An experimental study has been performed to investigate the forming characteristics of pre-coated metals(PCMs) widely used in domestic appliances through Erichsen tests and deep drawing tests. Erichsen tests are performed to find out the forming limits of seven pre-coated metals in normal conditions. Rectangular deep-drawing tests are carried out to know the effects of die materials and blank metals on forming loads and surface defects of final PCM products. In the deep-drawing test, four die materials [STD11(TiCN), STD11, STD11(TD), AMPCO] are used. In the Erichsen test, the forming limits of PCMs are obtained from flaking or crack of pre-coated films and lower than those of base metals. In respect of surface roughness and forming load, STD11(TD) and AMPCO materials are superior to my other die-materials used in the deep-drawing test.

Since the sheet metal forming of Mg alloy is performing at elevated temperature, the effect of process conditions related with the forming temperature is very important factor. Therefore, the investigation for process variables is necessary to design the tools and process conditions. In this study, the effects of process variables were studied by the experimental and FE analysis using the square cup deep drawing. The temperature, forming speed, and lubricant condition were investigated. When forming temperature was $250^{\circ}C$, speed forming was low, and teflon sheet was used as lubricant, the formed parts were good without defects.
The multi-point forming (MPF) process for three-dimensional curved sheet metal has been developed as an alternative to the conventional die forming process since MPF allows the manufacturing of various shapes using one die set and reduce the cost of production. However, the MPF process cannot provide high quality products yet due to defects occurring in the sheet such as dimples and wrinkles. It can also lead to economic loss because of long tool setup time and additional machining required outside of the sheet formed area. In this study, a new sheet metal forming method, called flexible roll forming (FRF), is proposed to solve the problems of existing processes for three-dimensional curved sheet metal. This progressive process utilizes adjusting rods, as well as upper and lower flexible rollers as forming tools. In contrast with the existing processes, FRF can reduce the additional production costs because of the possible blank size for the part longitudinal direction, which is unrestricted. In this research, methods and procedures of the flexible roll forming technology are described. Numerical forming simulations of representative three-dimensional curved sheet products are also carried out to demonstrate the feasibility of this technology.
Among the failure modes which can occur in tube hydroforming such as wrinkling, bursting or buckling, the bursting by local instability under excessive tensile stresses is irrecoverable phenomenon. Thus, the accurate prediction of bursting condition plays an important role in producing the successfully hydroformed part without any defects. As the classical forming limit criteria, strain-based forming limit diagram (FLD) has widely used to predict the failure in sheet metal forming. However, it is known that the FLD is extremely dependant on strain path throughout the forming process. Furthermore, The application of FLD to hydroforming process, where strain path is no longer linear throughout forming process, may lead to misunderstanding for fracture initiation. In this work, stress-based forming limit diagram (FLSD), which is strain path-independent and more general, was applied to prediction of forming limit in tube hydroforming. Combined with the analytical FLSD determined from plastic instability theory, finite element analyses were carried out to find out the state of stresses during hydroforming operation, and then FLSD is utilized as forming limit criterion. In addition, the approach is verified by a series of bulge tests in view of bursting pressure and shows a good agreement. Consequently, it is shown that the approach proposed in this paper will provide a feasible method to satisfy the increasing practical demands for judging the forming severity in hydroforming processes.

Since the sheet metal forming of Mg alloy is perform at elevated temperature, the effect of strain rates related with the forming temperature and forming speed and R-value is very important factor for formability and forming limits and deep drawing. It is investigated that the effect of material properties such as various temperature, forming speed and strain rates on formability and R-value of Mg alloy sheet in round cup deep drawing. Therefore, the investigation for process variables is necessary to improve formability and forming limits and deep drawing. Also, the effects of strain rate and drawbility were studied by the experiment. The temperature, forming speed, and strain rates and R-value are investigated. Forming of Mg alloy takes consider into temperature, proper forming speed and strain-rate and R-value the formed parts were good without defects for forming limits and deep drawing.

The profile ring rolling process of Ti-6Al-4V alloy was designed by finite element(FE) simulation and experimental analysis. The design includes geometry design and optimization of process variables. The geometry design such as initial billet and blank sizes, and final rolled ring shape was carried out with the calculation method based on the uniform deformation concept between the wall thickness and ring height. FEM simulation was used to calculate the state variables such as strain, strain rate and temperature and to predict the formation of forming defects during ring rolling process. Finally, the mechanical properties of profiled Ti-6Al-4V alloy ring product were analyzed with the evolution of microstructures during the ring rolling process.
Shell sand is widely used to make a complex shape castings due to its good collapsibility. When molten metal is poured into the mold, various gases are generated by the thermal decomposition of binder in the shell core. Casting defects such as blow hole and blister come from these gases. If it is possible to predict the evolution of gas quantitatively, it may provide effective solutions for minimizing the casting defects. To examine the gas evolution by shell core quantitatively, casting experiment and calculation were carried out. Gas pressure and gas volume evolved by shell core were measured in the experiment, and temperature distribution in the shell core was obtained by heat transfer analysis. From the result above, prediction on the gas volume evolved during pouring was tried. As forming pressure of the shell core increased and forming temperature decreased, the gas evolution increased. There was a close relationship between the calculated gas volume evolved and the measured one.

Ti-6Al-4V alloy has been widely used for aerospace and power generation applications because of low density and attractive mechanical and corrosion resistant properties. However, the titanium alloy bolt is generally manufactured by cutting and rolling because of their poor workability. In order to achieve the mass production of titanium alloy bolts, it needs to be solved some manufacturing problems such as the sticking between workpiece and dies, the formation of the forming defects during the forging and so on. In this study, the manufacturing technology of titanium alloy bolts using warm forging process was introduced. The aim of present work is to develop a warm forging technology for high strength Ti-6Al-4V bolts.
