Numerical Study on the Stress Safety of a Cylinder for an Injection Molding Machine (사출성형기용 실린더의 응력안전성에 관한 수치적 연구)

  • This study presents the stress safety analysis of a cylinder, which is manufactured by a tempered ASTM D2, tempered SM45C and normalized SM45C materials, respectively. The inner diameter of three cylinder models are 85mm, 95mm, and 11 Omm and the total length of a cylinder is 2,365mm for a high pressure injection molding machine. The FEM computed results show that the inner diameter of 85mm with a thick thickness of 62.5mm may produce the injection pressure of 325MPa and the inner diameter of 110mm with 50mm thickness reduces up to the injection pressure of 220MPa because of a reduced thickness of a cylinder. These injection pressures are enough for a high pressure injection molding machine assembled by ASTM D2 cylinder. And also, an injection cylinder manufactured by a tempered SM45C material in which is low priee may produce 225MPa injection molding pressure and this may sufficiently endure stress safety compared to that of ASTM D2 cylinder material. Thus, this study recommends that tempered SM45C cylinder is appropriated for a mild injection molding machine as an alternative cylinder material when the safety strength and low prices are considered. But the normalized SM45C cylinder material does not meet a stress safety of yield strength in general.

The Effects of Discharge Condition on Mechanical properties of Injection Moldings (사출 조건이 사출품의 기계적 성질에 미치는 영향)

  • In producing moldings by using an injection mold, several variables such as the metal mold and the condition of injection molding should be selected properly in order to obtain good quality of moldings. In this study, focussed are the mechanical properties of injection moldings, since many researches on injection have been focussed mainly on the molding quality, injection pressure, and bulk temperature but the properties of injection moldings have not been studied extensively. The mechanical properties of present injection moldings can be improved simply by changing the molding material and the injection conditon without changind the metal mold. To have the final products meet the specified molding quality and mechanical properties at the same time, the bulk temperature of injection, pressure variation, volumetric shrinkage, stress, and cooling should be analized by CAE(computer aided engineering) after injection mold design. In this paper, the effects of dischare condition on mechanical properties of injection moldings are studied by testing the moldings which are injected by varying injection conditions.

  • Recently, ultra precision and light-weight micro products are needed in various industries. Injection molding products with metal insert material is often satisfied with light-weight and precision simultaneously. The researches on macro-size insert deformation have been performed but, a research on micro-size insert is meager. In this paper, the injection molding product with $300{\mu}m$ thin foil insert is designed and insert injection molding process is performed. Finally, the deformation of thin foil insert is analyzed according to insert feature and gate length.

  • The accompanying paper, Part 1, has presented the physical modeling and basic numerical analysis results of both the flow-induced and thermally-induced residual stress and birefringence in injection molded center gated disks. The present paper, Part II, has attempted to investigate the effects of various processing conditions of injection/compression molding process on the residual stress and birefringence. The birefringence is significantly affected by injection melt temperature, packing pressure and packing time. Birefringence in the shell layer increases as melt temperature gets lower. The inner peak of birefringence increases with packing time and packing pressure. On the other hand, packing pressure, packing time and mold wall temperature affect the thermally-induced residual stress rather significantly in the shell layer, but insignificantly in the core region. Injection/compression molding has been found to reduce the birefringence in comparison with the conventional injection molding process. In particular, mold closing velocity and initial opening thickness in the compression stage of injection/compression molding process have significant effect on the flow-induced birefringence, but not on tile thermal residual stress and the thermally induced birefringence.

  • This study aims to develop a plastic aspheric lens for a 13-megapixel mobile phone camera by injection-compression molding. A mold for injection-compression molding experiments was fabricated with a movable upper plate and four springs. During cavity filling for an aspheric lens with a thickness ratio of 2, a weldline was formed under conventional injection molding, whereas no weldline was formed under injection-compression molding with a compression stroke of 0.3 mm. The flow patterns were in good agreement with the simulation results. The birefringence decreased as the compression stroke increased, and the birefringence produced by injection-compression molding was very low and more uniform compared with that produced by injection molding. In addition, the bulk birefringence of an assembly composed of four plastic lenses was significantly affected by the orientation of the lenses to be mounted.

Study on the Design Optimization to Improve Injection Molding Performance of Plastic Regulator Rail (플라스틱 레귤레이터 레일 성형 최적화연구)

  • Injection molding product is commonly used for reducing the weight of automotive vehicle, and door regulator guide rail with plastic material is also made by injection molding process. In order to improve the injection molding performance of plastic regulator guide rail, optimal molding condition is suggested by numerical simulation and DOE after obtaining the sensitivity of parameters for regulator rail manufacturing on warpage and fill time. Furthermore, multi direct gate method and optimal cooling circuit are introduced to get the uniform temperature distribution and better cooling efficiency in molding product. The effect of the proposed design on the injection molding performance is verified by the test of prototype of plastic regulator guide rail.

Development and mechanical properties of bagasse fiber reinforced composites

  • Environment-friendly composites reinforced with bagasse fiber (BF), a kind of natural fiber as the remains from squeezed sugarcane, were fabricated by injection molding and press molding. As appropriate matrices for injection molding and press molding, polypropylene (PP) and polycaprolactone-cornstarch (PCL-C) were selected, as a typical recyclable resin and biodegradable resin, respectively. The mechanical properties of BF/PP composites were investigated in view of fiber mass fraction and injection molding conditions. And the mechanical properties and the biodegradation of BF/PCL composites were also evaluated. In the case of injection molding, the flexural modulus increased with an increase in fiber mass fraction, and the mechanical properties decreased with an increase in cylinder temperature due to the thermal degradation of BF. The optimum conditions increasing the flexural properties and the impact strength were $90^{\circ}C$ mold temperature, 30 s injection interval, and in the range of 165 to $185^{\circ}C$ cylinder temperature. On the other hand, as to BF/PCL-C fully-green composites, both the flexural properties and the impact strength increased with an increase in fiber mass fraction. It is considered that the BF compressed during preparation could result in the enhancement in mechanical properties. The results of the biodegradability test showed the addition of BF caused the acceleration of weight loss, which increased further with increasing fiber content. This reveals that the addition and the quantities of BF could promote the biodegradation of fully-green composites.

A study on the Molding Stability of Hydro-mechanical High Speed Injection Molding for Thin-Walled(0.3mm) LGP (초박형(0.3t) 도광판 적용을 위한 유압식 고속사출성형의 성형 안정성 연구)

  • Recently, electronic products and related parts are required to have thin thickness because of small form factor. To go with the trend, LGP(light guide plate) of LCD BLU(Liquid Crystal Display Back light unit: It is one of kernel parts of LCD) for cell phone has the thickness of 0.3 mm and the battery case of cell phone has 0.25 mm. Accordingly, high speed injection molding is required to make products which have thin thickness. High speed injection molding means that the resin is injected into the cavity at higher than normal speed avoiding short shot. In the case of hydro-mechanical high speed injection machine, it requires the design for hydraulic unit to make high injection speed and the design for control unit to control hydraulic unit. In the present paper, we concentrated on the molding stability of hydro-mechanical high speed injection machine to make an LGP of 0.3 mm thickness.

  • A work of thin-walled outsell injection molding technology for a plastic part of moldframe applicable in a display product was performed in the present study. The thin-walled plastic part is one of the core parts in the display product, which supports and protects a light guide plate and back light unit from external environmental conditions. It globally has the shape of rectangular and surrounds the light guide plate and back light unit for each class of inch, however, the cross section of the part is not clear to define the thickness. This causes the difficult problem of injection molding itself for the part. Moreover, a metal outsell part makes a difficult problem in injection molding over it. Because the mold temperature control of the parts are not uniform in thickness direction due to the metal part. A careful injection melding analysis and injection mold design from the analysis results have to be proceeded to obtain a production of precision moldframe. Therefore, optimization for injection molding process and analysis of warpage characteristics were studied. Consequently, it was possible from the presented virtual manufacturing process that the manufacturing of precision thin-walled outsell moldframe.

Modeling of hollow formation and its dynamics in liquid gas assisted injection molding process

  • Application of gas assisted injection molding has been expanded during last two decades because of many advantages such as design flexibility, dimensional stability, reduction of machine tonnages, and so on. However, the surface defects including hesitation mark and gloss difference are observed for thick parts. Difficulties in lay-out of the gas channel and processing condition are another disadvantages. Liquid gas assisted injection molding(LGAIM), in which a liquid with a boiling point lower than the temperature of the polymer melt is injected into the melt stream, and travels with the melt into the mold where it vaporizes and pushes the melt downstream and against the cavity walls to create hollow channels within the part, is a good alternative of the conventional gas assisted injection molding especially in manufacturing simple and very thick parts. Though this is a new frontier of the innovation in the injection molding industry, there is no guideline for the design and processing conditions. In this paper, theoretical analysis has been made to describe the hollow formation dynamics in LGAIM. This model provides an insight into LGAIM process: explains why LGAIM has advantages over conventional gas assisted injection molding, and gives a guideline for the design and processing conditions.
