Effects of Blank Design factors on Stretch Flange Forming of the Tailored Blank Using Taguchi Method (다구찌법을 이용한 테일러드 블랭크의 신장플랜지 성형에 미치는 설계 인자의 영향 분석)

  • For the successful forming of tailored blank, it is important to control the deformation of the stretch flange mode, which is strong1y dependent upon the location of weld line and blank shape. In order to investigate the effects of tailored blank design factors on the stretch flange forming, we made the model die which can simulate stretch flange mode. Taguchi method was employed to analyze the sensitivity of blank design factors for the forming of tailored blank. From the results of experiment S/N ratios were calculated and using Variance Analysis, significance of parameters and optimal condition of each factors were extracted. Based on these analyses, the weld line height and the strength ratio and the arc center height were selected as effective parameter. The analysed result was practically applied for Side outer panel stamping process.

  • A tryout is a series of process optimization for robust stamping before transfer to the press shop. During tryout, the drawbead control, blank shape determination, binder surface modification, etc., are carried out mainly by a trial-and-error approach. As the level of difficulty of the stamping process increases, the formability becomes more sensitive to the contour of deformed shape, i.e. the blank shape. A digital tryout technique, which simulates a real tryout process, is proposed in this study for challenging stamping processes. Since digital tryout is carried out on a desktop, not in a press shop, a precise control of the deformed contour can be achieved if an optimal blank design technique is utilized. In this work, the proposed digital tryout technique is validated by successful applications to different automotive parts.

  • In automotive industries, stamping of laser-welded blank gives many merits which brings about dimensional accuracy, strong body assembly and high productivity. However the welding of blanks with different thickness or/and different strength materials introduces many challenging formability problems for process development and tool design. In this paper, the deformation characteristics for deep drawing process of laser-welded blank with different thickness sheets are investigated by experiment and FEM simulation. And also the optimal location of weld line in laser-welded blank with different thickness sheets is calculated to compensate for the movement of weld line on deep drawing process. In addition, the effect of location of weld line is clarified using FEM simulation.

  • In sheet metal forming process, it is very important to nest blanks optimally to get a maximum utilization ratio(UR) to reduce waste of material. Optimal Blank Nesting algorithm is developed about single nesting, double nesting, fixed slitting width and free slitting width. This algorithm was applied to various practical blanks which are under production. Then new optimal nesting configuration was obtained and higher UR was achieved by this program in each cases.

  • Due to a recent growth of the area of MEMS and a trend moving toward smaller scale, a micro manufacturing that is usually related with lithography is now emerging. Differently from traditional manufacturing processes, the micro or miniature manufacturing usually requires expensive sophisticated equipments and its characteristics are of high cost and of low productivity. However, a miniature stamping, which makes small sized product with a thin metal usually in the range of meso-scale, can be realized in a low cost and in a high productivity with relatively inexpensive equipments. For a successful development of miniature stamping, lots of obstacles, including material properties related with formability, have to be overcome. Since the thin metal shows distinctive characteristics, e.g., size effect and statistically scattered material properties, the formability of miniature stamping is not good in general and the possible shape with the miniature stamping is limited relatively simple shapes. Since the optimal blank improves formability and the improved formability can make up for problems of material properties, the possibility of success can be increased. This study is carried out to show the possibility of miniature stamping and to verify the effect of optimal blank for the miniature stamping.

  • This study is concerned with the optimum blank design which is able to minimize earing phenomena. A new analytic method is proposed to determine the optimum blank shape only using the tension test and standard deep drawing tests. Introducing a dimensionless parameter related to the earing and using a Fourier analysis, the optimum blank shape can be obtained by R-value and the tested results. The theoretical results by the proposed method are good agreement with the experimental results through several deep drawing tests using steel as working materials.

  • This paper describes the numerical determination of optimum blank diameter for sound material flow and high precise thread profile of a spindle screw through external thread rolling using two-three roll dies. Initial blank diameter affects the dimensional accuracy and surface finish qualities of a spindle screw in thread rolling process, therefore it is very important to determine the optimum blank diameter in thread rolling process. In order to determine the optimum blank diameter, this paper suggests the calculation method of initial bland diameter considering the real shape of tooth. The finite element code DEFORM is applied to analyze the metal flow of tooth, and these analytical results are verified by thread rolling experiment for spindle screw.

The blank holding force ratio to avoid the movement of weld line was suggested and compared with the experimental result for cylindrical and rectangular cup drawing process. The optimal location of weld line in laser-welded blank with different thickness sheets is calculated to compensate for the movement of weld line on deep drawing process. In addition the effect of location of weld line on formability is clarified using FEM simulation.

  • Progressive shearing with blanking dies is commonly employed to produce large quantities of tiny sheet metal electronic parts. Sheet metal pins, which are narrow and long, that are sheared with a progressive die set are often twisted. The twist in the sheet metal pins, which usually occurs in the final shearing operation, generally decreases with increasing blank holding force. The blank holding forces in all shearing operations are not the same because of different shearing positions and areas. In the current study, the optimal layout of the springs in a progressive die set to minimize the twist of the sheet metal pin is proposed. In order to find the holding force acting on the tiny narrow blanks produced with the proposed springs during the shearing process, the equivalent area method is used in the structural analysis. The shearing of the sheet-metal pin was simulated to compute the twist angle associated with the blank holding force. The constraint condition satisfying the pre-set blank holding force from the previous shearing operations was imposed. A design of experiments (DOE) was numerically implemented by analyzing the progressive die structure and by simulating the shearing process. From the meta-model created from the experimental results and by using a quadratic response surface method (PQRSM), the optimal layout of the springs was determined. The twist of sheet metal pin associated with the optimal layout of the springs found in the current study was compared with that of an existing progressive die to obtain a minimal amount of twist.

  • there are a lot of process variable exerted influence on the formability of products in deep drawing process. Particularly it is important that blank shape of the process variables. A paper to be connected with process variables of elliptical deep drawing products is insufficient the actual circumstances enough though researches have been performed on the deep drawing of sheet metal forming. In this study The effects of thickness distribution and movement of sheet are grasped as alteration of blank shapes in the process of elliptical deep drawing product and then optimal blank shape was presented. They were verified by the finite element analysis (FEA) and experiment.
