Determination of the Forming Limit Strain of Sheet Metals by the Time-dependent Method (시간의존법에 의한 금속판재 성형한계변형률의 결정)

  • The forming limit diagram (FLD) is the most commonly used tool for evaluating of sheet metal formability in the manufacturing field as well as the finite element analysis (FEA)-based design process. Determination of the forming limits is considerably influenced by testing/measuring machines, techniques and conditions. These influences may cause a large scatter in FLD from laboratory to laboratory. Scatter is especially true when the ‘position-dependent method’, as is specified in most national and international standards, is used. In the current study a new ‘time-dependent method’ is proposed, which is to determine the forming limit strains more accurately and reasonably when producing a FLD from experimental data. This method is based on continual strain measurement during the test. The results are compared to those from the existing standardized methods.

  • In this study we investigated the shear and forming behavior of chain stitched multi-axial warp knitted fabric preform, so called non-crimp fabric (NCF). The picture frame test was performed to characterize the shear behavior of NCF and also provide material properties for the numerical simulation of its deformation behavior. The forming behavior of NCF with chain stitch were investigated using hemispherical forming tools. The experimental results show that processing conditions such as blank holder force (BHF) and preform shape are crucial to determining the forming behavior of NCF. For instance, an asymmetric formed shape, which is due to the stitches introduced to NCF, turns into a symmetric one as BHF increases. Furthermore the in-plane and out-of buckling (wrinkle), the severance of which were quantified using image processing method, decreases significantly as BHF increases.

  • Wrinkles and shape distortions are generated during the forming of B-pillar(or center pillar) which is a component of the automobile side-frame. The stretch flanging modes at the joining part of the B-pillar and the roof-rail or the side-still give rise to forming problems when taior-welded blanks are applied to the side-frames. The authors simplified B-pillar lower part to T shaped section to investigate the forming behaviors. Three of die step locations and two of blank types were tested to show the effects of weld line locations and edge conditions on he forming of tailor welded blanks. The heights of body wrinkles and the strain distribution in the stretch flanged area were measured and compared.

  • This paper suggests the new technology to control metal flow in orther to change of the cold forging from conventional deep drawing forming. This technology can be summarized the complex forming, which consists of bulk forming and sheet forming, and multi-action forging, which be performed double action press. The proposed technology is applied to hub clutch model which is part of auto-transmission for automobile. The purpose of this study is to investigate the material flow behavior of hub clutch through control the relative velocity ratio and the stroke of mandrel and punch using the flow forming technique. First of all, the finite element simulations are applied to analyse optimal process conditions to prevent flow defect(necking defect etc.) from non-uniform metal flow, then the results are compared with the plasticine model material experiments. The punch load for real material is predict from similarity law. Finally, the model material experiment results are in good agreement with the FE simulation ones.

  • A tube hydroformability testing system was designed and manufactured to observe the forming steps and to provide arbitrary combination of internal pressure and axial fred. The forming limit diagram of an aluminum tube was obtained from the free bulge test and the T-shape forming test using this system, giving the criteria for predicting failure in the hydroforming process. The hydroformability of aluminum tube according to different conditions of a prebending process was discussed, based on the finite element analysis and the forming limit test. The effects of 2D and 3D pretending on the tube hydroforming process of an automotive trailing arm were evaluated and compared with each other.

  • ;Recently the sheet forming simulation technology revealed great progress in the sense of practical application in the automotive, electric/electronics and aviation/space industries. The goal of sheet forming simulation is to embedded in the design engineering system which is consisted by the analysis and synthesis modules. This design simulation system predicts the slackness of sheet and estimate the formability, and search the optimum material/forming/structure conditions. This OVER-ALL OPTIMUM DESIGN can be classified as follow; 1. ANALYZING PROCEDURE: Numerical simulation based on nonlinear theories -geometry, material and friction nonlinearities- 2. OPTIMIZATION PROCEDURE: Optimum design based on mathematical programing and AI technologies, those are implemented in CAD/CAM/CAE System - Concurrent Engineering System-. In this paper, four subjects will be discussed; (1) State of arts of computer simulation technologies in Japan. (2)History of sheet forming simulation. (3) Benchmark problems.   • In order to measure the friction coefficient used in sheet metal forming analysis, a friction tester was manufactured and friction tests were performed in various forming conditions. Based on the friction coefficients measured, a mathematical friction model was constructed in terms of lubricant viscosity, blank holding force, punch velocity and sheet roughness. In addition, the effect of the number of forming parameters in the calculation of friction coefficient on the accuracy of sheet metal forming analysis was investigated by comparing the punch loads obtained from the FEM simulation, in which the friction coefficients were determined by a few parameters with the experimental measurement.

The Effect of High Power Sputtering Conditions on Surface Roughness of Carbon Mold for Glass Forming (유리성형용 카본금형의 표면조도에 미치는 고출력 스퍼터링 조건의 영향)

  • In this study, the various process conditions for high-power DC Magnetron Sputtering (DCMS) on the surface roughness of carbon thin films were investigated. The optimal conditions for Si/C coating were 40min for deposition time, which does not deviate from normal plasma, to obtain the maximum deposition rate, and the conditions for the best surface roughness were -16volt bias voltage and 400watt DC power with 1.3x10-3torr chamber pressure. Under these optimal conditions, an excellent carbon thin film with a surface roughness of 1.62nm and a thickness of 724nm was obtained. As a result of XPS analysis, it was confirmed that the GLC structure (sp2 bonding) was more dominant than the DLC structure (sp3 bonding) in the thin film structure of the carbon composite layer formed by DC sputtering. Except in infrequent cases of relatively plasma instability, the lower bias voltage and applied power induces smaller surface roughness value due to the cooling effect and particle densification. For the optimal conditions for Graphite/C composite layer coating, a roughness of 36.3 nm and a thickness of 711 nm was obtained under the same conditions of the optimal process conditions for Si/C coating. This layer showed a immensely low roughness value compared to the roughness of bare graphite of 242 nm which verifies that carbon coating using DC sputtering is highly effective in modifying the surface of graphite molds for glass forming.

  • Ship hull is a compound curved shape and most of shipyards have been using gas heating method for the surface forming of steel plate. This traditional forming process have problems such as difficulties in heat input control and poor working conditions due to loud noise and air contamination. Recently, researches on automatic hull forming system have been conducted using high frequency induction heating method which have good control ability and favorable working environment. In this study, the induction heating simulation system for curved surface forming of steel plate was developed and induction heating experiments were performed. Based on the results of this study, efficient induction heating coil design and optimal heating conditions for the automatic hull forming system can be obtained.
