유한요소해석을 이용한 전자식 주차브레이크용 헬리컬 기어의 금형 도입부 각도에 따른 냉간 전방압출 성형성 분석에 관한 연구 (Study on Cold Forward Extrusion Formality Analysis along with Tool Entrance Angle of Helical Gear for Electronic Parking Brake Using Finite Element Analysis)

  • This study uses finite element analysis to evaluate the forming load of tool entrance angle of the cold forward extrusion molding process of helical gear; this can replace the spur gear applied to the Electronic Parking Brake (EPB) system. A cold forging process is often used in the automobile industry as well as in various industrial machines due to its high efficiency. Finite element analysis is frequently used when interpreting results of the forging process. Formality was evaluated by calculating tooth profile filling rate of helical gear. Change in required forming load was investigated when the entrance angle of forward extrusion tool die was changed from $30^{\circ}$ to $60^{\circ}$, also by finite element analysis. We suggest suitable tool entrance angles.

기어 블랭크 성형공정의 비교 해석 (A Comparisonal Anlaysis among the Processes of Gear Blank)

  • Two methods for cold extrusion processes to produce an axisymmetric steel gear blank are investigated for comparing each other. The "classical" forming method consisting of four operations is selected first to be simulated using the rigid-plastic finite element method and uses single-die presses. The other using a fully automated transfer headers can produce the final part without interannealing. The final products must be checked at the design criteria such as area reduction, the extrusion ratio and punch diameter to depth ratio, especially punch buckling by simulations. FEM analysis is performed mainly for strain distribution, both process sequences are proved to have proper charicteristics suitable for each production method in terms of maximum load. Those simulation results will provide good design criteria in the future work to advance the manufacturing process.

  • 본 연구에서는 인벌류트 치형을 갖는 헬리컬 기어압출에 있어서 실제 치형형 상인 인벌류트 곡선을 다이의 형상으로 하여 비대칭 형상의 다이를 몇 개의 대칭영역 으로 분할하고 각 영역에 대하여 각각의 동적가용 속도장을 구한 후 전체 형상으로 확 장시켜 상계해석 하였다. 해석결과의 계산은 위의 동적가용속도장으로 헬리컬 또는 평기어 압출을 해석하는 수치해석 프로그램을 개발하여 수행하였다. 상계해석에서는 기초원 이하의 필렛부분과 이 뿌리 틈새등은 그 형상이 매우 복잡하므로 해석의 간략 화를 위하여 기초원까지만 변형되는 것으로 가정하였으나 실제의 기어압출실험에서는 기어의 모든 조건이 고려되었다. 압출실험은 전기동으로 전극봉을 제조하고, 전극설 계시에 금형과 소재의 탄성변형량, 방전가공시의 과방전량 그리고 래핑 가공여유등을 고려하여 설계한 후 호빙 및 셰이빙가공하여 실제 제조하려는 기어와 유사하게 기어전 극을 제조한 후, 이를 금현본체와 조립하여 3축제어 방전가공기로 금형을 제작하였다.

헬리컬기어의 새로운 냉간압출법과 상계해석에 관한 연구 (A New Cold Extrusion Process of Helical Gear and its Upper Bound Analysis)

  • A new helical gear extrusion process was proposed and its numerical solution program based on the upper bound method was developed. In the analysis the involute curve was used as a shape of die and the upper bound method was used to calculate energy dissipation rate. By this method the power requirement and optimum conditions necessary for extruding helical gear were successfully calculated. These numerical solutions were in good agreement with experimental data. In the experiment, die life was greatly improved compared with that of Samanta process and 4 .approx. 5 class helical gear of KS standard for automobile transmission was successfully manufactured.

  • Of all the many types of machine elements which exist today, gears are among the most commonly used. Many researches have been done to manufacture helical gears by cold forging and extrusion. Although cold forging and extrusion were applied to some bevel, spur, and helical gears, problems in connection with reducing forming load and tool life still make it difficult for the related methods to be commercialized. In this study, focusing on reducing load in forming helical gears, extrusion of helical gears by a two-step process is proposed. The process is composed of an extrusion step of spur gears used as preform and a torsion step of the preform to make helical gears. Upper-bound analysis for the two-step process is performed and compared with results of experiments. The newly proposed method can be used as an advanced forming technique to remarkably reduce the forming load and replace the conventional forming process of helical gears.

헬리컬기어 냉간압출금형의 파손해석 (Failure Analysis of Cold Extrusion Die for the Helical Gear)

  • This paper suggests to predict the failure of helical gear extrusion die. The basic assumption that constitutes the frame-work for any combined stress failure theory is that failure is predicted to occur when the maximum value of stress becomes equal to or exceeds the value of the same modulus that produces failure in a simple uniaxial stress test using the same material. The stresses which were calculated to each critical points are applied maximum normal stress theory and distor-tion energy theory. The theroretical analysis and experimental results for Samanta process and New process dies were com-pared.
