Effect of Machining Conditions on machining gap in Micro Electrochemical Drilling (미세 전해 구멍 가공에서의 가긍 조건에 따른 가공 간극 변화 특성)

  • Micro hole is ode of basic elements for micro device or micro parts. Micro electrochemical machining (ECM) can be applied to the machining of micro holes less than 50 ${\mu}m$ in diameter, which it is not easy to apply other techniques to. For the machining of passivating metals such as stainless steel, machining conditions should be chosen carefully to prevent a passive layer. The machining conditions also affect the machining resolution, In this paper, machining characteristics of micro ECM were investigated according to machining conditions such as electrolyte concentration and pulse conditions. From the investigation, optimal machining conditions were suggested for micro ECM of stainless steel.

Localized Electro-chemical Micro Machining Using Ultra Short Pulses (초단펄스 전해 국부화를 이용한 미세 가공)

  • The possibility of micro/nano machining through electro-chemical process is discussed in this research. Electro-chemical dissolution region is localized within 1 ${\mu}m$ by applying ultra short pulses with tens of nanosecond duration. The effects of voltage, pulse duration, and pulse frequency on the localization distance are investigated. Localization distance can be manipulated by controlling the voltage and pulse duration, and various hole shapes are produced including stepped holes and taper free hole. High quality micro-hole with 8 ${\mu}m$ diameter with 20 ${\mu}m$ depth and micro-groove with 9 ${\mu}m$ width with 10 ${\mu}m$ depth are machined on 304 stainless steel.

Real-Time Prediction of Electrode Wear for the Small Hole Pass-Through by EDM-drill (방전 드릴을 이용한 미세 홀 관통 공정의 전극 소모량 실시간 예측)

  • Electric discharge machining drill (EDM-drill) is an efficient process for the fabrication of micro-diameter deep metal hole. As there is non-physical contact between tool (electrode) and workpiece, EDM-drill is widely used to machine the hard machining materials such as high strength steel, cemented carbide, titanium alloys. The electro-thermal energy forces the electrode to wear out together with the workpiece to be machined. The electrode wear occurs inside of a machining hole. and It causes hard to monitor the machining state, which leads the productivity and the quality to decrease. Thus, this study presents a methodology to estimated the electrode wear amount while two coefficients (scale factor and shape factor) of the logarithmic regression model are evaluated from the experiment result. To increase the accuracy of estimation model, the linear transformation method is adopted using the differences of initial electrode wear differences. The estimation model is verified through experiment. The experimental result shows that within minute error, the estimation model is able to predict accurately.

A Study on Micro-Hole Drilling by EDM (미세구멍의 방전가공에 관한 연구)

  • Micro-hole drilling by EDM and production of fine rods for the tool electrode or other purpose have become very important in industry. This paper suggests a new method for production of very fine rods by ultrasonic-assisted chemical machining and describes the machining characteristics of micro-hole drilling by EDM. For fine rods, copper wires of initial diameter of 250.mum are used and successfully machined into a diameter of less than 30.mum with good repeatability. The ultrasonic agitation not only accelerated the material removal rate uniformly, but also produced smooth surfaces of fine rods. To drill the micro-hole, kerosene and pure water is used as a dielectric. From the experiment, water is superior to kerosene with respect to surface roughness of inlet and outlet of hole and machined surface as well as electrode wear. However, due to the electrochemical reaction of water, small pits are remained on the workpiece surface.

Machining Rate and Electrode Wear Characteristics in Micro-EDM of Micro-Holes (미세구멍의 미세방전 가공에서 가공율과 전극소모 특성)

  • Micro-EDM is widely used in machining of miro-parts such as micro-shafts and micro-holes. In order to select proper machining conditions and to reduce the machining time, it is necessary to understand machining characteristics under various machining conditions. Micro-hole machining tests were performed with round shape electrodes with different capacitances and voltages of the power source. The effects of the electrode rotational speed and diameter on the machining rate were also observed. From the experimental results, it was found that capacitance and voltage have significant effects on machining rate and the machined surface integrity. With higher capacitance and higher voltage, higher machining rate was observed together with poorer surface integrity. The electrode diameter was also found to have an effect on the machining rate and electrode wear.

  • Recently, the use of aluminum components in the reduction of the vehicle weight to improve fuel efficiency and reduce carbon dioxide emissions has increased. In the aluminum machining cutting process, hole-making is an important process that accounts for 30% of the machining process. Although many studies have been conducted using the continuously advancing hole processing technology, studies on the machinability of the tool depending on the type of chuck on the workpiece are still lacking. In this study, the machining performance of cemented carbide burnishing drills was compared and analyzed according to chuck type. The burnishing drill was used to create a hole in the AL6061 workpiece, and the surface roughness and dimensional accuracy of the hole were examined according to the type of chuck while monitoring the spindle load.

  • The Electric discharge machining (EDM) process is used to minimize the difference between designed feature and machined feature while the most workpiece is removed through the cutting processes. The tiny-deep hole machining and perpendicular wall machining in mold and die are good applications of EDM. Among EDM equipment, the super drill uses the hollowed electrode to eliminate the debris which causes the second discharge with the electrode and degrades the machining quality. Through the hollow, the high pressured discharge oil is supplied to remove the debris together with the spindle rotation. The thin-hollow electrode tends to easily wear out compared to the sold die-sinking electrode and its wear rate is might not allowed to monitor in real time during discharging. Up to now, the wear amount is measured by off line method, which leads machining time to increase because the hole pass-through moment can be check by visual (manually) with the extra tool path. Therefore, this study suggests the attractive method to evaluate the hole pass-through moment in which the gap voltage and z-axis encoder pulse are monitored to predict the moment. The commercial super drill is used to validate the proposed method and the experiment is carried out.

  • The experimental investigating is mainly focused on the hole machining characteristics of glass fiber reinforced polyester at different surface conditions, cutting conditions and machining methods. The entrance and exit surface holes of the glass fiber reinforced polyester is observed and the surface photographs of drilled holes is showed. The cutting force is also measured.

  • With development of high advanced technologies and skills, micro machining techniques also are being more functional and smaller. Some of the recently developed micro machining technologies are micro drilling, micro EDM, WEDG, LBM, micro milling, micro UVM etc. In these micro machining techniques, Micro -EDM is generally used for machining micro holes, pockets, and micro structures in difficult-cut-materials. For machining micro structures, first of all, tool electrode should be fabricated by WEDG process. In micro-EDM, parameters such as peak current, pulse width, duration time are very important to fabricate the tool electrode and micro structures. Developed experimental equipments are composed of RLC circuit with PWM. In this paper, using developed micro EDM machine, the characteristics of micro electro discharge machining are investigated at micro holes, slot, and pocket machining etc. Also the trends of tool wear are investigated in case of hole and slot machining.

A Study on Performance Improvement of Electrical Discharge Machining for Producing Micro-holes Using a Shot Blasting Surface Treatment (쇼트 블라스팅 표면처리를 통한 미세홀 방전가공 성능향상에 관한 연구)

  • With an increasing trend toward miniaturization, electrical discharge machining(EDM) has been receiving a lot of attention as a suitable production technology for micro-parts, since it enables the machining of hard conductive materials with a high degree of repeatability and without alteration to the material. When a micro-hole is fabricated by EDM, however, the diameter of the inlet hole is larger than that of the outlet region due to the additional discharge effect caused by the eroded particles. In this paper, a shot blasting surface treatment, in which an abrasive material is accelerated through a pressurized nozzle and directed at the surface of a part, is suggested as an effective method to reduce the tapered shape of EDM micro-hole. In addition, the influence of process parameters such as spark-on time and electrode diameter on the machining performance was investigated. It is shown quantitatively that the difference in diameter between the inlet and outlet holes decreases with the shot blasting treatment and with decreasing spark-on time.
