Micro Pattern Forming on Polymeric Circular Tubes by Hydrostatic Pressing (폴리머 원형 튜브 대상 미세 패턴 정수압 성형)

  • The objective of the current investigation is to establish techniques in micro pattern forming operations of polymeric circular tubes by using hydrostatic pressing. This method was developed and successfully applied to the micro pattern forming on polymeric plates. The key idea of the new technique is to pressurize multiple vacuum-packed substrate-mold stacks above the glass transition temperature of the polymeric substrates. The new process is thought to be a promising micro-pattern fabrication technique for two reasons; first, (hydro-) isostatic pressing ensures a uniform micro-pattern replicating condition regardless of the substrate area and thickness. Second, multiple curved substrates can be patterned at the same time. With the prototype forming machine for the new process, micro prismatic array patterns, 25um in height and 90 degrees in apex angle, were successfully made on the PMMA circular tubes with diameters of 5~40mm. These results show that this process can be also used in the micro pattern forming process on curved plates such as circular tube.

Thin Sheet Metal Forming Process Analysis and Formability Evaluation using Electromagnetic Force (전자기력을 이용한 박판 성형 공정 해석 및 성형성 평가)

  • Electromagnetic forming (EMF) technology, which is one of the high speed forming methods, has been used for the forming process in various industry fields. Numerical approach by finite element simulation of the EMF process is presented in this study. The implicit code is used to obtain the numerical model of the time-varying currents that are discharged through the coil in order to obtain the transient magnetic forces. In addition, the body forces generated in the workpiece are used as the loading condition to analyze deformation of thin sheet metal workpiece using explicit code. Numerical approach for a dimpled shape by EMF process is carried out and the simulated results of the dimpled shape by EMF are reviewed in view of the deformed shape and formability evaluation.

  • In the present investigation, we are newly developing a new forming process which can fabricate micro patterns on large-area polymeric substrates for high speed mass production. The key idea of the new process is to pressurize multiple vacuum-packed substrate-mold stacks above the glass transition temperature ($T_g$) of the polymeric substrates. The new process is thought to be promising micro-pattern fabrication technique in three aspects; firstly, isostatic pressing ensures the uniform micro-pattern replicating condition regardless of the substrate area. Secondly, the control of forming condition such as temperature and pressure can realize well-defined process condition exploited in the conventional hot embossing research field. Thirdly, multiple substrates can be patterned at the same time. A prototype forming machine for the new process was developed with the design consideration realizing the present idea. With a developed machine, micro prismatic array patterns with 50 um in size were successfully made on the $380{\times}300{\times}6\;mm$ PMMA plate.

  • This paper is concerned with a forming analysis of front side members and the application of the forming effect in crash analysis of auto-body. Drawbead restraining forces are calculated with ABAQUS/Strandard in order to identify the boundary condition in forming process. Forming analysis with equivalent drawbead is carried out with LS-DYNA3D. In order to demonstrate the validity of the forming analysis, quantitative comparison of the thickness variation between the real product and the numerical simulation result is carried out. Forming histories obtained from the forming analysis are utilized as the initial condition of the crash analysis for accurate assessment of the crashworthiness.

  • Electromagnetic Forming (EMF) technology such as magnetic pulse forming, which is one of the high velocity forming methods, has been used for the joining and forming process in various industry fields. This method could be derived a series of deformation of sheet metal by using a strong magnetic field. In this study, numerical approach by finite element simulation of the electromagnetic forming process was presented. A transient electromagnetic finite element code was used to obtain the numerical model of the time-varying currents that are discharged through the coil in order to obtain the transient magnetic forces. Also, the body forces generated in electromagnetic field were used as the loading condition to analyze deformation of thin sheet metal workpiece using explicit dynamic finite element code. In this study, after finite element analysis for thin sheet metal forming process with free surface configuration was performed, analytical approach for a dimpled shape by using EMF was carried out. Furthermore, the simulated results of the dimpled shape by EMF were compared with that by a conventional solid tool in view of the deformed shape. From the results of finite element analysis, it is confirmed that the EMF process could be applied to thin sheet metal forming.

  • A semi-solid forming has a lot of advantages compared to the die casting, squeeze costing and convenctional forging, therefore, semi-solid forming process are now becoming of industial interest for the production of metal components and metal matrix composites. However, the material behaviour in the semi-solid temperature range is not sufficiently known although it controls the whole process through forces and geometry evolutions bcause the behaviour of metal slurries is complex. The semi-solid materials(SSM) fabricated under electric-magnetic stirring condition is necessary to be applicate in forming process. A reheating conditions were studied with the reheating time, holing time and reheating temperatures. The microstructure of SSM (which specimen size:d 40${\times}$i60) on condition of heating time 10min and heating temperature 590$^{\circ}C$ is most globular and finest one. The microstructure of SSM(specimen size:d75${\times}$i60) reheated under the three step reheating conditions is most globular and finest.

  • The superplastic forming/diffusion bonding(SPF/DB) is widely used in the automotive and aerospace industry because it has great advantage to produce complex, light and strong parts. But the superplastic forming process requires much forming time and generates excessive thinning in the thickness distribution of formed part. It is necessary to minimize trial and error for SPF/DB Process. Finite element analysis using $L_{18}$ orthogonal may table of Taguchi method for 3-Sheet D/B process is carried out. Through the study, effect of process parameters, such as DH region size, thickness and friction coefficient, is evaluated and the optimum condition is derived.

  • Semi-solid forming is the process of stirring alloy during solidification, making the mixture of liquid and solid, solidifying it, reheating it to the solid-liquid coexistent temperature, and then injecting this semi solid slurry into dies. In the semi-solid die casting process, it is very important to find out the correlation of injection condition, microstructure and mechanical properties. Especially, an improper injection condition is the main cause of liquid segregation and non-homogeneous mechanical properties due to the difference of solid fraction according to the position of the products. To ensure the database requisite to the semi-solid die casting product, it is essential to acquire the mechanical properties considering liquid segregation to the injection condition. In this study, the effect of injection condition on liquid segregation, formability, microstructure and mechanical properties in a thin product was investigated.

  • Three recent developments made at Rensselaer in sheet material forming processes are briefly reviewed in this paper. These advances represent three broad disciplines of Process Simulation, Forming Processes, and Computer-Aided Measurement Methods. The first development deals with simple and quick computer simulation of 2D sheet forming process without depending on popular finite element analysis methods. An analytical method based on a thin shell theory accounts for bending and unbending effects, and is capable of simulating practical sheet metal forming processes under the plane strain condition. The second area is concerned with innovative methods to improve formability of sheet materials by temperature gradient forming. The drawing limit is increased by such an improved temperature gradient forming process. The third and final area deals with a totally new experimental technique to capture 3D geometry data and measure strain distributions of sheet metal parts using a digital 35mm SLR camera.

A Study on the Selection of Forward Flow Forming Conditions with Inconel718 Tube for Mortar Barrel Manufacturing (박격포 포신 제작을 위한 Inconel718 소재의 전진 유동성형 조건 선정에 관한 연구)

  • Flow forming is an eco-friendly and high-efficiency plastic deformation process with fewer chips during a process which is specifically used to manufacture seamless tubular products like tire wheels, rocket motor cases etc. On the development of mortar barrel using Inconel718 tube, some flow formed products had dimensional errors on their thickness. In this study, our purpose is to optimize the process conditions with the smallest dimensional error. In order to find an optimum process condition, 2D axisymmetric FEM simulation analyses with Taguchi method were conducted. Geometric variables (attack angle, flatting angle, roller nose radius) and operating parameters (depth of forming, feed rate) are considered as control factors. Forward flow forming with single roller was first analyzed to determine the effective factors using AFDEX software and attack angle of the roller was identified as the most influential factor. Also, the nose radius of the rollers was confirmed as a significant factor in multi-rollers flow forming system. The effect of rollers offset values are also studied and finally, we proposed optimal conditions to improve the accuracy of flow forming process with Inconel718 tube for mortar barrel manufacturing.
