Study on the Simultaneous Control of the Seam Tracking and Leg Length in a Horizontal Fillet Welding Part 2: Seam Tracking

  • For the horizontal fillet welding with one plate in a vertical position, there will be a higher tendency of weld metal falling down rather than for the butt-welding in flat position. Such phenomenon could bring about the overlap or deflection of weld pool, and consequently induce the poor mechanical strength of weldments. Therefore, a precise position control of welding torch in conjunction with the weld qualify plays an important role in welding robot applications. In the present study, an experimental method was proposed for deriving a mathematical model between the leg length and the welding conditions. Finally, an algorithm was proposed for weld seam tracking and improvement of the weld quality. The reliability of the proposed algorithm was evaluated through various experiments, which showed that the proposed algorithm can be very effective for tracking the weld line and simultaneously achieving the sound weld bead.

No Root Cap Horizontal Butt-welding with MAG Process

  • It has been used many kinds of horizontal butt-welding methods at block-to-block erection stage in shipbuilding companies. For examples, some companies use conventional FCAW process with one side or both sides groove joint welding, others use carriage with torch holder type mechanized welding method. Although lots of efforts were done until now, some problems in quality and productivity still remain in ship's hull welding. In this study, we have attempted to raise productivity and quality on horizontal position of welding with following 3 items. 1) Prepare groove condition with no root gap for making easy fit-up work. 2) Develop improved MAG (100% $CO_2$ gas shielding) welding process with solid wire for making sound root bead from one side. 3) Develop and apply quite new automatic welding carriage. The stability of new welding process was confirmed by conducting mechanical tests of weldments to verify the soundness of weldments.

Optimization of GTAW Parameters for Horizontal Welding of a STS316L Pipe (STS316L 강관의 수평자세 용접을 위한 GTAW 용접조건의 최적화)

  • In this study, it was tried to analyze the effects of welding parameters on the weld penetration and aspect ratio when a STS316L pipe was welded in a horizontal position by GTAW. Experiments were systematically designed using a L18 orthogonal array, and the effects of welding parameters were statistically analyzed by ANOVA(Analysis of Variance). The shielding gas type has the largest effect on both the penetration and aspect ratio. The welding current type and shielding gas flow rate have a little effect on the penetration, whereas the electrode tip angle has a little effect on the aspect ratio. When welded at a selected welding condition, which is composed of He shielding gas, pulse current of 300/45 A, electrode tip angle of 90o, and shielding gas flow rate of 30 l/min, the estimated interval at least 95 % confidence was $1.99{\pm}0.18mm$ for the penetration and $0.31{\pm}0.04$ for the aspect ratio. From the confirmation experiments, the average penetration and aspect ratio were well agreed with the estimation as 1.96 mm and 0.30, respectively. Additionally, the effects of the welding speed and welding current on the penetration and aspect ratio were experimented and analyzed by linear regression. The penetration was linearly increased with the decrease of the welding speed and with the increase of the welding current, but the aspect ratio showed a tendency to a little decrease with the increase of both the welding speed and current.

  • This paper describes a newly developed arc-sensing algorithm of seam-tracking for FCA W (flux-cored arc welding) horizontal fillet welding. In this algorithm, arc current and the Weighted-Are-Current (WAC) are used to adjust the position of a weld torch in directions of bead throat and weaving, respectively. The WAC, which is newly devised in this study, means that arc current in the vicinity of weaving end is more emphasized than that in the center of weaving. The reason of this is because there usually exists much noise in the center of weaving due to abrupt change of arc length in case some empty gaps exist in a fillet joint Variance analysis was performed in order to check the effect of weld parameters on arc current and the WAC. As a result, the relationships between tip-to-workpiece distance and arc current, and between weaving offset and the WAC were established.To check "the validity of the algorithm, seam-tracking experiments were performed ;mder various welding condition. The result of experiments showed a satisfactory tracking performance in the presence of empty gaps in a horizontal fillet joint.et joint.

  • Welding is an essential process in the automotive industry. Most welding processes that are used for auto body is spot welding. And $CO_2$ arc welding is used in a small part. In production field, $CO_2$ arc welding process is decreased and spot welding process is increased due to welding quality is poor and defects are occurred in $CO_2$ arc welding process frequently. But $CO_2$ arc welding process should be used at robot interference parts and closed parts where spot welding couldn't. $CO_2$ welding is divided into lap welding and plug arc spot welding. In case of plug arc spot welding, burn through and under fill were caused in various welding environment such as different thickness combinations of base metal, teaching point, over the two steps welding and inconsistent voltage/current. It makes some problem like poor quality of welding area and decrease the productivity. In this study, we will evaluate the effect of teaching point through the weld pool behavior and bead geometry in the arc spot welding at the plut hole. Welding position is horizontal position. And galvanized steel sheet of 2.0mm thickness that has plug hole of 6mm diameter was used. Teaching point was changed by center, top, bottom, left and right of the plug hole. At each condition, the phenomenon of weld pool behavior was confirmed using a high-speed camera. As the result, we find the center of plug hole is the most optimal teaching point. In the other teaching point, under fill was occurred at the plug hole. This phenomenon is caused by gravity and surface tension. For performance of arc spot welding at the plug hole, the teaching condition should be controlled at a center of plug hole.

A Study on the Optimal Welding Condition for Root-Pass in Horizontal Butt-Joint TIG Welding (수평자세 맞대기 TIG 초층용접에서 최적용접조건의 선정에 관한 연구)

  • In this study, to investigate the shape of the back bead as a weld quality parameter and to select the optimal condition of the root-pass TIG welding of a horizontal butt-joint, an experimental design and the response surface method (RSM) have been employed. Three parameters are used as input variables, which include the base current, peak current, and welding speed. The back bead width is selected as an output variable representing the weld quality, the target value of the width is 5.4 mm. Conducting the experiments according to the Box-Behnken experimental design, a $2^{nd}$ regression model for the back bead width was made, and the validation of the model was confirmed by using the F-test. The desirability function was designed through the nominal-the-best formula for the appropriate back bead width. Finally, the following optimal condition for welding was selected using the RSM: base current of 0.9204, peak current of 0.8676, and welding speed of 0.3776 in coded values. For verification, a test welding process under the optimal condition was executed and the result showed the back bead width of 5.38 mm that matched the target value well.

Development of a High Speed Rotating Arc Sensor System for Tracking Complicate Curved Fillet Welding Lines

  • This paper presents development of a high speed rotating arc sensor system using a microprocessor based controller with tracking function for a complicate curved fillet welding line, The welding tip connected to the torch body is eccentrically positioned from the centerline of the torch, The area during one rotating cycle is divided into 4 regions of front, rear, right and left in welding direction of the torch tip to determine the horizontal deviation between the welding seam and the torch position. The average value at each region is calculated using the regional current values and a low pass filter incorporated with the moving average method is implemented. The effectiveness of the developed system is proven through the experimental results for several kinds of complicate curved fillet welding lines.

  • An interface system was developed to offer the welding capability to a robot controller which had not any embedded function for arc welding before, and also an arc sensor algorithm was proposed for weld seam tracking of the welding robot. For the interface system between the robot controller and welding equipments, data communication software and interface connections were composed. The interface system was mae to correspond welding condition, correction data, operation sequence and current status with the robot controller by mutual had shaking and digital signal transfer. Graphic user interface program developed under the environment of windows made it easy to monitor data communication and operation status, and to control welding and sensing sequence. Arc sensing algorithm proposed in this study to compensate torch position error was based on a fuzzy logic with the variables of current difference and current differenced change at torch weaving extremities. The developed interface system could be successfully implemented in between welding equipments and the robot controller, and showed normal status and exact function in data and signal communication between the systems. The whole robot welding system was then examined to verify its welding and seam tracking capabilities in horizontal fillet, vertical fillet, and 3-dimensional fillet weldment. The experiments revealed sound weld bead shapes and also good seam tracing results.

  • Shear Reinforcement of Dual Anchorage(SRD) is used to reinforce the safety of reinforced concrete structures at construction sites. Welding is used to make shear reinforcement, and welding plays an important role in determining productivity and competitiveness of products. Therefore, a weld bead detection inspection is required. In this paper, we suggest an algorithm for inspecting welding beads using image data of welding beads. First, the proposed algorithm calculates a brightness value in a vertical direction in an image, and then divides a welding bead in a vertical direction by finding a position corresponding to a 50% height point of the brightness value distribution in the image. The welding bead area is also divided in the same way for the horizontal direction, and then the segmentation image is analyzed if there is a welding bead. The proposed algorithm reduced the amount of computation by performing analysis after specifying the region of interest. In addition, accuracy could be improved by using all brightness values in the vertical and horizontal directions using the difference of brightness between the base metal and the welding bead region in the SRD image. The experiment compared the analysis results using five algorithms, such as K-mean and K-neighborhood, as a method to detect if there is a welding bead, and the experimental result proved that the proposed algorithm was the most accurate.
