The rolling process is an efficient and economical approach for the manufacturing of plate metals. In the rolling process, the temperature variation is very critical for plate thickness accuracy. The main cause of thickness variation in hot plate mills is the non-uniform temperature distribution along the length of the slab. Also the exit plate thickness is mainly affected by the rolling conditions such as mill modulus, plate thickness and plate width. Hence the thickness variation in top-end is also dependent on these factors. Therefore this study has concentrated on determining the correct amounts of thickness variation due to top-end temperature drop and process parameters.

Variation Analysis (VA) is used to simulate final product variation, taking into consideration part manufacturing and assembly variations. In VA, all the manufacturing and assembly processes are defined at the product design stage. Process Capability Data Bases (PCDB) provide information about measured variation from previous products and processes and allow the designer to apply this to the new product. A new challenge to this traditional approach is posed by the Industry 4.0 (I4.0) revolution, where Smart Manufacturing (SM) is applied. The manufacturing intelligence and adaptability characteristics of SM make present PCDBs obsolete. Current tolerance analysis methods, which are made for discrete assembly products, are also challenged. This paper discusses the differences expected in future factories relevant to VA, and the approaches required to meet this challenge. Current processes are mapped using I4.0 philosophy and gaps are analysed for potential approaches for tolerance analysis tools. Matching points of simulation capability and I4.0 intents are identified as opportunities. Applying conditional variations, incorporating levels of adjustability, and the un-suitability of present Monte Carlo simulation due to changed mass production characteristics, are considered as major challenges. Opportunities including predicting residual stresses in the final product and linking them to product deterioration, calculating non-dimensional performances and extending simulations for process manufactured products, such as drugs, food products etc. are additional winning aspects for next generation VA tools.

This paper presents an second harmonic elimination method based on the impedance variation scheme. Through the power quality analysis from the nonlinear loads connected on the power system, the second harmonic problems have been analyzed with a case study analysis and the experiments. In the paper, the second Harmonic generation was simulated with a single phase SCR rectifier and the analytical model is proposed for the second harmonic generation. A novel impedance variation scheme is proposed and analyzed to eliminate the second harmonic. The experiment has been performed on the 60(MVA) industry manufacturing plant. The experimental result demonstrates the proposed impedance variation scheme successfully operate on the 60(MVA) industry manufacturing plant.
In modern manufacturing, a product consists of many components created by different processes. Variations in the individual component dimensions and in the processes may result in unacceptable final assemblies. Thus, engineers have increased pressure to properly set tolerance specifications for individual components and to control manufacturing processes. When a proper variation stack-up analysis is not performed for all of the components in a functional system, all component parts can be within specifications, but the final assembly may not be functional. Thus, in order to improve the performance of the final assembly, a proper variation stack-up analysis is essential for specifying dimensional tolerances and process control. This research provides a detailed case example of the use of variation stack-up analysis using a Monte Carlo simulation method to improve the defect rate of a complex process, which is the commutator brush track undercut process of an armature assembly of a small motor. Variations in individual component dimensions and process mean shifts cause high defect rate, Since some dimensional characteristics have non-normal distributions and the stack-up function is non-linear, the Monte Carlo simulation method is used.

Injection molding process is one of the popular manufacturing methods to produce plastic parts with high efficiency and low cost. Ball seat for automobile suspension is made by an injection molding process as a part to support pivot function of ball joint consisted of ball stud and housing. It is necessary for a ball seat to have a dimensional stability in the three dimensional inner area to be contacted with ball stud. In this paper, the dimensional stability of inner surface is indirectly analyzed by checking the difference of inner diameter around the circumferential direction and the thickness variation at the top part of ball seat. Measurement was performed by using the coordinate measuring machine and the fixture to hold ball seat. Optimization of injection molding processes such as injection time, cooling time and temperatures of cylinder barrel was derived to reduce the difference of inner diameter and the thickness variation at the top part of ball seat based on the Taguchi method.

Vehicle clutch measurement for disc cushion variation was developed for the production of high quality Dual clutch transmissions. The developed device is composed of load cells for load measurement and LVDT for measuring the distance variation measurement in cushion variation. The servo motor-driven electric press for flexible loads that was developed was controlled by a PC-based HMI system, LabVIEW, and the device was able to continuously record real time measurement data with the accuracies of ${\pm}0.1\;kgf$ load and ${\pm}5{\mu}m$ cushion amount, which is far above the requirements of commercial vehicle standards.

In machining operation, the quality of surface finish is an important factor for many turned products. In this paper, surface quality in turning machining considering angle variation has been investigated. To reach this goal, surface quality turning experiments are carried out according to cutting conditions with angle variation. The variable cutting conditions are cutting speed, feed rate and taper angle of workpiece. The surface roughness was measured and the effects of cutting conditions were analyzed by the method of analysis of variance (ANOVA). From the experimental results and ANOVA, it is found that a better surface roughness can be obtained as decreasing feed rate, increasing cutting speed. Taper angle variation has been more influenced by feed rate and cutting speed.

Process monitoring of output variables affecting final performance have been mainly executed in semiconductor manufacturing process. However, even earlier detection of causes of output variation cannot completely prevent yield loss because a number of wafers after detecting them must be re-processed or cast away. Semiconductor manufacturers have put more attention toward monitoring process inputs to prevent yield loss by early detecting change-point of the process. In the paper, we propose the method to efficiently monitor functional input variables in multi-phase semiconductor manufacturing process. Measured input variables in the multi-phase process tend to be of functional structured form. After data pre-processing for these functional input data, change-point analysis is practiced to the pre-processed data set. If process variation occurs, key variables affecting process variation are selected using contribution plot for monitoring efficiency. To evaluate the propriety of proposed monitoring method, we used real data set in semiconductor manufacturing process. The experiment shows that the proposed method has better performance than previous output monitoring method in terms of fault detection and process monitoring.

Mold-manufacturing process consists of machining and finishing process that are strongly related in each other. But there are few studies about mold-manufacturing process to control those two processes simultaneously. Especially, runout distorts the machined surface from expected so it changes the finishing process and mold-manufacturing time. In this work, basic analyses and experiments were carried out to study RVAS variation according to runout in HSM. To perform those analyses, firstly surface generation analysis was done including runout in ball end milling and then the RVAS that could relate machining and finishing process was proposed. And the optimal finishing process in HSM according to RVAS was also proposed. Through experiment runout occurrence and above analyses were verified.

Purpose: In developing new products, reducing performance variation is important for competitiveness factors such as quality, cost, and delivery. This paper aims at evaluating three performance variations; measurement, performance evaluation, and manufacturing variations, and then improving product and process design, focused on paper helicopter making case study. Methods: For measurement system analysis, gage R&R (repeatability and reproducibility), linearity, stability are evaluated. Since gage R&R are not satisfactory, the measurement system is improved by adopting voice memos application of iPhone and providing standard measurement procedure. To evaluate performance variation, product deterioration and environment factor (wind speed) is considered. Since the existing design is sensitive to these noise factors, a new product design is developed, which is proven to be robust to the noise factors. Finally, manufacturing variations are evaluated with five factors which can cause variation in flight time. To reduce the impact of three significant factors, three improvement methods are applied. Results: Three performance variations are evaluated and robust paper helicopter design is presented. Conclusion: To reduce measurement and process variations, improved measurement method and paper helicopter making procedure are proposed. A new product design is also presented which is robust to deterioration and environmental variation. This paper is expected to benefit students and practitioners who want to have hands-on knowledge on new product quality improvement.
