) When the depth of cut was 0.1 mm, there was no influence of the feed rate on the feed force. The feed force tended to decrease, as the cutting distance was long, because the tool was worn and the tool edge retreated. (8) The main tool wear of a PCD tool in this research was due to the flank wear within the maximum value of $V_{max}$ being about 260 $\mu\textrm{m}$.

The Process Factor Characteristics and Surface Roughness Prediction of Engineering Plastics in CNC Turning (엔지니어링 플라스틱의 CNC 선반가공에서 공정변수 특성 및 표면거칠기 예측)

  • Although engineering plastics that are light-weight and have excellent mechanical performance have been widely applied in various industries in place of steel structures to reduce the burden of cost and time, there have been few studies related to their surface roughness. This study aims to evaluate the optimal effects of feed rate, cutting speed, and depth of cut as cutting parameters as well as nose angle on the surface characteristics of MC nylon in CNC lathe machining. To determine the best conditions under different nose radii, the experiments were performed based on the Taguchi L9(34) orthogonal array method, in which the resulting data was analyzed using the S/N ratio and ANOVA. Results indicate that the most significant contribution was feed rate followed by nose angle and cutting speed, whereas the depth of cut did not influence the performance. This study demonstrates that the suggested method for improving the surface finishing of MC nylon is efficient compared with results obtained from experimentation and prediction.

Machinability Evaluation of Hybrid Ti2 Ceramic Composites with Conductivity in Micro Electrical Discharge Drilling Operation (전도성을 가지는 하이브리드 Ti2AlN 세라믹 복합체의 마이크로 방전드릴링에서 가공성 평가)

  • $Ti_2AlN$ composites are a laminated compounds that posses unique combination of typical ceramic properties and typical metallic(Ti alloy) properties. In this paper, the powder synthesis, SPS sintering, composite characteristics and machinability evaluation were systematically conducted. The random orientation characteristics and good crystallization of the $Ti_2AlN$ phase are observed. The electrical and thermal conductivity of $Ti_2AlN$ is higher than that of Ti6242 alloy. A machining test was carried out to compare the effect of material properties on micro electrical discharge drilling for $Ti_2AlN$ composite and Ti6242 alloy. Also, mixture table as a kind of tables of orthogonal arrays was used to know how parameter is main effective at experimental design. Consequently, hybrid $Ti_2AlN$ ceramic composites showed good machining time and electrode wear shape under micro ED-drilling process. This conclusion proves the feasibility in the industrial applications.

  • As environmental restriction kas continuously become more strict, machining technology has emphasized on development of environment-friendly technology. In cutting technology, it has been well recognized that cutting fluids might have undesirable effects on workers health and working environment. In this study, compressed cold air was used as a replacement for conventional cutting fluids. The cooling effect on cutting tool was analyzed using the finite element method and the computational fluid dynamics. This study focused on the temperature simulation of cutting tool by real flow analysis of cold air. The maximum flow rate and the minimum temperature of compressed cold air are 300ι/min and -30$^{\circ}C$ respectively. To compare the simulation and experimental results, inner temperature of the cutting tool was measured with the thermocouple embedded in the insert. The results show that the analysis of cutting temperature using FEM and CFD is resonable, and the replacement of cutting fluid with cold air is available.

Transient Chip Formation in Cutting with a Self-propelled Rotary Tool (자기추진 로타리 공구를 사용한 절삭에서 천이 칩의 형성)

  • A theoretical model to predict the triangular chip formation in cutting with a self-propelled rotary tool is developed. The model is based on the model of transient chip formation in two dimensional orthogonal cutting. The predicted results are found to be in good agreement with the experimental observations and suggest that transient charcteristics of work material, which depend on both cutting conditions and material properties, have the significant influence on triangulation.

  • Mahalanobis Taguchi System (MTS) is developed by Genishi Taguchi as a part of his quality engineering methodology. The basic idea of Taguchi's quality engineering is looking for the way of effectiveness of analyzing multivariate system. In the MTS, with the standardized variables of healthy normal data, Mahalanobis Distance(MD) calculated and that can be discriminate between normal and abnormal objects. If this discrimination process is successful, next step is optimization which is try to reduce number of attributes by neglecting less effective attributes to MD. Orthogonal Array (OA) and Signal to Noise ratio (S/N) are used to evaluate the amount contribution of each attribute to the MD. Wisconsin Breast Cancer study, from machining learning repository at University of California at Irvine, used for examining the discriminant ability of MTS.

Selection of chip breaker based on the experiment (실험적 방법에 기초한 칩브레이크 선정)

  • Chip control is a major problem in automatic machining process, especially in finish operation. Chip breaker is one of the important factors to be determined for the scheme of chip control. As unbroken chips are grown, there deteriorate quality of the surface roughness and process automation can be carried out. In this study, to get rid of chip curling problem while turning internal hole, optimal chip breaker is selected form the experiment. The experiment is planned with Taguchi's method that is based on the orthogonal arrary of design factor. From the respose table, cutting speed, feedrate, depth of cut, and tool geometry are major factors affecting chip formation. Then, optmal chip breaker is selected and this is verified good enough for chip control from the experiment.

  • This study investigates the micro-cutting of cemented carbides using PCD(polycrystalline diamond) and PCBN(polycrystalline cubic boron nitride) cutting tools are performed with SEM direct observation method. The purpose of this study is to make clear the cutting mechanism of cemented carbides and the fracture of WC particles at the plastic deformation zone in orthogonal micro-cutting. And also to achieve systematic understanding, the effect of machining parameter on chip formation and machined surface was investigated, including cutting speed. depth of cut and various tool rake angle.

  • This paper described about the ultra-precision profile measurement of aspheric surfaces using contact probing technique. A contact probe has been designed as a sensing device to obtain measuring resolutions in nanometer regime utilizing a circle leaf spring mechanism and a capacitive-type sensor. The, contact probe is attached on the z-axis during measurement while aspheric object are supported on the diamond turning machine(DTM). The machine xz-axis motions are monitored by a set of two orthogonal plane mirror type laser interferometers. Experimental results show that the contact probing technique developed of on-machine measurement system in this investigation is capable of providing a repeatability of 10 nanometers with a $\pm$20 uncertainty of 200nmPv.
