The injection molding process is a predominant method for producing plastic parts. In order to maximize productivity and molding quality in a injection mold, it is important that each cavity in a multi-cavity injection mold is identical. This requires that cavity dimensions should be identical and delivery system of melt to each cavity have to be the same. Despite the geometrically balanced layout in multi-cavity injection mold more than 4 cavities, it has been observed that the filling in each cavity results in imbalances. Most of cases, this phenomenon of filling imbalances have a bad effect on dimension accuracy, warpage, molding appearance and strength of molding parts. In this study, experiment were conducted to investigate the effect of filling imbalances on the molding quality(surface gloss, shrinkage, tensile strength) in the multy-cavity injection mold.
Mold-making industry demands currently to reduce the tooling costs and time in mold making, and to improve the productivity and quality in injection molding process. These problems can be easily removed by laminated injection mold which is made with metal sheets prepared by laser cutting and bonded by brazing. Comparing withthe conventional mold making technology which mainly depends on the machining, this new technologyenables an arbitary design of cooling circuit without anyrestrictions of geometry. So it brings about high production rates of the injection molding processes. This paper estimate the conventional and laminated injection mold making process with a simple molding, and also the cooling efficiencyof thoes two kinds of mold with the filling and cooling analysis. The results show that the laminated injectionmold has much shorter tooling time, uniform mold temperature, and shorter cooling time in injection molding process.
Powder Injection Molding(PIM) has recently been recognized as an advanced manufacturing technology for low-cost mass production of metal or ceramic parts of complicated geometry With this regards, design technology of dental scaler tip PIM mold, which has complex shape and small core pin (diameter=0.6mm), with the help of computer-aided analysis of powder injection molding process was developed. Computer-aided analysis for dental scaler tip mold was implemented by finite element method with non-Newtonian fluid, modified Cross model viscosity, PvT data of powder/binder mixture. Compter-aided analysis results, such as filling pattern, weldline formation, air vent position prediction were compared with experimental result, and eventually have been shown good agreement. The core pin (diameter=0.6mm) deflection analysis of dental scaler tip PIM mold during PIM filling process was also investigated before mold fabrication.
In the design of the injection molding process, various parameters including mold design parameters and molding conditions should be investigated to improve part quality. The mold temperature is one of important processing parameters that affect the flow characteristics, surface appearance, part deformation, mechanical properties, etc. Numerical analyses have been used to predict the temperature distribution of the mold under the given cooling or heating conditions. However, conventional analyses have been performed by assuming that the mold material is a single solid even though a number of plates are assembled to construct an injection mold. In the present study, a numerical approach considering the thermal contact resistance is proposed to provide more reliable prediction of the mold temperature distribution by reflecting the heat-resistance between assembled mold plates.
In-mold Coating is a method that can simultaneously perform injection molding and surface coating in injection mold. The material used for coating is two-component polyurethane which is composed of polyol and isocyanate. L-type mixing head can be used to mix polyol and isocyanate uniformly, and inject them inside the mold cavity. The surface quality of the injection molded products by using in-mold coating depends on the mixing uniformity between main agent and hardener. In this study, flow analysis was performed to design a mixing head for uniform mixing of two-component polyurethane. Especially the effects of design parameters of mixing head on mixing uniformity and nozzle pressure were investigated. The parameters of mixing head were mixing chamber diameter, cleaning cylinder diameter, nozzle alignment angle in the horizontal and vertical direction, and cleaning piston position. It was found that optimal design values were mixing chamber diameter of 3.5 mm, cleaning cylinder diameter of 5.0 mm, nozzle horizontal/vertical alignment angles of 140°/160°, and cleaning piston position of 1.8 mm. The optimal values would be used to develop a two-component mixing head achieving an uniform mixing for in-mold coating.
Injection molding is the one of the most important processes for mass production of plastic parts. Usually injection molds for mass production are constituted to multi-cavity runner system to manufacture the more parts at a time. Multi-cavity molds are designed to geometrically balanced runner system to uniformly fill to each cavity. But, when injection molding is performed using a mold with balanced runner system filling imbalances are occurred between the cavity to cavity. The previous studies by Beaumont at. all reported that filling imbalance occurred by thermal unbalance on the mold and viscosity variation of resins and so on. In this study, we conducted experiments in order to know the causes of filling imbalance for 3 plate type mold with 8 cavities. And we exhibited a new so called 4BF mold (4 plate type Balanced Filling Mold) to be possible filling balance. We conducted a experimental injection molding to verify the efficiency of the 4BF mold. In the results of the experiment, we could confirmed the balanced filling possibility of the 4BF mold.
The water has been the suitable for the cooling medium until now. But the water as cooling medium seem to have the limit for high speed injection. The steam plastic molding injection use the steam as the medium when raise the mold temperature. The weld line has been the major quality problems in a plastic injection parts to be difficult to be solved. These problems in injection-molded plastic parts are difficult to find the reason because these issues are usually in tradeoff realtions with each other. The purpose of this paper is to obtain the optimum injection moulding condition for improving the quality of plastic injection parts and to inquire the productivity improvement with the measured cycle time by steam plastic moluding injection. Based on these numerical results, the guidelines of mould design and injection processing condition were established. As a result, the improvement of quality and the reduction of cycle time was achieved.

In this study, molding shrinkage of PPS resin was investigated. Two types of PPS resins with differing glass fiber and calcium carbonate content were used for this purpose. To observe mold shrinkage, molding conditions based on injection temperature, injection speed, and the position of the cushion were selected. Circular and rectangular specimens were used for the study model. Injection molding simulation was performed to predict the filling pattern and mold shrinkage, and the simulation results were compared with the experimental conclusions. It was observed that the mold shrinkage showed the highest shrinkage (distributed from 0.05% to 0.32%) dependence on the injection temperature, and the lowest shrinkage (distributed from 0.05% to 0.31%) dependence on the injection speed. The role of the position of the cushion in mold shrinkage was difficult to observe. The results of the simulation mostly agreed with the experimental results; however, for some molding conditions, the mold shrinkage in the simulation was overestimated as compared to that in the experiment.
A novel in-mold packaging process has been developed to manufacture devices with closed channels. In this unified process, fabrication of open channels and forming the rigid cover on top of them are sequentially integrated in the same mold. The entire process is comprised of two phases. In the first phase, the open channels are fabricated under an exquisitely controlled temperature and pressure using the conventional micro injection molding technology. In the second phase, the closed channels are fabricated by conducting the injection molding process using the molded structure with the open channels as a mold insert. As a result, the in-mold technology can eliminate the bonding processes such as heating, ultrasonic or chemical processes for cohesion between the channel and the cover, which have been required in conventional methods.
High pressure is involved during injection molding operation specially packing phase. Cracks in the mold are often occurred by high cavity pressure. In this study, structural analysis of mold has been performed using commercial softwares, Abaqus and Ansys, to investigate cause of crack in the injection mold. Structural analysis contains four cases: stress distribution according to the cavity pressure, stress concentration according to the boundary conditions, stress concentration for inter-locking design of mold, and stress concentration for distributed cavity pressure. Through this study it was observed that the locations of stress concentrations were coincident with locations of crack. Robust mold design is being required to withstand high cavity pressure.
