  • A crank throw, which is one of the crankshaft part for a large diesel engine is manufactured by closed die forging or open die forging. For the purpose of improvement of productivity the open die forging is usually adopted these days. However it has disadvantage of low yield ratio compare to closed die forging. To overcome this problem, the material properties for hot top and bottom zones of ingot are investigated to utilize them to the product and a modified forging process to reduce the material loss of ingot body through forging analysis according to forging factors(a , R, Ø$\sub$B/, Ø$\sub$D/) is suggested.

  • Large size forged parts usually were made by hot open die forging because of the die cost, high applied load and small manufacturing quantities. Cast ingots were used in open die forging and the ingots almost included the cavities in its inside. Therefore, one of the aims for forging processes is to close and remove the cavities. However, its criteria were well not defined since the studies have many difficulties to investigate the cavity behaviors because of its large size. In this study, the cavity closure behavior was investigated by experimental and FE analysis. The FEM analysis is performed to investigate the overlap defect of cast ingots during free forging stage. The measured flow stress data were used to simulate the forging process of cast ingot using the practical material properties. Also the analysis of cavity closure is performed by using the $DEFORM^{TM}$-3D. The calculated results of cavity closure behavior are compared with the measured results before and after forging, which are scanned by the X-ray scanner. From this result, the criteria for deformation amounts effect on the cavity closure can be investigated by the comparison between practical experiment and numerical analysis.

  • Evaluation of microstructural changes is important for process control during open die forging of heavy ingots. The control of forging parameters, such as shape of the dies, reduction, temperature and sequence of passes, is to maximize the forging effects and to minimize inhomogeneities of mechanical properties. The hot working die steel is produced by using the multistage open die forging. The structure is altered during forging by subsequent Precesses of plastic deformation, recrystallization and grain growth. A numerical analysis using an rigid visco-plastic finite element model was performed to predict microstructural evolution of hot working die steel.

  • Nimonic 80A superalloy with high-temperature strength and high corrosion-resistance is used in jet engine for aircraft, gas turbine for power plant and marine diesel engine, etc. To develop the manufacturing process of exhaust valve for large diesel engine using Nimonic 80A, various mechanical tests, such as hot compression, microstructure and hardness test have been performed. This results effectively used to set the reasonable forging conditions while hot forging of Nimonic 80A superalloy. Open die and closed die forging experiments are carried out from ESR ingot and finally get a good shaped exhaust valve product.

  • In this work, the closing behavior of cylindrical-shaped voids was experimentally investigated according to various parameters such as reduction ratio in height, initial void size and billet rotation during hot open die forging process. The reduction ratio in height, number of path, and billet rotation were chosen as key process parameters which influence the void closing behavior including the change of void shape and size. On the other hand, values of die overlapping and die width ratio were set to be constant. Void closing behavior was estimated by microscopic observation. Based on the observations, it was confirmed that application of billet rotation is more efficient to eliminate the void with less reduction ratio in height. The experimental results obtained from this study could be helpful to establish the optimum path schedule of open die forging process.

  • The studies for internal void closure have been conducted experimentally and numerically for open die forging. The FEM analysis is performed to investigate the deformation behavior of some internal voids in cast ingots during two upsetting stages. The calculated results of void closure behavior are compared with the measured results before and after upsetting. The shapes and sizes of each internal void are scanned by the X-ray scanner. From this result, the criteria for deformation amounts effect on the void closure can be investigated by the types of void. Closed voids could be compressed and eliminated after forging when the applied deformation amounts were larger than the critical effective strains. On the other hand, open voids could not be compressed and removed.

  • Recently, there is a need to produce a large forged part for the flight, shipping, some energies, and military industries, etc. Therefore, an open die forging technique of cast ingots is required to obtain higher quality of large size forged parts. Cogging process is one of the primary stages in many open die forging processes. In the cogging process prior to some open die forging processes, internal cavities have to be eliminated for defect-free. The present work is concerned with the elimination of the internal cavities in large ingots so as to obtain sound products. In this study, hot compression tests were carried out to obtain the flow stress of cast microstructure at different temperature and strain rates. The FEM analysis is performed to investigate the overlap defect of cast ingots during cogging stage. The measured flow stress data were used to simulate the cogging process of cast ingot using the practical material properties.   • In this work, closing behavior of the voids generated in a casting process was investigated for various parameters such as reductions in height void size and billet rotation during hot open die forging process. The reduction in height and path schedule including the number of paths and billet rotation were chosen as key process variables to express the change of geometrical void shape and void closing behavior. On the other hand, values of die overlapping and die width ratio were set to be constant. Extend of void closure was observed and evaluated using tensile test and microscope. Based on the experimental result, it is ensured that void closure do not occur at 15% and 30% reduction in height as well as one or two rotations of a billet. The useful datum obtained from this study could be utilized to establish an optimum path schedule in the open die forging process.

  • 풍력 발전기용 기계부품은 주로 자유단조 공법을 통하여 제조된다. 본 연구는 풍력발전기용 타워부품인 도아프레임의 제조하기 위한 발전된 단조공법에 관한 연구이다. 개발된 단조공법의 장점은 원소재 회수율을 높임에 따라 원소재 투입량을 줄임으로 제조원가를 낮춘다. 기존의 단조공업은 유압프레스를 이용하여 단조작업이 이루어지며 최종제품과 단조품의 형상 차이로인하여 많은 부분이 가공으로 제거된다. 하지만 제안된 단조공법은 열간 자유단조와 링롤링공법을 통하여 원소재 회수율을 높이게 된다. 새로운 공법의 유효성은 링롤링 블랭크의 치수와 밀접한 관련이 있기 때문에 유한요소해석을 통하여 블랭크의 치수를 최적화 하였다. 유한요소해석을 통하여 얻은 단조품의 치수는 시제품 생산을 통하여 검증하였다.
