On the Development of NC Simulator System for Wire Cut EDM (와이어 컷 방전가공이 효율적인 NC 모의가공 시스템의 개발)

  • This paper describes the NC simulator system for Wire-cut electrodischarge machining. Electrodischarge Wire-cut machining is applicable to all materials including metals, alloys, and most carbides. Although CAM system generate the NC code considering electrodischarge conditions, incorrect Wire-cut tool path bring about fatal results. The simplest way of simulating a EDM process is to display the trajectory of Wire-cutter location by line segments. With this kind of simulation, the programmer can get a general idea about whether the wire is moving as planned but cannot locate gouging or excess material because only the wire location will be seen, not the changes in the workpiece as it is machined. The ideal way of simulating the EDM process is to display the solid model of the workpiece as it is machined. Therefore we propose the ideal NC simulator system for Wire-cut EDM.

  • The overall goal of this thesis is to develop a new algorithm based on the octree model for geometric and mechanistic milling operation at the same time. Most commercial machining simulators are based on the Z map model, which has several limitations in terms of achieving a high level of precision in five-axis machining simulation. Octree representation being a three-dimensional (3D) decomposition method, an octree-based algorithm is expected to be able to overcome such limitations. With the octree model, storage requirement is reduced. Moreover, recursive subdivision is processed in the boundaries, which reduces useless computations. To achieve a high level of accuracy, fast computation time and less memory consumption, the advanced octree model is suggested. By adopting the supersampling technique of computer graphics, the accuracy can be significantly improved at approximately equal computation time. The proposed algorithm can verify the NC machining process and estimate the material removal volume at the same time.

  • In order to develop a practical postprocessor for 5-axis machining, the general equations of numerically controlled (NC) data for 5-axis configurations with not only non-orthogonal rotary axes but also orthogonal rotary axes were exactly expressed by the inverse kinematics, and a Windows-based postprocessor written in Visual Basic was developed according to the proposed algorithm. The developed postprocessor is a general system that suitable for all kinds of 5-axis machine tool with orthogonal and non-orthogonal rotary axes. Through implementation of the developed postprocessor and verification by a cutting simulation and machining experiment, the effectiveness of the proposed algorithm is confirmed. Compatibility is improved by allowing exchange of data formats such as rotational tool center position (RTCP) controlled NC data, vector post NC data, and program object file (POF) cutter location (CL)data, and convenience is increased by adding the function of work-piece origin offset. Consequently, the technology of practical post-processor for 5-axis machining is developed.

Tool Path Generation of a Die Cavity Defined by Sculptured Surfaces (자유곡면으로 이루어진 Cavity의 가공경로생성)

  • This paper deals with a new method for the machining of a die cavity defined by sculptured surfaces. In machining die cavities or pockets, process planners have been faced with some troulbes. One of the troubles ius to rebove a great deal of material within a given boundary while avoiding cutter interference. Cutter interference is a ciritical problem in NC machining of a die cavity. Even though this cavity machining has been implemented in many CAM systems, most of them can handle limited shapes of cavities or pockets. In this paper, a procedure has been developed to machine die cavity or pocket of a sculptured surface. The offset surfaces of the part surfaces and boundary surfaces are determined to calculate the intersection curves. These intersection curves form a FACE on the part surface, and the interference free tool pathe is generated by eliminating the points outside the FACE when computing the cutter contact (CC) data. Additionally, the cutter location (CL) data obtained from the CC data convert to an NC data. The NC data generated through this algorithm are verified on the CINCINNATI milling machine. A propotype die cavity machining system has been implemented in FORTRAN language and FIGARO graphics library on IRIS workstation.

  • In this paper, we propose a simple but optimized NC code generating technique for disk cams by means of tool path error control in a five-axis CNC machining center. Using the geometric theorem of the triangle made between manufacturing points and error checkpoint, the tool path error has been studied for disk cams profile generation and an improvement in the profile has been obtained. Then, based on the present manufacturing approach a computer program is developed on $C^{++}$ language to perform and to verify the shape design, the manufacturing simulation, and the optimized generation of the NC code.

Calculation of Economic CL Data for Sculptured Surface Machining (자유곡면 절삭을 위한 경제적인 CL 데이타 계산)

  • This paper describes a procedure of generating economic cutter-location(CL) data for the machining of sculptured surfaces on a multi-axis NC milling machine. Measures of economy are the machining time (cutter move distance) and the length of NC tape (number of CL data points). The presented procedure minimizes both the number of CL data and the total distance of cutter moves, for a given cutter (spherical end-mill) size and parameteric cutting direction, while satisfying given tolerance requirements. The procedure has been implemented in FORTRAN for a smooth composite Bezier surface. The maximum allowable cutter size is calculated by the program so that a user can choose a cutter size. CL data can be generated in both parametric directions u and v. Experimental results show that there are significant differences between the parametric directions, and that cutter size should be as large as possible in order to minimize the cutting time and NC tape length.

  • The purpose of this paper is to establish an effective inspection system by using OMM (On-Machine Measurement) system based PC-NC. This system can reduce manufacturing lead time because a workpiece is inspected at every machining process and the manufacturing system which includes inspection faculty is able to realize on-line process on CNC machining center. The proposed OMM system is composed of a few algorithms for determination of inspection parameters. It is accomplished by determining the number of measuring points, their location, measuring path using fuzzy logic, Hammersley's method, TSP (Traveling Salesperson Problem) algorithm. The inspection feature applied to this system is based on machining feature. This method is tested by simulation and experiment that are analyzed measuring data and geometry tolerance.
