Fabrication of 3-D Micro Structure and Micro Tool Using MEDM (미세 방전을 이용한 3차원 미세 구조물 제작 및 미세 공구 제작)

  • 3-D micro structures and micro tools are fabricated using MEDM (Micro Electric Discharge Machining). To make micro structures, micro electro discharge milling process is applied. During micro electro discharge milling, electrode (tool) wears both axial and radial direction. To compensate tool wear which influences significantly machining accuracy, overlap machining path is proposed. Machining characteristics of micro electro discharge milling is investigated in considering of depth of cut and capacitance of discharge circuit. Micro complex shaped tools are fabricated using REDM (reverse electro discharge machining). Sacrificial electrode is machined through electro discharge milling process and is used as electrode to make micro tools. Using this process several micro tools shape of 'ㄷ', 'ㅁ' and 'o' are fabricated. With these complex shaped tools, micro machining is successfully applied repeatedly.

  • This paper provides a new method for hybrid machining, particularly suited to micro fabrication applications such as micro point, micro line, micro structure, micro partition and so on. Developed micro fabrication process by electrical discharge machining (EDM) and electrical discharge deposition (EDD) with metal powder (Ti, Fe) has been studied to build TiC or FeC structure. Titanium powder or iron powder is supplied from working fluid (kerosene or de-ionized water with powder) and adheres on a workpiece by the heat and electric power caused by the electrical discharge. The use of a tool electrode is expected to keep powder concentration high in the gap between a workpiece and a tool electrode and to accrete powder material on the workpiece. The deposition is tried under various electrical conditions (workpiece. tool electrode, working fluid, discharge current, voltage and powder etc.). On the other hand. using electrical discharge machining (EDM) with the same tool electrode, it can be used as a removal process (cutting) by electro erosion at the same time. Therefore. this new method can do a hybrid machining to build up and down a structure with the workpiece.

  • In this paper, Wire electric discharge grinding(WEDG) method for manufacturing the micro shaft was introduced and the machining characteristics was investigated. from the experimental results, it was concluded that high surface integrity could be obtained by use of dielectric fluid spraying method and small capacitive condenser.

  • Some studies have shown that unstable factors are inherent in WEDM process, causing the instability of the discharging pulse to reach about 40∼60% in normal machining. Transient stability is an important subject in WEDM process since there is a close relationship between stability and machining performance, such as the characteristics of a machined surface, machining speed and problem of instability like wire rupture phenomenon. Among the many machining parameters affecting WEDM machining state, three specific parameters (Vr, Ip, off time ) are major controllable variables that can be applied in transient stability control. And, this research investigates the implementation and analysis of real-time micro control of the discharging stability of WEDM (Wire Electric Discharge Machining) process.

  • Frictional behavior of wire electric discharge machined surfaces of spheroidized annealed STDll steel was investigated. The surfaces were produced with a various series of finish cuts where pulse energy was reduced with increase in the number of finish cuts. Roughness and micro-hardness of the surfaces were also measured. It is observed that the increase in the number of finish cuts produces the surface exhibiting lower frictional resistance followed by higher resistance after considerable wear. Effects of finish cuts on the friction characteristics are discussed with the aid of roughness and micro-hardness of the surfaces.

  • As mechanical components are miniaturized, the demand on micro die and mold is increasing. Micro mechanical components usually have high hardness and good conductivity. So micro electrical discharge machining (MEDM) is an effective way to machine those components. In micro cavity fabrication using MEDM, it is observed that the bottom surface of cavity is distorted. Electric charges tend to be concentrated at the sharp edge. At the center of the bottom surface, debris can not be drawn off easily. These two phenomena make the bottom surface of the electrode and workpiece distort. As machining depth increases, the distorted shape of electrode approaches hemisphere. This process is affected by capacitance and the size of electrode. By using a smaller electrode than the desired cavity size and appropriate tool movement, bottom shape distortion can be prevented.

  • In this paper, the new electrochemical machining method is proposed for the micro unit fabrication by using the point electrode tools. The precision shape control capacity is improved by using the point electrode method. It was observed that an electric discharge phenomenon occurs during the electrochemical machining process by using the spraying and torrent type electrolyte supply method.

  • Micro drilling characteristics by EDM method was investigated. In detail, Micro tool electrode for EDM drilling was machined by use of WEDG method and micro hole was drilled using the machined tool electrode in SUS plate. The machining accuracy and time was compared in a different dielectric fluid. As a result, it was convinced that this method could be utilized as a fabrication technology of micro mold or micro 3 dimensional parts.

  • This study predicts the heat-affected zone (HAZ) after electrical discharge machining. To predict HAZ, the temperature distribution is calculated using FEM. Heat flux is calculated from electrical energy, and it can be assumed Gaussian distribution. Plasma channel expands as time goes. Copper and NAK80 are used as the workpiece material. The depth of HAZ in simulation is determined by temperature distribution. The simulation results were compared with a developed actual single discharge crater. Through investigating the cross section of simulated & actual craters, the depth of HAZ in simulation and experiment are compared. Simulation model can predict the crater shape.
