A Study on the Repair Welding Methods for Cylinder Block of Diesel Engines (디젤기관 실린더 블록의 보수용접법에 대한 연구)

  • Cracks on the cylinder block of diesel engines will often happen due to cyclic load and thermal stress. According to the Classification Societies' rules, welding repairs of cylinder block made of cast irons are generally not permitted. However, such welding repairs became inevitable taking enormous cost and time for their renewal into consideration. In this study repair welding methods for the cylinder blocks, made of gray cast irons were reviewed and the tests of their welds were carried out in order to purpose the repair welding methods of packing seat and o-ring seat of cylinder block and apply them to the practice. It is concluding remarks that the suspected crack by a magnetic particle test due to different magnetic permeability can be identified, which are not associated with a mechanical discontinuity.

The Effect of Iron Oxides $(Fe_2O_3,\;Fe_3O_4)$ on Tribological Characteristics of Automotive Friction Materials (자동차용 마찰재에서 철산화물이 마찰특성에 미치는 영향에 관한 연구)

  • The relationship between friction characteristics and iron oxides at the sliding interface was investigated. Three friction materials containing iron, magnetite $(Fe_3O_4)$ or hematite $(Fe_2O_3)$ were manufactured and friction tests were performed on gray cast iron disks to evaluate the friction coefficient as a function of sliding speed $\mu-\nu$. In-situ noise spectrum analyzer was employed to compare noise propensity during friction tests. Results show that the specimens with magnetite are more sensitive to velocity than those with iron or hematite. The specimens containing magnetite and hematite generated noise with different peaks in the spectrum. The difference in the peak frequency seems attributed to the different surface aggressiveness of iron oxides and intermittent changes of real contact area at the sliding interface during sliding. Surface morphology and roughness of the counter disc after the tests are also consistent with the aggressiveness of iron oxides.

Microstructure and Thermal Fatigue Properties of Flame-Sprayed Nickel-Based Coatings (니켈계 용사층의 조직 및 열피로 특성)

  • Flame-sprayed Ni-based coatings are investigated in order to improve the thermal fatigue properties of gray cast iron in the presence of water spraying. The results of thermal cycling tests from room temperature to $1100^{\circ}C$ indicate that thermal fatigue endurance is increased in the order of Ni-20%Cr, NiCr-6%Al, and Ni-5%Al. The thermal fatigue failure is caused by the formation of iron oxides between the coating and the substrate and then the thermal fatigue cracks have propagated either along the brittle iron oxide layer resulting in the spatting of the coatings in case of Ni-5%Al and NiCr-6%Al coatings or to the substrate resulting in the whole specimen fracture in case of Ni-20%Cr coating. It seems that the most governing factor for thermal fatigue resistance is the thermal expansion coefficient difference between the coating and the substrate. Microstructural variations before and after the tests are also discussed.

  • This investigation evaluates dynamic fracture characteristics of two alloy steels (STD-11 and STS-3 and a gray cast iron (GG-30). The dynamic crack initiation fracture toughness and some of the dynamic fracturing characteristics were evaluated by using the instrumented Charpy impact testing procedures. It was found from experimental results that inertia force strongly depends on impact velocity. The duration of inertia force was constant regardless of impact velocities in steel specimens.

  • A probabilistic model of burr formation in face milling of gray cast iron is proposed. During a face milling operation, an irregular pattern of the edge profile consisting of burrs and edge breakouts is observed at the end of cut. Based on the metal cutting theory, we derive a probabilistic model. The operational bayesian modeling approach is adopted to include the relevant theory in the model.

Surface Roughness and Formation of Compound Layer in the Controlled Gaseous Nitriding Process on Cast Iron GC250D (GC250D의 가스분위기 제어질화 공정에서 화합물층의 형성에 따른 표면조도의 변화)

  • We investigated the changes in microstructure and surface roughness of the compound layer of GC250D gray cast iron, commonly used in brake discs, during gas nitriding. The gas atmosphere of the nitriding process was controlled with a hydrogen partial pressure of 49.5%, and the process was conducted at a nitriding temperature of 520℃ with various process times. As the nitriding process time of the GC250D material increased, both the depth of hardening and the thickness of the compound layer increased, with a maximum surface hardness of approximately 1265 HV0.1 was measured. Additionally, the surface roughness increased with the process time. Phase analysis of the compound layer revealed an increase in the proportion of the γ' phase as the nitriding process time increased. Changes in the formation of the compound layer were observed depending on the orientation of graphite within the material, leading to the formation of wedges. Therefore, the increase in surface roughness appears to be attributed to the uneven compounds, the expansion of the compound layer and wedges formed on the surface during the nitriding process.

  • 무전해 니켈도금은 전기 공급 없이 환원재의 화학반응에 의해 도금이 진행되며, 복잡한 형상의 제품에도 균일한 도금 층을 형성시킬 수 있어 널리 적용되는 기술이다. 특히, 전기 니켈도금 층에 비해 무전해 니켈도금 층의 내식성과 내마모성이 우수하여 산업현장에서 가장 많이 사용되고 있다. 그러나 해양환경에서 빠른 유속 변화에 의해 발생되는 캐비테이션-침식 방지를 위한 무전해 니켈도금의 적용은 전무한 실정이다. 따라서 본 연구에서는 회주철의 캐비테이션-침식 방지를 위해 최적의 무전해 니켈도금 조건을 규명하고, 그 캐비테이션 저항성을 평가하고자 하였다. 무전해 니켈코팅을 위한 모재는 gray cast iron (FC250)을 $19.5mm{\times}19.5mm{\times}5mm$의 크기로 제작하였다. 회주철의 인장강도는 $330N/mm^2$이며, 그 성분 조성(wt.%)은 3.23 C, 1.64 Si, 0.84 Mn, 0.016 P, 0.013 S 그리고 나머지는 Fe이다. 시험편은 SiC 페이퍼 grit #1200까지 연마하였으며, 시험편의 표면 거칠기(centre line average, Ra)는 $1.6-2.1{\mu}m$ 범위 내로 제작하였다. 연마된 시험편은 증류수(distilled water) 세척 후 hot air로 건조하였다. 무전해 도금 전 시험편은 탈지를 위해 아세톤 용액(room temperature, RT)에서 3분간 초음파 세척하고, $90^{\circ}C$의 알카리 수용액으로 5분간 세척하였다. 그리고 표면활성화를 위한 산세척(acid pickling)은 5% sulfuric acid 용액에서 30초 동안 실시하였다. 무전해 Ni-P(electroless nickel, EN) 도금 전과 모든 과정마다 증류수로 시험편을 철저하게 세척하였다. EN 도금을 위한 도금욕(the bath)은 기존 문헌 연구를 통해 조성성분, 도금조건 및 변수들(the parameters)의 적절한 범위를 결정하였다. 도금조로 500mL 비커를 사용하였으며, 모든 시험편은 2시간 동안 EN deposition을 실시하였다. 캐비테이션 실험 결과 EN 도금의 표면경도가 증가함에 따라 캐비테이션 저항성도 현저하게 향상되었다.

Cutting Characteristic of $Si_3N_4$ based Ceramic Inserts ($Si_3N_4$계 세라믹 절삭공구의 절삭특성 평가)

  • This study is performed to develop the Si$_3$N$_4$ based ceramic inserts. Si$_3$N$_4$with addition of SiC and A1$_2$O$_3$ is investigated to determine the possibility to be a new tool. The tool life of Si$_3$N$_4$ insert with more than 20wt% SiC is shorter than commercial Si$_3$N$_4$ insert during machining both heat treated SCM440 and gray cast iron. Even though SiC has higher hardness than Si$_3$N$_4$, its chemical affinity to the iron on high temperature may causes deteriorat ion of tool life. To the contrary, Si$_3$N$_4$insert with A1$_2$O$_3$ shows increase of tool life up to 300% compared to the commercial Si$_3$N$_4$insert. It may attribute to the high temperature stability of A1$_2$O$_3$. Further study will be focused on the optimization of ceramic inserts with the composition of Si$_3$N$_4$and A1$_2$O$_3$.

  • The dry sliding tribological characteristics were investigated using SiC particle-reinforced aluminum composites against semi-metallic frictional materials. The experimental results have indicated that, whether under the condition of continuous braking or not, the wear rates of SiC particle reinforced composites are much less than that of gray cast iron which is used as one of the common brake disk materials. At the same time, their frictional coefficients are about the same.

  • In this study, four kinds of $Si_3N_4$-based ceramic cutting tools with different sintering time were fabricated to investigate the relation among mechanical properties, grain size and tool life. They were used to turn gray cast iron at a cutting speed of 330m/min and depth of cut of 0.5mm and 1mm in dry, continuos cutting conditions. Multiple linear regression model was used to determine the relations among the mechanical property, grain size and the density. It was found that the combination of hardness and fracture toughness showed a good relation with tool life. It was also shown that hardness was the most important single element for the tool life.
