Currently tube hydroforming has many studies and applications in manufacturing industry, especially in automotive industry. But tube hydroforming was applied to the automotive component with simple shape. So the manufacturer and the researcher proposed additional processes to form the automotive component with complex shape. It is prebending and preforming. Prebending is to crush bend or rotary draw bend a tubular blank into a shape that facilitates placement into the next forming tool. Preforming is where the prebent tube is crushed into a shape that facilitates placement into the final forming tool. This paper analyzed and compared to the tube hydroforming process to using of general and preformed bending tube, also explained the importance of tube bending and preforming process. The explicit finite element program PAM-STAMP$\^$TM/ was used to simulate the tube hydroforming operations.
The hydroforming process is rapidly gaining popularity in the sheet metal forming industry. In this study, hydroforming process is applied to the seat back frame. The load-deformation characteristics of seat frame are simulated according to the test requirements by FMVSS. Structural analyses were performed with an analysis package program named I-DEAS for the conventional and the hydroforming seat back frame. The seat back frame made by hydroforming is not only about 23 percent lightweight, but also about 20 percent high strength compared with conventional that.
Recently, the hydroforming technology has been recognized as a general technique in manufacturing industry, especially in automotive industry. This paper covers finite element simulations to evaluate the bending limit of double pipe for tube-hydroforming. The tube-hydroforming process starts with a straight precut tube. The tube is often prebent in a rotary draw bending machine to fit the hydroforming tool. During the bending the tube undergoes significant deformation. So forming defects such as wrinkling, thinning and flattening are generated in the tube. Consequently we analyzed the effect of process parameters in rotary draw bending process and searched the optimized combination of process parameters to minimize the forming defects using orthogonal arrays. The characteristic to evaluate the effects of the process parameters is the bending angle which wrinkling is generated, we define the bending angle at that time as bending limit. Of many process parameters, the process parameters of the bending process such as gab between inner and outer tube, boosting force, dimensions of mandrel were analyzed. And we observed the deformation modes of bent double pipe at specific bending angle in each parameter combination.
Among the failure modes which can occur in tube hydroforming such as wrinkling, bursting or buckling, the bursting by local instability under excessive tensile stresses is irrecoverable phenomenon. Thus, the accurate prediction of bursting condition plays an important role in producing the successfully hydroformed part without any defects. As the classical forming limit criteria, strain-based forming limit diagram (FLD) has widely used to predict the failure in sheet metal forming. However, it is known that the FLD is extremely dependant on strain path throughout the forming process. Furthermore, The application of FLD to hydroforming process, where strain path is no longer linear throughout forming process, may lead to misunderstanding for fracture initiation. In this work, stress-based forming limit diagram (FLSD), which is strain path-independent and more general, was applied to prediction of forming limit in tube hydroforming. Combined with the analytical FLSD determined from plastic instability theory, finite element analyses were carried out to find out the state of stresses during hydroforming operation, and then FLSD is utilized as forming limit criterion. In addition, the approach is verified by a series of bulge tests in view of bursting pressure and shows a good agreement. Consequently, it is shown that the approach proposed in this paper will provide a feasible method to satisfy the increasing practical demands for judging the forming severity in hydroforming processes.

The automotive industry has shown a growing interest in tube hydroforming during the past years. The advantages of hydroforming (less thinning, a more efficient manufacturing process, etc.) can, for instance, be combined with the high strength of extra high strength steels, which are usually less formable, to produce structural automotive components which exhibit lower weight and improved service performance. Design and production of tubular components require knowledge about tube material and forming behavior during hydroforming and how the hydroforming operation itself should be controlled. These issues are studied analytically in the present paper. In this study, the whole process of rear sub-frame parts development by tube hydroforming using AA6061 material is presented. At the part design stage, it requires feasibility study and process design aided by CAE (Computer Aided Engineering) to confirm hydroformability in details. Effects of parameters such as internal pressure, axial feeding and geometry shape in automotive rear sub-frame by hydroforming process were carefully investigated. Overall possibility of hydroformable rear sub-frame parts could be examined by cross sectional analyses. Moreover, it is essential to ensure the formability of tube material on every forming step such as pre-bending and hydroforming. In addition, all the components of prototyping tool are designed and interference with press is examined from the point of geometry and thinning.
Hydroforming is a forming process enabling circular metal tubes to be produced in complex cross sections along curved axial paths. This forming process is widely used to manufacture parts in automotive industry. This paper presents bending and forming results to following angle of weld line positions. These compare to good bending, bad bending and without weld line model case. And then this result of after forming compare to each forming cases. The hydroforming technology has gained in importance over the last few years, because of its potential for substantial weight avings costs reduction and quality improvement such as collision property, shape fixability and rigidity of white body. However, in comparison with the traditional sheet forming process, the hydroforming is much younger and the main development efforts were made in the last 15 years. The new technology, high pressure tublar hydroforming in particular, involves many process parameters to be optimized. This paper covers a brief overview of the hydroforming simulator as well as design of die and tools. The effects of typical parameters such as internal pressure and axial compression stroke are presented. Moreover, the conditions of forming failure occurrences such as fracture and wrinkle are examinated.
The automotive industry has recently shown a growing interest in tube hydroforming. Even though many structural parts in automotives have been produced from the cylindrical tubes, many failures - wrinkling, buckling, folding back, bursting and so on - are frequently experienced during the tube hydroforming process under improper forming conditions. In this paper, analytical studies are performed to determine the forming limits for the tube hydroforming process and demonstrate how the loading path influences the forming limit. The theoretical results for the forming limits of the wrinkling and bursting are then compared with the experimental results for an aluminum tube.
