  • This study described computer aided die design system for cold forging of non-axisymmetric parts. To design the die of cold forging. an integrated approach based on a rule-base system and commercial F. E. code were adopted. This system is implemented on the personal computer and its environment is a commercial CAD package named as AutoCAD. The system includes four modules. In the initial data input module, the variables which are necessary to design of die are inputted by user and die material are selected from the database. In the analysis and redesign module, stress distrubution action on the designed die is analyzed by commercial FEM code NISA II. The designed die is modified to prevent failure in both states of stress free and pressurizing. The developed system provides powerful capabilities for die design of non-axisymmetric parts.

  • Scroll compressors are widely used in air conditioning systems and in automobiles due to their low pressure loss, minimal vibrations, and light-weight. Open-die forging with back pressure is used to forge the rotating scroll, and it requires special care since the forging die can be severely damaged at the fixed end of the spiral cavity similar to a fracture of a cantilever beam. To overcome the inevitable weakness of the forging die due to such damage, an innovative design is necessary. In this study, structural analysis using the finite element method was conducted to determine the reason for the fracture of the forging die. A novel design to avoid stress concentrations and vertical deflection, causing serious damage to the die, is suggested.

  • Hot-forging Process and die design was made for a large-scale compressor wheel of Ti-6Al-4V alloy with 2-D FE analysis. The design integrated the geometry-controlled approach and dynamic materials modelling(DMM). In order to obtain the processing contour map of Ti-6Al-4V alloy based on DMM, compression tests were carried out in the temperature range of 915$^{\circ}C$ to 1015$^{\circ}C$ and the strain range of 10$\^$-3/s$\^$-1/ to 10s$\^$-1/. In the die design of the compressor wheel using the rigid-plastic FE analysis, forging dimensional accuracy, the capacity of the forging machine and defect-free forging were considered as main design factors. The microstructure of hot forged wheel using the designed die showed a typical alpha-beta structure without forging-defects.

  • This study was aimed at the design of the dies for the guide valve for the fuel pressure regulator using the computer simulation to shorten the period of production, on the basis of the process planning which was designed by the field experts. In the computer simulation, 'Deform-3d' and 'Eesy-DieOpt' have been used, which are the commercial process analysis and die design program. Through the process analysis, we could know the propriety of the forming process, the inner pressure of the die and the suitable fitting pressure between the insert and the sleeve which was not showing any positive tangential stresses in the insert. Through the simulation of die design, we could know the number of the stress ring, the diameter ratios, the stresses of the die, the shrink fitting tolerance and temperature in the condition of the already determined maximum outer die diameter of the multi-stage former. The validity of the die design using the computer simulation was analyzed by the experiments and the results were satisfactory. As the results of this study, the new and easy die design system for multi-forging has been developed.

  • This study has been carried out to develop a CRT die using hot forging. The conventional CRT die made by casting has defects such as void and inclusion. These defects of the cast die make micro-spots on the surface of the CRT which affect the quality of the final product. So, a hot forging process is developed to avoid these defects of CRT die by the model material test and the rigid-plastic FEM. Firstly, model material tests are carried out with plasticine billets in order to investigate the material flow pattern in the die cavity and to get the reasonable initial values for designing the preform in the FE simulation. And then a finite element analysis has been performed to Predict the preform and the forging load of a CRT die. We also suggest an integrated die-set which combines two die-sets into one die-set to save manufacturing time and cost in case of similar die-size.

  • The die wear is one of the main factors affecting die accuracy and tool lifetime. It is desired to reduce die wear by developing simulation method to predict wear based on process parameters, and then optimize the process. Therefore, this paper describes disign methodology of preform for minimizing wear of finisher die in multi-stage cold forging processes. The finite element method is combined with the routine of wear prediction and the cold forging processes. The finite element method is combined with the routine of wear prediction and the cold forging process is analyzed. In order to obtain preform to minimize die wear, the FPS algorithm is applied and the optimal preform shape is found from iterative deformation analysis and wear calculation.

  • The use of ceramic inserts in steel forging tools offers significant technical and economic advantages over other materi-als of manufacture. These potential benefits can however only be realised by optimal design of the tools so that the ceramic insert are not subjected to stresses that led to their premature failure. In this paper the data on loading of the tools is determined from a commercial forging simulation package as the contact stress distribution on the die-workpiece interface and as temperature distributions in the die. This data can be processed as load input data for a finite-element die-stress analysis. Process simulation and stress analysis are thus combined during the design and a data exchange program has been developed that enables optimal design of the dies taking into account the elastic detections generated in shrink fitting the die inserts and that caused by the stresses generated in the forging process. The stress analysis of the dies is used to determine the stress conditions on the ceramic insert by considering contact and interference effects under both mechanical and thermal loads. Simulation results have been validated as a result of experimental investigation. Laboratory tests on ceramic insert dies have verified the superior performance of the Zirconia and Silicon Nitride ceramic insert in order to prolong maintenance life.

  • In this paper, a longitudinal die insert fracture which occurred during cold forging of a high strength ball-stud with a sound die design nearly optimized empirically for relatively low strength material of SCM435 is introduced and the reason is revealed. A comparative study between SCM435 and ESW105 is quantitatively made using a thermoelastic finite element method for die structural analysis coupled with a forging simulator theoretically based on a rigid-plastic finite element method. It has been shown that the longitudinal die insert fracture caused from non-optimized value of shrink fit, emphasizing that the die optimal design is inevitable for cold forging of high strength materials.
