자동차부품용 알루미늄인서트 사출성형공정 구현에 관한 연구 (A Study on Implementation of Al-Inserted Plastic Injection Molding Process for Automobile Interior-Parts)

  • Generally a plastic injection molding is a manufacturing process used to produce the various parts of complicated shape at low cost. The objective of this study is to implement a new plastic injection molding process with inserted Aluminum sheet, which is highly durable, light and luminous. Moldflow analysis and simulation of plastic injection molding process with inserted Aluminum sheet were carried out in order to predict optimal molding operation conditions. The experimental results in the Al-inserted plastic injection molding process were compared with the simulation results by Moldflow. Durability and reliability test results for trial products were satisfied to adopt the Al-inserted plastic injection molding process developed as manufacturing of automobile interior parts.

  • Injection molding is the most widely used process for the industrial forming of plastic articles. During an injection molding process of composites, the fiber-matrix separation and fiber orientation are caused by the flow of molten polymer/fiber mixture. As a result, the product tends to be nonhomogeneous and anisotropic. Hence, it is very important to clarify the relations between separation orientation and injection molding conditions. So far, there is no research on the measurement of fiber orientation using image processing. In this study, the effects of fiber content ratio and molding condition on the fiber orientation-angle distributions are studied experimentally. Using the image processing method, the fiber orientation distribution of welding parts in injection-molded products is assessed. And the effects of fiber content and injection mold shapes on the fiber orientation in case of fiber reinforced polymeric composites are studied experimentally.

정밀 광학부품의 복굴절 분석을 통한 각종 성형법의 영향에 관한 연구 (The Effect of Various Molding Methods for Precision Optical Products Using Birefringence Analysis)

  • As the adoption of injection molding technology increases, injected-molded optical products require higher dimensional accuracy and optical stability than ever before. In the present study, four kinds of molding methods, i.e., conventional injection molding (CIM), injection/compression molding (ICM), rapid heat and cooling the mold(RHCM) and rapid injection/compression molding (RICM) were selected in order to investigate the optical anisotropy of a 7 inch Light Guide Plate(LGP) by examining the gap-wise distribution of birefringence and the extinction angle. The results indicate that the compression process can decrease flow-induced birefringence over the whole region and that rapid heating can decrease the birefringence level better than conventional molding. In addition, for the combination of compression and rapid heating a reversal flow was detected from the distribution of the extinction angle near the gate.

  • The injection molding process is analyzed to get the information on the mold design parameters and the optimum process conditions for automotive plastic front fender. The gate position, runner size and cooling channel are determined by the estimation of the flow balance, packing time, uniform cooling and shrinkage and warpage in the injection molding analyses. The procedure can be used in the mold design in the early stage when developing plastic parts.

  • In injection molding, location of gates have great influence on the quality of plastic parts. Usually, they are located by releated trial and errors of experienced mold designers. In this topic we will present the numerical algorithm for finding the optimal gate locations. Optimization algorithm is devided into two stages. In the first stage, candidated optimal gate locations can be found by geometry of part only; whereas in the next step, more acculate gate locations are selected byiterative computation with optimization part and analysis part. So from the following study, we suggested the modified flow-volume method, which will define the optimal gate locations in injection mold design.

사출금형 설계에서 강건성을 고려한 게이트 위치의 결정 (Determination of Gate Position Considering Robustness in Injection Mold Design)

  • In this paper, we propose a design procedure for determining the gate position robust to changes and inherent fluctuations in the process conditions during injection molding. To evaluate the robustness of the gate position, the signal-to-noise ratio is used, and noise conditions are implemented using orthogonal arrays, where the process variables are considered as noise factors and possible process fluctuations are set as the levels of the noise factors. To show the usefulness of the proposed robust design procedure, we apply it to a computer CPU baseplate. As a result, it is shown that a robust gate position can be determined that reduces the average warpage deflection by 2.4% and 1.7%, and the variance by 3.4% and 5.1%, compared to the two initial gate positions.

  • This study has focused on manufacturing technique of powder injection molding of watch case which made from zirconia powder. A series of computer simulation process was applied to prediction of the flow pattern in the inside of the mould and defects as weld line. The material properties of melted feedstock inclusive of the PVT graph and thermal viscosity flowage properties were measured for obtaining the input data in computer simulation. Also, molding experiment was conducted and the results of experiment showed that good agreement with simulation results far flow pattern and weld line location. On the other hand, gravity and inertia effect have an influence on velocity of melt front because of high density of ceramic powder particles in powder injection molding against the polymer injection molding process. In the experiment, the position of melt front was compared with upper gate and lower gate position. The gravity and inertia effect could be confirmed in the experimental results.

사출성형에서 런너 크기의 최적화를 위한 CAE 적용 (An Application of CAE in the Optimization of Runner Size in Injection Molding)

  • The delivery system such as sprue, runner and gate is a waste of resin in injection molding operation. In this study the reduction of runner size has been investigated using injection molding CAE softwares, Moldflow and Moldex3D, and commercial CFD Softwares, Fluent and Polyflow. To verify the computational results experiment was performed. There were three considerations in deciding optimal runner size in this study: minimum pressure at the gate that makes resin fully filled in the cavity, minimum runner size that compensates shrinkage of resin in the cavity, and frozen layer thickness formed in the runner during injection. Through the computer simulations the optimal runner size that satisfies those three considerations has been decided. Although the computational results among the softwares were slightly different, it was enough to predict the optimal runner size. The previous runner diameter was 8 mm and predicted optimal size was 5 mm. This was verified by injection molding experiment. Thus, the way of CAE application in deciding optimal runner size adapted in this study would be appropriated.

  • Injection molding simulation provided optimized design results by analyzing quality problems while the product is in assembly or in the process of manufacturing with make automobile plastics. Frequent change of design, change of injection molding, repetition of test injection which was held in the old way can now be stopped. And quality upgrade is expected instead. This report deals with the effect which the position of injection molding automobile console gate and number has on product quality including pressure at end of fill, bulk temperature at end of fill, shear stress of end of fill, residual stress at post filling end, product weld lines and warpage results. Simpoe-Mold simulates the complete manufacturing process of plastic injected parts, from filling to warpage. Simpoe-Mold users, whether they are product designers, mold makers or part manufacturers, can identify early into the design stage potential manufacturing problems, study alternative solutions and directly assess the impact of such part modification, whatever the complexity and geometry of such parts, shell part as plain solid parts.
