  • This paper presents the design and finite-element(FE) analysis of an axial-flux permanent-magnet synchronous generator using neodymium-iron-boron(NdFeB) magnets for directly coupled wind turbines. For the high energy density and light weight, an axial-flux permanent-magnet(PM) generator type is used. The simple magnetic equivalent circuit approach is used for initial design iteration, and the finite-element method is applied to analyze the detailed characteristics.

  • Recently, there has been an increasing interest in the non-contact power transmission method of magnetic gears. Since there is no mechanical contact, noise caused by friction can be reduced, and even if a sudden large force is applied, the impact of the gear is close to zero. Further, since the power is transmitted by the magnetic flux, it has high reliability. However, there is a problem that a loss due to a magnetic field due to use of a magnetic flux. The loss caused by the magnetic field of the magnetic gear is a joule loss called eddy current loss. In addition, the eddy current loss in the magnetic gear largely occurs in the permanent magnet, but it is a fatal loss to the permanent magnet which is vulnerable to heat. Particularly, magnetic gears requiring high torque density use NdFeB series permanent magnets, and this permanent magnets have a characteristic in which the magnetic force decreases as temperature increases. Therefore, in this paper, the eddy current loss of the permanent magnet according to the permanent magnet attaching method is analyzed in order to reduce the eddy current loss of the permanent magnet. We have proposed a structure that can reduce the eddy current loss through the analysis and show the effect of reducing the loss of the proposed structure.

Study on the Rigidity of the Solid-HDDR Treated Nd-Fe-B-type Materials

  • A non-coercive cast Nd-Fe-B-type material can be easily converted into a coercive one by employing HDDR process. Applying the conventional HDDR process to the Nd-Fe-B-type material generally leads to a powder-like material. HDDR treated material in a solid form can, however, be realised if the process is properly modified (solid-HDDR). In the present study, the change of rigidity (compressive strength) of the Nd-Fe-B-type material during the solid-HDDR has been investigated using a homogeneous sintered magnet with composition $Nd_{13.8}Dy_{0.7}Fe_{78.25}Si_{0.15}Mn_{0.6}B_{6.5}.$ It has been found that the low strength of the hydrided material was improved by the subsequent disproportionation. The restoration of the strength was explained by the eutectoid-like disproportionation structure containing fine neodymium hydride rod embedded in tough iron matrix. The high strength of disproportionated material was reduced radically in earlier stage of recombination, and this wes explained by the reduction of the disproportionated phase. The reduced strength was, however, recovered by further recombination, and this was explained by the fact that as the recombination continues the recombined grains adhere together. The optimally HDDR processed material has a comparable or even higher strength with respect to the initial sintered material prior to the solid-HDDR. The present study suggested that the rigidity of Nd-Fe-B-type material could be retained even after the solid-HDDR.

Effect of Die-upset Process on Magnetic Properties and Deformation Behavior of Nanostructured Nd-Fe-B Magnets

  • Nd-Fe-B high performance magnets were prepared by die-upset forging. The effects of the deformation parameters on magnetic properties and flow stress were studied. Deformation temperatures in the range of $600{\sim}900^{\circ}C$ enable to achieve an effective anisotropy and temperature $800^{\circ}C$ proves to be suitable for deformation of Nd-Fe-B magnets. The amount of c-axis alignment along the press direction seems to depend on the amount of deformation and a saturation behavior is shown at deformation ratio of 75%. Magnetic properties are also related to strain rate, and maximum energy product is attained at an optimum strain rate of ${\varphi}=1{\times}10^{-2}s^{-1}$. By analyzing the relationship of stress and strain at different deformation temperature during die-upset forging process, deformation behavior of Nd-Fe-B magnets was studied and parameters for describing plastic deformation were obtained. Nd-rich boundary liquid phase, which is additionally decreasing the flow stress during deformation, is supposed to play the role of diffusion path and enhance the diffusion rate.

Influence of Cooling Condition of Casted Strips on Magnetic Properties of Nd-Fe-B Sintered Magnets

  • We investigated the additional (secondary) cooling effect of casted strips on the magnetic properties of Nd-Fe-B sintered magnets. The Nd-Fe-B sintered magnets were fabricated with the casted strips prepared without and with additional cooling. Additional cooling was achieved by blowing Ar gas at various pressures (0.1, 0.3, and 0.6 MPa) on the free-side surface of the strips during the strip-casting process. The higher magnetic properties of $H_c$, $B_r$, and $(BH)_{max}$ of the final Nd-Fe-B sintered magnets were obtained for 0.1 MPa rather than for 0.0 MPa. The best microstructure of the columnar grains in the casted strips was produced with the aid of a lower pressure of gas on the free-side surface. It was found that the microstructure of the strips affects the distribution of grains grown in the sintered magnets. This report demonstrates that the improved magnetic performance of Nd-Fe-B sintered magnets was achieved via additional gas cooling.

Effect of Strip-cast Conditions on the Formation of Microstructures in Nd-Fe-B alloys (Strip-cast 조건이 Nd-Fe-B 합금의 미세조직 형성에 미치는 영향)

  • In order to improve the microstructure of the strip cast Nd-Fe-B alloys that are frequently used for production of high energy sintered magnets, influence of various strip casting conditions on the microstructure and phase formation and distribution were investigated. Nd-Fe-B strips consisting of microstructures suitable for preparation of high energy sintered magnets could be obtained when the wheel speed was below 5 m/s. The compositional limit that can avoid the crystallization of free iron in the as-cast state was estimated to be Nd$\_$14/Fe$\_$79/B$\_$7/. Regardless of the compositional variation, <001> preferred orientation of Nd$_2$Fe$\_$14/B normal to the strip surface was always occurred below 5 m/s, which would eventually enhance the grain alignment during pressing the powder under a magnetic field. While the coercivity of the strip cast alloys increased with the increase of the wheel speed, mainly due to the refinement of Nd$_2$Fe$\_$14/B grains, it decreased with the reduction of Nd content in the alloy composition as the formation of free iron increased.

  • Solvent extraction behavior of light rare earth elements (Pr, Nd) and medium rare erath elements (Tb, Dy) in the HCl-PC88A-kerosene extraction system was investigated in order to separate high-purity light rare earths (Pr, Nd) and medium rare earths (Tb, Dy) in the mixed rare earth chloride solution. In the batch test step, it was confirmed that the separation efficiency was good when the extractant concentration (PC88A) was 0.5 M, the equilibrium pH after extraction was 0.8 to 1.0 (initial pH 1.3 of the feed), the concentrations of hydrochloric acid in scrubbing solution was set as 0.1 M, the concentrations of hydrochloric acid in stripping solution was set as 2.0 M or more. Based on the experimental data obtained from the batch test, the mixer-settler was composed as follows; 4 stages of extraction, 8 stages of scrubbing, 4 stages of stripping, and 3 stages of pickling organic solution. The Mixer-settler was operated for 180 hours, and the operating conditions were continuously adjusted to obtain the high-purity light/medium rare earths. Finally, the purity of light (Pr, Nd) and medium rare earth elements (Tb, Dy) was reached as 3 N class.
