  • Since the directly bonded interface between TiAl alloy and SCM440 includes lots of cracks and generated intermetallic compounds(IMCs) such as TiC, FeTi, and $Fe_2Ti$, the interfacial strength can be significantly reduced. Therefore, in this study, Cu is selected as an insert metal to improve the lower tensile strength of the joint between TiAl alloy and SCM440 during friction welding. As a result, newly formed IMCs, such as $Cu_2TiAl$, CuTiAl, and $TiCu_2$, are found at the interface between TiAl alloy and Cu layer and the thickness of IMCs layers is found to vary with friction time. In addition, to determine the relationship between the thickness of the IMCs and the strength of the welded interfaces, a tensile test was performed using sub-size specimens obtained from the center to the peripheral region of the friction-welded interface. The results are discussed in terms of changes in the IMCs and the underlying deformation mechanism. Finally, it is found that the friction welding process needs to be idealized because IMCs generated between TiAl alloy and Cu act to not only increase the bonding strength but also form an easy path of fracture propagation.

  • To evaluate the applicability of dissimilar joining between Mg and Al alloys in automobile manufacturing process, solid state joining processes such as magnetic pulse welding(MPW), friction stir welding(FSW) and friction spot joining(FSJ) were attempted successfully. MPW process has been concentrated mainly on round section tube to tube and tube to bar welds. AZ31 Mg alloy has been successfully welded to pure Al A1070 as well as to Al alloy A3003. While, for friction stir welding of dissimilar sheet joints, AZ31B/A6061 with the thickness of 2mm were used and a square butt joint with a good quality was obtained at the conditions of 0.8mm/sec of travel speed and tool rotation speed of 850rpm. The maximum tensile strength of 179 MPa, which was about 80 % of the Mg base metal tensile strength, has been obtained. Finally, friction spot joining was attempted to make a dissimilar lap joint between AZ31(0.8mm) and A6061(1mm), while the joint exhibited the same level of tensile shear strength as that of similar Mg joint.

  • Friction welding was used to weld the turbine wheel and shaft and have a good welding quality. Friction welding was conducted an the two dissimilar material, Nimonic 80A and SNCrW. The control of friction welding process parameter such as flywheel energy, interface temperature, amount of upset have an effect on the mechanical properties of the welded joint. FE simulation can be a useful tool to optimize the weld geometry and process parameters. Flash shape and thickness weld is consistent with the simulated results. Process analysis was performed by the commercial code DEFORM 2D. Mechanical property of weld joints was evaluated by microstructure, chemical component, tensile, impact, hardness test so on.

  • Dissimilar joining of Al 6013-T4 alloys and austenite stainless steel was carried out using friction stir welding technique. Microstructures near the weld zone and mechanical properties of the joint have been investigated. Microstructures in the stainless steel side were composed of the heat affected zone and the plastically deformed zone, while those in the Al alloy side were composed of the recrystallized zone including stainless steel particles, the thermo-mechanically affected zone and the heat affected zone. TEM micrographs revealed that the interface region was composed of the mixed layers of elongated stainless steel and ultra-fine grained Al alloy with lamella structure and intermetallic compound layer. Thickness of the intermetallic layer was approximately 300nm and was identified as the A14Fe with hexagonal close packed structure. Mechanical properties, such as tensile and fatigue strengths were lower than those of 6013 Al alloy base metal, because tool inserting location was deviated to Al alloy from the butt line, which resulted in the lack of the stirring.

  • A5J32-T4 and A5052-H32 dissimilar aluminum alloy plates with thickness of 1.6 and 1.5 mm were welded by friction stir lap welding (FSLW). The FSLW were studied using different probe length tool and various welding conditions which is rotation speed of 1000, 1500 rpm and welding speed of 100 to 600 mm/min and material arrangement, respectively. The effects of plunge depth of tool and welding conditions on tensile properties and weld nugget formation. The results showed that three type nugget shapes such as hooking, void, sound have been observed with revolutionary pitch. This plunge depth and material arrangement were found to effect on the void and hooking formation, which in turn significantly influenced the mechanical properties. The maximum joint efficiency of the FSLWed plates was about 90% compared to base metal, A5052-H32 when the A5052-H32 was positioned upper plate and plunge depth was positioned at near interface between upper and lower plates.

  • A study off riction welding of high speed steel(SKH 51) bar for blade side to carbon steel(STC 3)bar for shank side was carried out experimentally through tensile test, hardness test, microstructure, and acoustic emission (AE) test. So, this paper deals with optimizing the welding conditions and the real-time quality (strength) evaluation of friction weleded joints by acoustic emission technique. The results obtained are summarized as follows: (1) For friction welded joints of SKH 51to STC 3 steel bars, the total upset (U) increases linearly with an increase of heating time (t sub(1)). (2) The determined optimum welding conditions are heating time (t sub(1)) 7-9 sec, upsetting time (t sub(2)) 5 sec, heating pressure(P sub(1)) 12 kg sub(f)mm supper(2), upsetting pressure (P sub(2)) 15 kg sub(f) mm supper(2) and rotating speed (n) 2, 000 rpm, resulting in a computed relationship between the tensile strength of the joint .sigma. (kg sub(f) mm supper(2)) and the heating time t sub(1) (sec) as the following. sigma.=2.39t sub(1)

  • Friction Stir Welding (FSW) is a complex process with several mutually interdependent parameters. A slight difference from known settings may lead to imperfections in the stirred zone. These inhomogeneities affect on the mechanical properties of the FSWed joints. In order to prevent the failure of the welded joint it is necessary to detect the most critical defects non-destructive. Especially critical defects are wormhole and lack of penetration (LOP), because of the difficulty of detection. Online thermography is used process-accompanying for defect detecting. A thermographic camera with a fixed position relating to the welding tool measures the heating-up and the cool down of the welding process. Lap joints with sound weld seam surfaces are manufactured and monitored. Different methods of evaluation of heat distribution and intensity profiles are introduced. It can be demonstrated, that it is possible to detect wormhole and lack of penetration as well as surface defects by analyzing the welding and the cooling process of friction stir welding by passive online thermography measurement. Effects of these defects on mechanical properties are shown by tensile testing.

  • Extruded and cast plates of AZ type magnesium alloys were successfully joined by friction stir welding (FSW). Effect of FSW conditions on the formation of the defect was revealed in relation to tool rotation speed and specimen travel speed. Magnesium alloy with higher aluminum content became difficult to be joined and the optimum condition without defect was restricted into narrow condition range. The structure of the stirred zone was a fine-grained recrystallized structure even in the case of cast AZ91D. FSW joint had better mechanical properties than those of GTA welded joint. Especially the toughness of the stirred zone increased more than that of the base metal.

  • To evaluate the applicability of dissimilar metal friction stir welding in automobile manufacturing process, friction stir welding trials were carried out for typical 5000 and 6000 series aluminum alloy sheets with 2mm thickness. The sound joints of A15052 and A16061-T6 alloys were successfully formed under a wide range of welding condition. Excellent weld ability has been obtained at a condition of rotating speed 2000rpm and travel speed 100mm/min, while a radiographic test also confirmed defect free joint for this condition. Through the Erichsen cup test, the plastic formability of the FSWelded joints was found to be about 83% of base metal.

  • In Friction Stir Lap Welding(FSLW), the movement of material within the weld was more important than the microstructure, due to the interface present between the sheets. Thus, The soundness of free defect, Effective Sheet Thickness(EST) and width of joint were most important factor of mechanical properties. Specimens by lap joint types that were 'A-type' and 'R-type' were made in this study. A-type tensile specimen was loaded at advancing side and R-type tensile specimen was loaded at retreating side. Macro-, micro-structural observation and mechanical properties of FSLW A5052-H112 alloy ware investigated under varying rotating and welding speed. The results were as follows: Material hook formed decreasing after sharply increasing was appeared at the end interface of joint area in advanced side, and material hook formed decreasing after smoothly increasing was observed at that in retreated side. Tensile load had no relation with defects. As rotating speed was higher, tensile strength was increasing and EST was decreasing regardless of joint types. joint efficiency was over 70%. In a result of fractography, fracture in A-type was partially occurred by dimple in SZ, and fracture in R-type was generally occurred by dimple in HAZ.
