  • In this study, die turning injection(DTI) mold design for manufacturing reservoir fluid tanks used for cooling in-vehicle batteries, inverters, and motors was conducted based on multi-field CAE. Part design, performance evaluation, and mold design of the reservoir fluid tank was performed. The frequency response characteristics through modal and harmonic response analysis to satisfy the automotive performance test items for the designed part were examined. Analysis of re-melting characteristics and structural analysis of the driving part for designing the rotating die of the DTI mold were performed. Part design was possible when the natural frequency performance value of 32Hz or higher was satisfied through finite element analysis, and the temperature distribution and deformation characteristics of the part after injection molding were found through the first injection molding analysis. In addition, it can be seen that the temperature change of the primary part greatly influences the re-melting characteristics during the secondary injection. The minimum force for driving the turning die of the designed mold was calculated through structural analysis. Hydraulic system design was possible. Finally, a precise and efficient DTI mold design for the reservoir fluid tank was possible through presented multi-field CAE process.

  • The numerical analysis of sound radiation by vibrating structure is a well known and mature technology used in many industries. Accurate methods based on the boundary or finite element method have been successfully developed over the last two decades and are now available in standard CAE tools. These methods are however known to require significant computational resources which, furthermore, very quickly increase with the frequency of interest. The low speed of most current methods is a main obstacle for a systematic use of acoustic CAE in industrial design processes. In this paper we are going to present a set of innovative techniques that significantly speed-up the calculation of acoustic radiation indicators (acoustic pressure, velocity, intensity and power; contribution vectors). The modeling is based on the well known combination of finite elements and infinite elements but also combines the following ingredients to obtain a very high performance: o a multi-frontal massively parallel sparse direct solver; o a multi-frequency solver based on the Krylov method; o the use of pellicular acoustic modes as a vector basis for representing acoustic excitations; o the numerical evaluation of Green functions related to the specific geometry of the problem under investigation. All these ingredients are embedded in the ACTRAN/AR CAE tool which provides unprecedented performance for acoustic radiation analysis. The method will be demonstrated on several applications taken from various industries.

  • This paper deals with an automated computer-aided process planning and die design system with which designer can determine operation sequences even after only a little experience in process planning and die design of multi former-bolt products by multi-stage former working. The approach is based on knowledge-based rules, and a process knowledge base consisting of design rules is built. Knowledge fur the system is formulated from plasticity theories, empirical results and the empirical knowledge of field experts. Programs for the system have been written in AutoLISP for AutoCAD with a personal computer. An attempt is made to link programs incorporating a number of expert design rules with the process variables obtained by commercial FEM softwares, DEFORM and ANSYS, to form a useful package. The system is composed of four main modules. The process planning and die design module considers several factors, such as the complexities of preform geometry, punch and die profiles, specifications of available multi former, and the availability of standard parts. It can provide a flexible process based on either the reduction in the number of forming sequences by combining the possible two processes in sequence, or the reduction of deviation of the distribution and the level of the required forming loads by controlling the forming ratios. The system uses 2D geometry recognition and is integrated with the technology of process planning, die design, and CAE analysis. The standardization of die parts for multi former-bolt products requiring a cold forging process is described. The system developed makes it possible to design and manufacture multi former-bolt products more efficiently.

  • This paper attempts to evaluate the accuracy and efficiency of a design optimization procedure by combining wavelets-based multi resolution analysis method and proper orthogonal decomposition (POD) technique. Aerodynamic design procedure calls for high fidelity computational fluid dynamic (CFD) simulations and the consideration of large number of flow conditions and design constraints. Thus, even with significant computing power advancement, current level of integrated design process requires substantial computing time and resources. POD reduces the degree of freedom of full system by conducting singular value decomposition for various field simulations. In this research, POD combined Design Optimization model is proposed and its efficiency and accuracy are to be evaluated. For additional efficiency improvement of the procedure, multi resolution analysis method is also being employed during snapshot constructions (POD training period). The proposed design procedure was applied to the optimization of wing aerodynamic performance. Throughout the research, it was confirmed that the POD/MRA design procedure could significantly reduce the total design turnaround time and also capture all detailed complex flow features as in full order analysis.
