Optimal Design for CLIP EPDM Rubber Products using a Flow Analysis

  • Rubber is used in many industrial products, such as hoses, rubber belts, and oil seals. In particular, more than 200 rubber parts are used in automobiles. The design technology of these parts is largely dependent on field experience, which leads to lengthy and expensive developing procedures. However, with the help of recent developments in nonlinear computer analysis, new rubber products can be developed at low cost. In this study, rubber injection molding design variables, such as location and number of gates, were optimized using computer-aided engineering with the cross-WLF equation to produce CLIP rubber products made from ethylene propylene diene monomer(EPDM). The validity of the proposed design was evaluated by comparison with actual forming results.

FAMILY MOLD의 유동 밸런스와 금형 내압에 관한 연구 (A Study on Flow Balance and Cavity Pressure in Family Mold)

  • Cavity pressure is a factor of what is occurring inside the mold and is used as one of the process parameters that control the overall injection molding cycle. The insight of cavity pressure is able to predict part quality and optimum process condition. In this paper, it is adapted ejector pin sensor to measure the cavity pressure and investigates the flow balance and the cavity pressure according to different runner thickness for adjusting the flow balance. Flow balance is very important to have not the poor results such as flash and warpage in the family mold. This paper predicted flow balance and cavity pressure using CAE analysis tool and compared with the test results. The results of analysis and test have a good agreement with the cavity pressure profile and flow pattern of the test.

  • The penalty method has been widely applied to analyses of incompressible fluid flow. However, we have not yet found any prior studies that employed penalty method to analyze compressible fluid flow. In this study, with an eye on the apparent similarity between the slight compressible formulation and the penalty formulation, we have proposed a modified approximate approach that can analyze compressible packing process using the penalty parameter, which is an improvement on an earlier formulation (KSME, 2004B). Based on the assumption of the isothermal flow, a set of reference solutions was obtained to verify the validity of the proposed scheme. Furthermore, we have applied the proposed scheme to the analysis of the packing process of different cases.

Visualization Analysis of Correlation between Fiber Orientation Angles and Flow Patterns by Gate-Magnetization Method

  • This paper presents the results of a visualization analysis of the correlation between the fiber orientation and flow pattern in injection molding using the Gate-magnetization method developed for the precise visualization of melt flow. The results of the comparisons of the fiber orientation angles with the flow patterns by the Gate-Magnetization method for GPPS mixed with glass fibers show the strong correlation between the flow patterns and fiber orientation angles. According to forward movement of the flow, the fiber orientation patterns move toward the side walls following the flow patterns.   • A Light Emitting Diode(LED) is a semiconductor device which converts electricity into light. LEDs are widely used in a field of illumination, LCD(Liquid Crystal Display) backlight, mobile signals because they have several merits, such as low power consumption, long lifetime, high brightness, fast response, environment friendly. In general, LEDs production does die bonding and wire bonding on board, and do silicon and phosphor dispensing to protect LED chip and improve brightness. Then lens molding process is performed using mixed liquid silicon rubber(LSR) by resin and hardener. A mixture of resin and hardener affect the optical characteristics of the LED lens. In this paper, computational design of static mixer was performed for mixing of liquid silicon. To evaluate characteristic of mixing efficiency, finite element model of static mixer was generated, and fluidic analysis was performed according to length of mixing element. Finally, optimal condition of length of mixing element was applied to static mixer from result of fluidic analysis.

자동차 타이로드 엔드 부품의 경량화에 관한 연구 (A Study of Light Weight of Tie Rod End in Auto Supplies)

  • This study is for the development of tie rod end, a parts of steering system, that would be changed with plastic material. The position of weld line is founded by the analysis of Mold Flow, computer software with FEM(Finite Element Method). Then new mold is designed by consideration with the locations of weld line. PA66(G/F 35%), PA6(G/F 45%), PET(G/F 45%) and PET(G/F 55%) are tested two types loading conditions for selecting suitable material, the requirement tensile load(more 19600N). PA6(G/F 45%) showed high mechanical properties in this study. And then, tensile strength was compared between conventional metal products and the injection molded products which were reinforced with 33%, 34%, 45%. 60% of glass fiber in matrix material. In the case of, the measured two types of tensile load values are 24500N (Method-1), 21560N (Method-2) and weight is decreased by 50% of conventional one.

Geometric and Wave Optic Features in the Optical Transmission Patterns of Injection-molded Mesoscale Pyramid Prism Patterned Plates

  • In this paper, mesoscale optical surface structures are found to possess both geometric and wave optics features. The study reveals that geometric optic analysis cannot correctly predict the experimental results of light transmission or reflection by mesoscale optical structures, and that, for reliable analyses, a hybrid approach incorporating both geometric and wave optic theories should be employed. By analyzing the transmission patterns generated by the mesoscale periodic pyramid prism plates, we show that the wave optic feature is mainly ascribed to the edge diffraction effect and we estimate the relative contributions of the wave optic diffraction effect and the geometric refraction effect to the total scattering field distribution with respect to the relative dimension of the structures.

비공기압 방식 소형 산업용 바퀴의 설계를 위한 수치해석과 진동실험에 관한 연구 (A study on design of non-pneumatic small industrial wheel using FEM and vibration tests)

  • This paper presents a numerical study for the development of a low-noise low-vibration industrial wheel for non-pneumatic wheel to significantly reduce vibration and noise. For this, design, injection molding and performance testing were performed. Various geometric shapes and materials were taken into account. For numerical analysis, ANSYS, LS-Dyna, and ABAQUS were used to predict the behavior of the wheel under different loadings based on various design changes. Based on this, 4 prototypes were fabricated by changing the design of wheels and molds, and various vibration and noise tests were carried out. A vibration tester was developed and tested to perform the vibration noise test considering durability. A prototype and test of the final wheel was performed. In the case of the vibration test, the vibration levels were 81.16dB and 80.66dB, which were below the target 90dB. Noise levels were 53.20 dB and 52.55 dB below the target 65dB. In the case of the impact resistance test, it was confirmed that there was no change in appearance after impact. The product weight was measured to be 174g compared to the target of 190g.

CAE를 이용한 TV Speaker Grille 사출 성형의 최적화 (Optimization Condition for Injection Molding of TV Speaker Grille Using CAE)

  • MOLDFLOW사의 CAE S/W를 사용하여 A사의 TV speaker grille의 최적 성형 조건을 도출하였는데 캐비티 안으로 충전되는 수지의 양을 조절하는 방법 중 flow balance, runner balance, 그리고 이 두 가지를 절충한 세 가지 방법으로 유동과 보압 해석을 수행하였다. 또한 실제로 각각의 온도별 점도와 전단속도를 측정한 결과(local database)를 이용하여 해석하고, standard database에 의한 해석결과와 비교 검토하였다. Speaker grille에서 flow balance는 성형품의 weld line을 최소화함으로써 양호한 외관과 weld line의 기계적 물성 저하를 최소화시켰으나, 제품 중앙부의 과충전으로 인한 과도한 변형이나 gas가 발생하는 단점이 나타났다. Runner balance는 각 gate로부터 사출되는 수지의 양을 균등하게 조절함으로써 flow balance의 단점을 보완하였으나, weld line의 외관과 기계적 물성이 저하하는 단점이 나타났다. 그러나 flow balance와 runner balance를 절충한 형태의 runner의 직경을 변형함으로써 두 방법이 가지는 단점을 보완하였다. 또한 각각의 온도에 대한 점도와 전단속도를 실측한 local database와 기존의 standard database에 의한 해석 결과를 비교한 결과, 실측의 점도가 다소 높게 측정되고 온도 분포의 편차가 넓게 나타났음에도 불국하고 두 data의 해석 결과는 거의 차이가 없음이 확인되었다.

PFP성형공정의 기포성장 메카니즘에 관한 연구 (Analysis of the Void Growth Mechanism in Partial Frame Process)

  • PFP성형기술은 사출성형시 수지를 금형내에 환전히 채운후 저압의 공기를 이용하여 기포를 발생시켜 수지의 체적수축분을 기포의 성장에 의해 보상해주는 기술이다. 이방법은 일반 사출성형에서 많이 발생하는 싱크마크나 휨과 같은 변형문제를 해결하여 줄수 있으며 높은 압력을 필요로하지 않는다는 잇점을 가지고 있으나 이러한 최신공정에 대한 체계적인 연구는 미흡한 실정이다. 최근에 제시된 PFP성형공정의 모델링은 기포의 성장이 수지의 체 적수축에 의한 것이라는 가정을 근거로 기포핵이 생성된 이후의 기포성장을 모사하였으며 모델링에 해석결과는 몇가지 가정에도 불구하고 실험결과를 잘 설명하였다. 본 연구에서는 모델링이 가지는 문제점을 분석하고 기포성장의 메카니즘을 보다 체계적으로 이해하기 위하 여 실험적인 방법을 적용하였다. 많은 인자들을 효과적으로 고려하기 위하여 실험계획법을 적용하였으며 이를통하여 기포핵의 생성과 기포의 성장에 공기압 등이 매우 중요한 역할을 한다는 사실을 확인하였다. 이러한 결과는 모델링과 함께 PFP공정에 대한 체계적인 이해 뿐만 아니라 금형설계 및 성형조건의 설정등의 실제적인 문제해결에도 도움이 될것으로 기 대된다.
