In shipbuilding industry, the manufacturing technology has advanced at an unprecedented pace for the last decade. As a result, many automatic systems for cutting, welding, etc. have been developed and employed in the manufacturing process and accordingly the productivity has been increased drastically. Despite such improvement in the manufacturing technology, however, development of an automatic system for fabricating a curved hull plate remains at the beginning stage since hardware and software for the automation of the curved hull fabrication process should be developed differently depending on the dimensions of plates, forming methods and manufacturing processes of each shipyard. To deal with this problem, it is necessary to create a "plug-in" framework, which can adopt various kinds of hardware and software to construct a full automatic fabrication system. In this paper, a framework for automatic fabrication of curved hull plates is proposed, which consists of four components and related software. In particular the software module for computing fabrication information is developed by using the ooCBD development methodology, which can interface with other hardware and software with minimum effort. Examples of the proposed framework applied to medium and large shipyards are presented.
Template has been widely used for hull forming process in most of shipyards. It is used to estimate the curvature of deformed shape in comparison with design shape. SHI (Samsung Heavy Industry) had used AutoKon system for ship manufacturing design in the past. The AutoKon used the global coordinate system of ship (frame, water line and so on) to create template data. It brought the mismatched angles between templates and a curved shell plate. The mismatched angle is measured by forming worker to place template on shell forming stage. However, the mismatched angle is difficult to place template with exactly required angle because the shell plates have various curvature and size. It causes incorrect shape of formed shell plates. The attached angle of template should be 90 degree to place template easily on forming shell plates. Currently, SHI has been applied GSCAD for ship manufacturing design process which is 3D solid modeling system. The GSCAD is the rule-based system which can automate 3D modeling and control the manufacturing data by rule. The rule can easily provide methods to create and automate template object with regular attached angle in comparison with AutoKon system. Therefore, SHI developed new template rule which it can automatically create template object with regular attached angle in GSCAD.
The production process of the compound-curved hull plates includes hull design, definition, fairing, modeling, lofting, cutting, and forming in sequence. Traditional fabrication methods and shop environment caused low level to productivity in medium and small sized shipyards. The most effective solution to solve those problems is to rationalize the layout of facilities. For the well-balanced development of domestic shipbuilding industry, it is urgently required to reduce the gap between modernized large sized shipyards and traditional small and medium sized shipyards in production technologies and efficiencies. For the efficient and accurate hull piece forming, all information from design to forming should be clarified and organized in a systematic manner. Thus, management of the information plays an important role in the computerized and automated of hull piece forming. The object of this paper is to survey the status of the field, to find out the feasibility and to introduce a draft of hull piece fabrication line for small and medium sized shipyards. The development of required system follows the object oriented technology to extend to simulation based system for carrying out physical product flow and facilities layout analysis. It is feasible to operate such a modernized facility for a group of small and medium shipyards who are unable to have each of their own facility because of its large amount of initial investment and insufficient work load.
In the line heating for the plate forming of a ship's hull, an in line assessment of completion is necessary for an automated production system. In the current curved plate forming process, a fabricated plate is compared to a template that is made in the mold loft and is used for the determination of the heating line for the next step. In this paper, a new method is presented for the in line assessment of completion for curved plate forming. This method uses a 3-D scanner. For the registration of the scanned data for a surface and the target surface, the ICP (Iterative Closest Points) method was adopted. A computer program was developed to carry out the registration, check for similarities, visualize the surface, and control the results. This program was applied to a sample curved plate forming process.
Flexible forming process for sheet material using reconfigurable die is introduced based on numerical simulation. In general, this flexible forming process using the reconfigurable die has been utilized for manufacturing of curved thick plates used for hull structures, architectural structures and so on. In this study, numerical simulation of sheet metal forming process is carried out by using flexible dies model instead of conventional matched die set. The numerical simulation and experimental verification for sheet metal forming process using a flexible forming machine that is more suitable for thick plate forming process are carried out to confirm the appropriateness of the simulation process. As an elastic cushion, urethane pads are utilized using hyperelastic material model in the simulation for smoothing the forming surface which is discrete due to characteristics of the flexile die. In the flexible forming process for sheet metal, effect of a blank holder is also investigated according to blank holding methods. Formability in view of occurrence of dimples is compared with regard to the various punch sizes. Consequently, it is confirmed that the flexible forming for sheet material using urethane pad has enough capability and feasibility for manufacturing of smoothly curved surface instead of conventional die forming method.
For the effective manufacture of doubly curved metal plates, a line array roll set (LARS) process is proposed. The suggested process utilizes a pair of upper and lower symmetric roll assemblies. In the process, the initial plate is progressed into the final shape in a stepwise or pathwise manner according to the basic principle of the incremental forming process. In this work, the intermediate shape which is closest to a final shape is proposed to fabricate the desired shape effectively in design of forming schedule. The intermediate shape has homogeneous curvature in a longitudinal and transverse direction so that it can be fabricated easily without complicated controls of rolls in the roll set. The method of approximation using genetic algorithm is proposed and applied to some actual ship hulls to evaluate the efficiency of the algorithm.
Due to of high intensity, lower noise and easy controllability of the heat, induction heating system became well known. Induction heating method has been suggested as substitute for the gas heat source and adopted in the automation of curved hull forming system. In this study, an investigation was accomplished to find the effects on the change of material properties when the induction heating was applied on the mild steel plate. Plates were heated using weaving method to get sufficiently heat affected zone and then cooled with water or in the air. The mechanical properties of the heated plate were evaluated. As results, the tensile test, impact test and microstructures satisfied the class rule.
Large curved plate blocks are widely used to construct hull structure in shipbuilding industry. Most curved plates are manufactured by using manual method called as line heating that use deformation caused by residual stress after local heating along a line which is perpendicular to the curvature direction. However, its working environment is poor and its formability is totally dependent on an experienced technician. In view of that, multi-point dieless forming (MDF) technology that use reconfigurable punch arrays instead of one piece die is proposed in this study. The MDF process is based on a concept of equivalent die surface made by numbers of punches which has round tip at the end of it. In this study, numerical simulation for common curvature type such as saddle shape was carried out. In addition, experiments in the plate forming process were also conducted to compare with the numerical results in view of final configuration. Consequently, it was noted that the proposed dieless forming method has considerable feasibility to substitute the new process for conventional manual method.
In the shipyard, line heating and triangle heating are two major processes for forming curved plates in various shapes. While there have been many studies on line heating, triangle heating has been rarely studied due to its complicated heating process with irregular multi-heating paths and highly concentrated heat input. As the triangle heating process is one of the most labor-consuming jobs in shipyards, it is essential to study the automation as well as improvement of triangle heating process in order to increase hull forming productivity. In this study, a pioneering attempt to simulate triangle heating was made. A circular disk-spring model was proposed for elasto-plastic analysis procedure of triangle heating and the inherent strain method was also used to analyze the deformation of plates. Simulation results were compared with those of experiments and showed good agreement. It is shown that the present approach including analysis model used in this study is effective to simulate the triangle heating for plate forming process in shipbuilding.
