  • A numerical method is presented to predict and analyze the shape of a growing billet produced from the "spray forming process" which is a fairly new near-net shape manufacturing process. It is important to understand the mechanism of billet growing because one can obtain a billet with the desired final shape without secondary operations by accurate control of the billet shape, and it can also serve as a base for heat transfer and deformation analysis. The shape of a growing billet is determined by the flow rate of the alloy melt, the mode of nozzle scanning which is due to cam profile, the initial positio of the spray nozzle, scanning angle, and the withdrawal speed of the substrate. In the present study, a theoretical model is first established to predict the shape of the billet and next the effects of the most dominent processing conditions, such as withdrawal speed of the substrate and the cam profile, on the shape of the growing billet are studied. Process conditions are obtained to produce a billet with uniform diameter and flat top surface, and an ASP30 high speed steel billet is manufactured using the same process conditions established from the simulation.imulation.

  • The North Pacific midwater trawling which is one of the important fishing methods for Korean fishing industry is working in the Bering Sea and the sea near Kamchaka Peninsula. The catch by Korean midwater trawlers had been recorded about 300 thousands $^{M/_T}$ a year. Six types of midwater trawl net-ordinary midwater trawl net, super-V trawl net, super mesh trawl net, rope trawl net, super plus trawl net and kite trawl net-have been widely used by large trawlers above 1,500gt in size since 1982. Regarding the fishing efficiency, the super plus trawl net and kite trawl net were acknowledged as higher than other nets. Maximum mesh size of super-plus trawl net and kite trawl net ranges about 20m, whereas the length of net about 150m, and high-tech polyethylene is used as the material of rope part. The problems involved in the North Pacific midwater trawl net may be summarized as follows ; (1) The dimension of fishing gear is too big compared with the towing power of trawler. (2) The mesh size of the rope part is too big compared with that of the common netting part. (3) The net is often torn out in the connecting position of the rope part and the netting part. (4) The net is not matched with the trawler and the otter board in many trawlers, so the shape of the trawl gear in the water is instable. (5) The fish school located near head rope, ground rope and side rope in the net recorder is not caught in practice because of the net instability.

A shape finding of cable net by nonlinear theory (비선형 이론을 이용한 케이블 네트의 형태안정)

  • The cable structures undergo large deformation because of its highly flexibility. Therefore, we must take account of its geometric nonlinearity before analysis and find the equiribrated shape of cable structures. To solve these problems, a numerical procedures included nonlinear near theory which is applicable to general cable net, flexible transmission lines and suspended cable roofs, are presented in this paper. Now, this procedures are devided two parts : the one is to obtain the equibrated shape and stress of the cable structures applied uniform load by flexibility iteration method, the other is to analysis the equibrated structures subjected to nodal external forces by nonlinear finite element mothed. Its accuracy and efficiency are found to be comparable to some of other method and, in some aspect, it is mere applicable to cable structures.

  • Magnesium alloys are used in electronic devices such as laptops due to their lightweight features as well as vibration absorption and electromagnetic shielding properties. However, the precision of electronics is limited by the large number of small and precise ribs, the cost-effective manufacture of which requires appropriate technology. Plate forging is an efficient manufacturing process that can address these challenges. In this study, plate forging of magnesium alloys was investigated specifically for the fabrication of laptop cover. The plate forging process with back-pressure was used for near-net shape formation. Finite element analysis was used to select appropriate variables for back-pressure formation to generate ribs of various sizes and shapes without defects. The reliability of the analysis was verified to manufacture the prototype. The effect of back-pressure can be verified via fabrication of prototypes as well as structure and forming analysis based on finite element method. The process design factor of back-pressure increases formability without defects of under-filling and flow-through. Moreover, the tensile strength was maintained even after high temperature plate forging at 370 ℃, and the elongation was improved.

  • Forging operations are non-stationary processes occurring because of indirect pressure, generally, under conditions of three-dimensional stress and deformation. Furthermore, due to friction and the constraints of die geometry, deformation is not homogeneous. Material flow and deformation are largely determined by the shape of the tools. It is well known that net-shape forging can improve the mechanical strength of the final product as well as reduce material waste. Oxygen-free copper that is used for electrical and electronic components has excellent electrical and thermal conductivity. Oxygen-free copper parts have a low productivity in cutting process. Thus, the forging process is performed in order to improve the low productivity in cutting process. The forging of oxygen-free copper for electrode body parts was modeled using finite element simulation and forging experiments that were conducted for producing electrode body parts at room temperature. In order to reduce the cost of cutting products, the forging was performed in a closed cavity to obtain near-net or net-shape parts.

  • A systematic method to find the optimal blank shape for sheet forming is proposed by coupling the numerical simulation technique. A weighted parameter was introduced in order to simplify the multi-variable optimization problem to a single-variable problem. The proposed method has been applied to the blank design of drawing processes to obtain the near-net shape within the required error bound after forming, Excellent results have been obtained between the numerical results and the target contour shapes. Through the investigation the proposed systematic method for optimal blank design is found to be effective in the practical forming processes

  • An $Al_2O_3/Fe$ composite was synthesized through the double stage processes by a reaction sintering which requires simple process and equipments but provides near-net-shape, a reduction/oxidation process for 5 hrs at $650^{\circ}C$ was followed by sintering at $1200^{\circ}C$ to form an $Al_2O_3/Fe$ composite. The composite processed through the double stage sintering are mainly consists of $\alpha$-Fe and ${\alpha}Al_2O_3$ with minor amount of $FeAl_2O_4$, a spinnel structure which is known to prevent Fe from filling up the pores and good contact with $Al_2O_3/Fe$ particles.

  • A process sequence of multi-operation cold forging for actual application in industry is designed with the rigid-plastic finite element method to form a constant velocity joint housing(CVJ housing). The material flow during the CVJ housing forming is axisymmetric until the final forging process for forming of ball grooves. This study treats the deformation as an axisymmetric case. The main objective of the process sequence design is to obtain preforms which satisfy the design criteria of near-net-shape product requiring less machining after forming. The process sequence design also investigates velocity distributions, effective strain distributions and forging loads, which are useful information in the real process design.

Development of Aerospace Components Forming Technology using Superplasticity and Diffusion Bonding Characteristic (초소성 및 확산접합을 이용한 우주항공 부품 성형기술 개발)

  • In this paper, a near net shape technology using superplasticity and diffusion bonding characteristics was presented for application to various components of aircraft and missiles. Due to these special characteristics of some aerospace alloys, it is possible to produce complex components to shape very near final dimension with enhanced design freedom, reduced material usage, and overall saving of weight and cost. The high pressure vessel for a space launcher was fabricated with Ti-6Al-4V alloy by superplastic forming and diffusion bonding process and the failure characteristics are compared with conventionally fabricated vessel spin formed and TIG welded. The structural integrity of the superplastic forming and diffusion bonding process was successfully demonstrated.
