Chip Forming Characteristics of Bi-S Free Machining Steel (Bi-S 쾌삭강의 칩생성특성)

  • In this study, the characteristics of chip formation of the cold drawn Bi-S free machining steels were assessed. And for comparison, those of the cold drawn Pb-S free machining steel, the hot rolled low carbon steel which has MnS as free machining inclusions and the conventional steels were also investigated. During chip formation, the cold drawn free machining steels show relatively little change in thickness and width of chip compare to those of the conventional carbon steels. And a single parameter which indicates the degree of deformation during chip formation, 'chip cross-section area ratio' is introduced. The chip cross-section area. The variational patterns of cross-section area is divided by undeformed chip cross-section area. The variational patterns of the chip cross-section area ratio of the materials cut are similar to those of the shear strain values. The shear stress, however, seems to be dependent on the carbon content of the materials. The cold drawn BiS and Pb-S steels show nearly the same chip forming behaviors and the energy consumed during chip formation is almost same. A low carbon steel without free machining aids shows poor chip breakability due to its high ductility. By introducing a small amount of non-metallic inclusions such as MnS, Bi, Pb or merely increasing carbon content the chip breakability improves significantly.

Process Design Molding with Precision Hot Forging of One-Way Clutch Inner Race (원 웨이 클러치 이너 레이스의 정밀 열간 단조 공정설계에 관한 연구)

  • In this research, we developed a process design hot-forging technology that precisely forms an inner race. The inner race transmits power to a one-way clutch of an automatic transmission and minimizes the CNC machining allowance. For a multi-stage hollow shape (inner race), we proposed several shapes of blocker and finisher for the precision hot-forging process and analyzed the forging process using DEFORM. The hot-forging process was optimized for several parameters, such as metal flow pattern, forging defect, and forming load. Blockers and finisher dies in the hot-forging process were designed to select optimal shapes from finite element analysis, and experiments were conducted to optimize the hot-forging process.

Evaluation of Micro End-Milling Characteristics of AlN-hBN Composites Sintered by Hot-Pressing (열간가압소결에 의해 제조된 AlN-hBN 복합재료의 마이크로 엔드밀링 가공특성 평가)

  • The objective of this study is to evaluate various machining characteristics of AlN-hBN machinable ceramics in micro end-milling process for its further application. First, AlN based machinable ceramics with hBN contents in the range of 10 to 20vol% were prepared by hot-pressing. Material properties of the composites, such as relative density, Vickers hardness, flexural strength, Young's modulus and fracture toughness were measured and compared. Then, micro end-milling experiments were performed to fabricate micro channels using prepared system. During the process, cutting forces, vibrations and AE signals were measured and analyzed using applied sensor system. Machined micro channel shapes and surface roughness were measured using 3D non-contact type surface profiler. From the experimental results, it can be observed that the cutting forces, vibrations and AE signal amplitudes decreased with increasing hBN contents. Also, measured surface roughness and profiles were improved with increasing hBN contents. As a result of this study, optimum machining conditions can be determined to fabricate desired products with AlN-hBN machinable ceramics based on the experimental results of this research.

Finite Element Simulation for Design of Compound Forging Process for a Hollow Flanged Spindle (플랜지형 중공 스핀들의 복합단조 공정설계를 위한 유한요소 시뮬레이션)

  • A hollow flanged spindle is generally used for the assembly of the driving shaft in some vehicles. This part has conventionally been manufactured by both hot forging and machining process, in which case a circular billet is hot-forged into a flanged spindle blank and then its central part is machined for hollow. Therefore, the development of a new forming technology without further machining processes has strongly been in demand. In this study, a new compound forging process of the hollow flanged spindle was proposed through the finite element simulation. By the proposed compound forging process, both extruding of the spindle body part and piercing for the hollow inside it can be performed at the same time. Metal flow patterns, forging defects and forging forces were investigated through the finite element simulation results.

Plasma 고온가공법을 이용한 Inconel 718의 선삭가공에 관한 연구

  • An experimental study of hot machining has performed to improve themachinability of Inconel 718. This experiment used plasma arc for heating materials and Whisker-reinforced aluminum oxide ceramic tool insert. An assembled plasma heating system are described and experimental results obtained from bothconventional and plasma hot machining of Iconel 718 are compared. Turning experiments with plasma heating demonstrated the following effectiveness. 1) The cutting force was reduced with increasing surface temperature of workpiece from 450 .deg. C up to 720 .deg. C as much as approximately from 20 to 40%. 2) Surface roughness(Ra) was improved by as much as a factor 2 in case of one pass cutting with new ceramic tool inserts. 3) The depth of cut notchwear at primarycutting tool was singificantly reduced.

A Study on Laser-Assisted Machining Process of Silicon Nitride (질화규소의 Laser-Assisted Machining 공정에 관한 연구)

  • In this paper, laser-assisted machining(LAM) has been employed to machine hot isostatically pressed (HIPed) Si3N4 work pieces. Due to little residual flaws and porosity, HIPed $Si_3N_4$ work pieces are more difficult to machine compared to normally sintered $Si_3N_4$ workpieces. In LAM, the intense energy of laser was used to enhance machinability by locally heating the workpiece and thus reducing yield strength. In experiments, the laser power ranges from 200W to 800W and the diameter of work pieces is 16mm. While machining, the surface temperature was kept nearly constant by laser heating except for a short period of rise time of max. 58 seconds. Results showed as feed rate increases the surface temperature of $Si_3N_4$ workpieces decreases slightly, whereas the effect of depth of cut is disregardable. With a laser power of 800W, achievable maximal depth of cut as 0.7mm and feed rate was 0.03mm/rev.

Mechanical and Electrical Properties of Hot-Pressed Silicon Carbide-Titanium Carbide Composites (고온가압소결한 SiC-TiC 복합체의 기계적, 전기적 특성)

  • The influences of TiC additions to the α-SiC on microstructural, mechanical, and electrical properties were investigated. Electrical discharge machinability of SiC-TiC composites was also studied. Samples were prepared by adding 30, 45, 60 wt.% TiC particles as a second phase to a SiC matrix. Sintering of SiC-TiC composites was done by hot pressing under a vacuum atmospehre from 1000 to 2000℃ with a pressure of 32 MPa and held for 90 minutes at 2000℃. Samples obtained by hot pressing were fully dense with the relative densities over 99% except 60wt.% TiC samples. Flexural strength and fracture toughness of the samples were increased with the TiC content. In case of SiC samples containing 45 wt.% TiC, the fracture toughness showed 90% increase compared to that of monolithic SiC sample. The crack propagation and crack deflection were observed with a SEM for etched samples after Vicker's indentation. The electrical resistivities of SiC-TiC composites were measured utilizing the four-point probe. The electrical dischage machining of composites was also conducted to evaluate the machinability.

  • Extrusion process in the bulk material for fabrication of miniature helical gears has problems such as a high forming load and short tool life because the cross-section is complex and asymmetry. To overcome these problems, in this study, miniature helical gears were fabricated by Zn-22Al powder hot extrusion. The included die angle for minimum extrusion load and improving die filling was determined by FE-simulation. The Zn-22Al spheroidal powder produced by gasatomization were compacted and sintered for extrusion experiment. The dimension of helical-gear is 0.3mm in module, 3.35mm in pitch diameter, $15^{\circ}$ in helix angle and the number of teeth is 12. All of the extrusion experiments were performed with internal helical gear die which was machined by precision electric discharge machining using the electrode. The experiment was conducted at $190^{\circ}C$ to $310^{\circ}C$ to obtain extrusive and mechanical properties. The extruded helical gears were analyzed through extrusion load, Vickers hardness and SEM images for each extrusion temperature. The powder hot extrusion process was successfully applied to fabricate a miniature helical gear.

A Study on Tool Wear in Drilling of Hot-rolled High Strength Steel (고장력 열연강판의 드릴 가공시 공구마멸에 관한 연구)

  • Drilling is one of the most important operations performed in the machining industry. And the material of the workpiece has a profound effect on the tool life, the surface finish produced and the overall economy of the process. Hot-rolled high strength steels have been used for automobile structural material, owing to high hardness and machinability of the material. However, in the drilling of hot-rolled high strength steels, the current knowledge of tool wear and machinability are insuf-ficient. There, it is desirable to monitor drill wear status and hole quality changes during the hole drilling process. Accordingly, this paper deals with the cutting characteristics of the hot-rolled high strength steels using common HSS drill. The performance variables include the drilling thrust, torque and drill wear data obtained from drilling experiments con-ducted on the workpiece. Also drill were is measured by acoustic emission system and computer vision system.

Mechanical Properties and Electrical Discharge Machinability of $\beta$-Silon-TiB2 Composites

  • The influences of TiB2 additions to the β-sialon on mechanical propeties and electrical discharge machinability were investigated. Samples were prepared by adding 15, 30 and 45 vol.% TiB2 particles as a second phase to a β-sialon matrix. The β-sialon-TiB2 composites were sintered by hot pressing in a nitrogen atmosphere at 1800℃ with pressure of 30 MPa. The fracture toughness of the composites was increased with TiB2 content except 45 vol.% TiB2 composite. The crack propagation and crack deflection were observed with a SEM for etched samples after vicker's indentation. The composites containing more than 30 vol.% TiB3 had resistivity lower than 10-3 Ω㎝. The electrical discharge machining (EDM) of composited was conducted with two kind of machines such as die-sinker and wire cutter. The machinability was evaluated with the cutting rate surface roughness after machining.
