  • Recently, ELID (electrolytic in-process dressing) grinding technique is developed. It is possible to make a efficient precision machining of hard materials such as ceramic hard metals, and quenched steels. This paper deals with some typical applications of ELID-grinding for cylindrcal machining. The significant advantages, performance and characteristics on mirror surface grinding for external surface are described.

Surface Error Generation of Freeform Mirror Based on Zernike Polynomial for Optical Performance Prediction

  • Not only the magnitude of the mirror surface error, the pattern matters as it produces certain aberrations. In particular, the surface error of the freeform mirrors, which are optimized to eliminate specific aberrations, might show much higher sensitivity in optical performance. Therefore, we analyze the mirror surface error with Zernike polynomials with the goal of generating a realistic error surface. We investigate the surface error of the freeform mirror fabricated by diamond turning machine to analyze the realistic tendency of the error. The surface error with 0.22 ㎛ root-mean-square value is fitted to the Zernike terms using the incremental fitting method, which increases the number of the fitting coefficients through steps. Furthermore, optical performance via surface error pattern based on Zernike terms is studied to see the influences of each term. With this study, realistic error surface generation may allow higher accuracy not only for the feasibility test but also for all tests and predictions using optical simulations.

Removal of mid-frequency error from the off-axis mirror

  • Manufacturing of lens and mirror using Diamond Turning Machine (DTM) offers distinct advantages including short fabrication time and low cost as compared to grinding or polishing process. However, the DTM process can leave mid-frequency error in the optical surface which generates an undesirable diffraction effect and stray light. The mid-frequency error is expected to be eliminated by mechanical polishing after the DTM process, but polishing of soft surface of ductile aluminum is extremely difficult because the polishing process inevitably degrades the surface form accuracy. In order to increase its surface hardness, we performed electroless nickel plating on the surface of diamond-turned aluminum (Al-6061T6) off-axis mirrors, which was followed by the 6-hour-long baking process at $200^{\circ}C$ for improving its hardness. Then we polished the nickel plated off-axis mirrors to remove the mid-frequency error and measured polished mirror surfaces using the optical surface profilometer (NT 2000, Wyko Inc.). Finally, we ascertained that the mid-frequency error on the mirror surface was successfully removed. During the whole processes of nickel plating and polishing, we monitored the form accuracy using the ultra-high accurate 3-D profilometer (UA3P, Panasonic Corp.) to maintain it within the allowable tolerance range (< tens of nm). The polished off-axis mirror was optically tested using a visible laser source and a pinhole, and the airy pattern obtained from the polished mirror was compared with the unpolished case to check the influence of mid-frequency error on optical images.

  • Diamond turning machines have, been used for the processing of surface like a mirror with the control scheme of minimizing shape error, Ultra-precision diamond fuming is applied to produce highly precision optical components required not only a high machining accuracy but also a good surface roughness. Al-6061 is widely used as optical parts such as laser reflector's mirror or multimedia instrument. In this study, thermal-imaged Al flat mirrors are fabricated by SPDT. The surface roughness 3.472 nm Ra, power 2 fringe(at 632.8 nm) and irregularity 1 fringe(at 632.8 nm) for form waviness of thermal-imaged Al flat mirror are very satisfied to the required specification in industry.

초연마 저산란 반사경 기판 제작과 평가 (Production and measurement of a super-polished low-scattering mirror substrate)

  • Production and measurement of a super-polished few-ppm-scattering mirror substrate are investigated. In order to improve the surface roughness directly determining scattering, the super-polishing process using Bowl-Feed technique is tried. The surface quality of the super-polished substrate is estimated by the phase-measuring interferometer. For the reliable roughness measurement using the interferometer, data averaging method is applied so that the optimal data averaging condition, 30 phase-data averaging and 20 intensity-data averaging, minimizing the measurement error is experimently searched. Based on the optimal data averaging condition, surface roughness of home-made mirror substrate is measured to be less than $0.5{\AA}$ rms corresponding to 2-ppm total-integrated-scattering.

Effects of Reflectors and Receivers on the Thermal Performance of Dish-Type Solar Power Systems

  • The thermal performance comparisons of the dish solar collector system are numerically investigated with mirror arrays and receiver shapes. In order to compare the performances of the dish solar collector systems, six different mirror arrays and four different receiver shapes are considered and the radiative heat flux distribution on the inside of the receiver is analyzed. A parabolic-shaped perfect mirror of which diameter is 1.5 m is considered as a reference of the mirror arrays. Five different mirror arrays of twelve identical parabolic -shaped mirror facets of which diameter are 0.4 m are proposed in this study. Their reflecting areas, which are 1.5 $m^2$, are the same. Four different receiver shapes are a dome, a conical, a cylindrical and a unicorn type. The solar irradiation reflected by mirrors is traced using the Monte-Carlo method. In addition, the radiative properties of the mirror surface can vary the thermal performance of the dish solar collector system so that the effects of the surface reflectivity and the surface absorptivity are considered. Based on the calculation, the design information of dish solar collector system for producing the electric power can be obtained. The results show that the dome type has the best performance in receiver shapes and the 2AND4INLINE has the best performance in mirror arrays except the perfect mirror.

  • The radiative heat loss from a receiver of a dish solar collector is numerically investigated. The dish solar collector considered in this paper consists of a receiver and multi-faceted mirrors. In order to investigate the performance comparison of dish solar collectors, six different mirror arrays and four different receivers are considered. A parabolic- shaped perfect mirror of which diameter is 1.40 m is considered as the reference for the mirror arrays. The other mirror arrays which consist of twelve identical parabolic-shaped mirror facets of which diameter are 0.405 m are suggested for comparison. Their reflecting areas, which are 1.545 $m^{2}$, are the same. Four different receiver shapes are a conical, a dome, a cylindrical, and a unicorn type. The radiative properties of the mirror surfaces and the receiver surfaces may vary the thermal performance of the dish solar collector so that various surface properties are considered. In order to calculate the radiative heat loss in the receiver, two kinds of methods are used. The Net Radiation Method that is based on the radiation heat balance on the surface is used to calculate the radiation heat transfer rate from the inside surface of the receiver to the environment. The Monte-Carlo Method that is the statistical approach is adopted to predict the radiation heat transfer rate from the reflector to the receiver. The collector efficiency is defined as the results of the optical efficiency and the receiver efficiency. Based on the calculation, the unicorn type has the best performance in receiver shapes and the STAR has the best performance in mirror arrays except the perfect mirror.

승용차 외장측면거울 주위의 유동 특성 (Wake Flow Characteristics around the Side Mirror of a Passenger Car)

  • In order to investigate the vortex body frame interaction around the side mirror of a passenger car, velocity vector fields in the wake, pressure distributions and boundary layer flows over both the mirror surface and the mirror housing, have been measured by several experimental tools. It was resulted that only within an half downstream distance of the mirror span there appears the recirculation zone, and also found that vortex trail towards to the driver side window between A and B pillars, making the acoustic noise and vibration. Wake vortex rolls up after this recirculating zone and makes the trail of the vortex center towards the driver side window, which was also confirmed by measurements of wake velocity vectors in the vertical sections of the trail and visualization over the side mirror surfaces as well. It was also observed that total pressure distribution over the mirror surface has the minimum peak near the lower tip region which can be considered as the origin of the vortex center. It can be concluded that the geometrical modification of the lower tip and the upper root area of the mirror housing is the key to control the wake vortex.

  • Mirror surface finish of Si-wafers has been achieved by rotary in-feed machining with cup-type wheels in ELID grinding. But the diameter of the workpiece is limited with the diameter of grinding wheel in the in-feed machining method. In this study, grinding experiments by the rotary surface grinding machine with straight type wheels ware conducted, by which the possible grinding area of the workpiece is independent of the diameter of the wheels. For the purpose of investigating the grinding characteristics of large scale diametrical silicon wafer, grinding conditions such as rotation speed of grinding wheels and revolution of workpieces are varied, and grinding machine used in this experiment is rotary type surface grinding n/c equipment with an ELID wit. The surface ground using the SD8000 wheels showed that mirror like surface roughness can be attained near 2 - 6 nm in Ra.

  • Heliostat in the tower type solar thermal power plant is a sun tracking mirror system to reflect the solar energy to the receiver and the optical performance of it affects to the efficiency of whole power plant most significantly. Thus a proper design of structure of the heliostat reflective surface could be the most important step in the construction of such power plant. The work presented here is a design of structure of optical surface of heliostat, which will be used in 200kW solar thermal power plant. The receiver located at 43(m) high from ground in tower has $2{\times}2$(m) rectangular shape. We first developed the software tool to simulate the energy concentration characteristics of heliostat using the ray tracing technique. Then, the shape of heliostat reflective surface is designed with the consideration of heliostat's energy concentration characteristics, production cost and productivity. The designed heliostat's reflective surface has a structure formed by canting four of $1{\times}1$(m) rectangular flat plate mirror facet and the center of each mirror facet is located on the spherical surface, where the spherical surface is formulated by the mirror facet mounting frame.
