  • Spray casting of hypereutectic Al-Si based alloy has been reported to provide distinct advantages over ingot metallurgy (IM) or rapid solidification/powder metallurgy (RS/PM) process in terms of microstructure refinement. Hypereutectic Al-Si based alloys have been regarded attractive for automotive and aerospace application, due to high specific strength, good wear resistance, low coefficient of thermal expansion, high thermal stability, and good creep resistance. In this study, hypereutectic Al-25Si-2.0Cu-1.0Mg alloy was prepared by OSPREY spray casting process. High temperature deformation behavior of the hypereutectic Al-Si based alloy has been investigated by applying the internal variable theory proposed by Chang et al. The change of strain rate sensitivity and Creep transition were analyzed by using the load relaxation test and constant creep test.

Especially, the creep resistance of spray casted hypereutectic Al-Si alloy can be enhanced considerably by the accumulation of prestrain.

  • Mechanical properties of hypereutectic Al-Si alloy are influenced by the size and distribution of primary Si. To investigate the effects of P addition and holding time, hypereutectic Al-Si alloys with various amount of P content were produced in the lab. Then, the size and distribution of primary Si were examined respectively. Mechanical properties of hardness, tensile strength and wear resistance were analyzed in conjunction with the microstructural variations in alloys.

  • Wear resistance and wear mechanism of hypereutectic Al-($15{\sim}40$)wt%Si alloys were investigated. Primary Si particles under $20{\mu}m$ size were formed in hypereutectic Al-Si alloy powders due to rapid solidification. But the Si particles of extruded bars were finely distributed in smaller size than that of atomized powders. The wear mechanism of hypereutectic Al-Si alloys was divided into three types of wear phenomena, which were abrasive wear, delamination wear and severe adhesive wear according to sliding speed and load. At low sliding speed and load, wear mechanism was abrasive wear, so Al-15wt%Si alloy showed the best wear resistance. At high sliding speed and load, wear mechanism was adhesive wear, and Al-40wt%Si alloy showed the best wear resistance.

  • Mechanical property of hypereutectic Al-Si alloy is changed according to size and distribution of primary Si. Consequently, the study on the refinement for primary Si is progressed for a long time. But such effect of refinement comes out fading phenomena with the lapse of time. Therefore, this study investigated the optimum condition of primary Si refinement for hypereutectic Al-Si alloy. And we observed various primary Si size with P's fading phenomena. The experiment results were as follows. For experiment of primary Si refinement, we made hypereutectic Al-Si alloy with various amounts of P addition. As a result of experiment, we obtained the fine microstructure at 0.01wt.%P. And the optimum condition of P addition, for preventing from growth of primary Si by P fading, is estimated 0.1wt.%P.

  • A hypereutectic Aluminum-Silicon Alloy is widely used in the parts of autombile because of high-resistance and good strength. In this study, the cutting of a hypereutectic Al-Si alloy (A390) for extraction of Si particle was experimentally investigated. By proper selection of cutting tool materials and optimization of cutting conditions, economical machining of this alloy is achieved. The surface roughness relates closely with the feed rate and cutting speed.

  • Hypereutectic Al-Si alloys have been widely utilized for wear-resistant components in the automotive industry. In order to expand the application of Hypereutectic Al-Si alloys, the addition of alloying elements forming a stable precipitate at high temperature is required. Thermally stable inter metallic compounds can be formed through the addition of transition elements such as Fe, Ni to Al alloys. However, the amount of transition element to be added to Al alloys is limited due to their low solid solubility. Also, hypereutectic Al-Si-Fe alloys form coarse primary Si phases and needle-shaped intermetallic compounds during solidification in the general casting processes. In this study, the effects of the destruction of Intermetallic compound and Si phase are investigated via hot extrusion. Both the microstructure and mechanical properties are discussed under different extrusion conditions.

  • This study produced hypereutectic Al-Si clad layer on 1050 Al alloy by a novel laser cladding method. Pure Si powder was mixed with organic binder to make fluid paste which could be screen-printed on the 1050 Al alloy plate. Pulsed Nd:YAG laser was irradiated on the Si paste layer to melt and alloy with Al substrate. Different laser power of 99 W, 179 W and 261 W, was used to see the difference of the microstructure, composition and hardness of the clad layers. When laser power of 179 W was used, the clad layer had overall Si content of 38wt% and composed of fine primary Si particles and fine eutectic phase. At laser power of 261 W, the clad layer had overall Si content of 24wt% and composed of mainly fine eutectic phase. Vickers hardness of HV176.7 and HV150.3 on the clad layer was obtained at laser power of 179 W and 261 W, respectively.

  • A hypereutectic Aluminum-Silicon Alloy is widely used in the parts of automobile because of high-resistance and good strength. In this study, the cutting of hypereutectic A1-Si alloy for economical production was investigated by simulation. Tool life and the extraction rate of Si particles is inversely proportional to the depth of cut. When decreasing the depth of cut, the reduction of single crystal diamond tool cost and tool change time is achieved.

  • The studies on gram size refinement for rheocast processing of hypereutectic Al-18%Si alloys have been investigated in the present study. To increase the efficiency of mechanical stirring, sieve type stirrer are newly designed and implemented for rheocasting of hypereutectic Al-18%Si alloy. Mechanical stirring of semi-solid slurry by using sieve type mechanical stirrer results in morphological changes of the primary Si particles, from angular rod shape to near spherical shape and uniform distribution of proeutectic Si. The remarkable spheroidization of Primary Si Particles and distributional uniformity of proeutectic Si show well the efficiency of sieve type mechanical stirring method which can accelerate the coalescence-fracture-wear of the individual particles by strong turbulent flow between lattices during rotation of sieve type stirrer.
