An approximate similarity theory has been applied to predict the forming load of non-axisymmetric forging of aluminum alloys through model material tests. The approximate similarity theory is applicable when strain rate sensitivity geometrical size and die velocity of model materials are different from those of real materials. Actually the forming load of yoke which is an automobile part made of aluminum alloys(Al-6061) is predicted by using this approximate similarity theory. Firstly upset forging tests are have been carried out to determine the flow curves of three model materials and aluminum alloy(Al-6061) and a suitable model material is selected for model material test of Al-6061 And then and forging tests of aluminum yokes have been performed to verify the forming load predicted from the model material which has been selected from above upset forging tests, The forming loads of aluminum yoke forging predicted by this approximate similarity theory are in good agreement with the experimental results of Al-6061 and the results of finite element analysis using DEFORM-3D.
Lower arm for automobile has been made in steel traditionally. Nowadays steel is being substituted fur aluminum to reduce weight of automobile. Widely applied production method of aluminum component has been casting processes or cast/forging processes. But casting or cast/forging processes have limits of application to parts which is required high strength durability like automotive component. In this research, hot forging process has been adopted to produce aluminum lower arm to ensure required mechanical properties. To reduce production cost, 2 pieces with 1 blow process was developed. Optimization and verification of hot forging process for aluminum lower arm was performed by computer aided engineering using finite volume methods.
The automated die design program is developed for cold forging of axisymmetric parts which are mainly produced by forward extrusion, backward extrusion, composite extrusion and upsetting. For this study, firstly classification of forged parts and investigation of die construction type usually employed in forging industry are carried out and the most proper type from several kinds of die construction is proposed as a standardized one. Based on the die design rules summarized in the references such as handbooks, technical papers, monthly journals, etc. the automated die design program was made using AutoLISP language available in AutoCAD software of personal computer. This program interactively runs for only input data, for example, forging process, shape of forged parts, type of punch, split of die insert and design of shrinkage rings and then displays details of drawings necessary to make a forging die. When a variety of forging processes and forged parts are tested to examine the validity of this program, it was confirmed to give good results applicable to the forging die design in press shop.
Hot-forging process and die design were made for a large-scale compressor wheel of Ti-6Al-4V alloy by using the results of 2-D FEM simulation. The design integrated the geometry-controlled approach and the processing contour map based on the dynamic materials model and the flow stability criteria. In order to obtain the processing contour map of Ti-6Al-4V alloy, compression tests were carried out in the temperature range of $915^{\circ}C$ to $1015^{\circ}C$ and the strain rate range of $10^{-3}s^{-1}$ to $10s^{-1}$. In the die design of the compressor wheel using the rigid-plastic FEM simulation, forging dimensional accuracy, the capacity of the forging machine and defect-free forging were considered as main design factors. The microstructure of hot forged wheel using the designed die showed a typical alpha-beta structure without forging-defects.
The piston engine is an essential component in automobiles. Since the piston is used in a high temperature and high pressure environment, the piston needs to be manufactured to achieve high strength and high durability. In addition, cost reduction is also an important consideration. In conventional forging, an additional heat treatment after hot forging is necessary to ensure proper mechanical properties for heavy-duty engine pistons. The newly developed manufacturing method lowers production costs by saving manufacturing time and reduces energy consumption. The current paper describes the hot forging of an engine piston made from 38MnSiVS5 micro-alloyed steel using controlled cooling. The finite element analysis was used to check for possible problems and suitable press capacity. Hot forging experiments were then conducted on a 2500tons crank press to evaluate feasibility of the proposed material and process. To check the mechanical properties after hot forging, the forged specimens were tensile tested, and the microstructures were examined in order to compare the results with the conventionally forged material. The skirt region of the as-forged 38MnSiVS5 piston showed better material properties compared to the conventional material. In addition, the total production time was reduced by about 80% as compared to conventional forging.
In order to increase the lifetimes of cold forging dies, insert rings are generally used. In this study, an insert ring and shrunk ring of the flange upsetting die were designed for the cold forging of an automotive wheel nut. The Stress distribution occurring in the die during forging was simulated using a commercial finite element analyzing program. The effects of the fitting interference and inclined angle of the insert ring on the compressive stress of the die inside were also investigated. The simulated data were compared with the real lifetimes of the forging dies. The maximum compressive stress acting on the edge of a forging die should have the most influence on die lifetime, an idea which could help develop the die design with the longest lifetime. The design of the most optimal forging die with the longest lifetime is made possible by analyzing the maximum inner pressure and principal stress between the shrunk ring and insert ring.
Large size forged parts usually were made by hot open die forging because of the die cost, high applied load and small manufacturing quantities. Cast ingots were used in open die forging and the ingots almost included the cavities in its inside. Therefore, one of the aims for forging processes is to close and remove the cavities. However, its criteria were well not defined since the studies have many difficulties to investigate the cavity behaviors because of its large size. In this study, the cavity closure behavior was investigated by experimental and FE analysis. The FEM analysis is performed to investigate the overlap defect of cast ingots during free forging stage. The measured flow stress data were used to simulate the forging process of cast ingot using the practical material properties. Also the analysis of cavity closure is performed by using the $DEFORM^{TM}$-3D. The calculated results of cavity closure behavior are compared with the measured results before and after forging, which are scanned by the X-ray scanner. From this result, the criteria for deformation amounts effect on the cavity closure can be investigated by the comparison between practical experiment and numerical analysis.
Reducing production costs through net-shaped cold forging is an important aspect in the automobile industry. In this study, we intend to produce a net-shaped electronic parking brake (EPB) serration gear for automobiles, using multi-stage cold forging. These serrations are then assembled to the reduction gear of an EPB actuator. The forging process of the serrations and the cold forging design were verified through finite element analysis (FEA) in order to evaluate metal flow. The forging machine was selected by checking the load using FEA. Based on the FEA results, molds were designed, and parts were made using multi-stage cold forging to produce a net-shaped serration gear.
The significance of casting/forging process for reducing the production cost of large components is being noted in these days. This casting/forging process is a method of forging a workpiece preformed by casting into the final shape. In this study, the casting/forging process has been applied in manufacturing a large aluminum flange in order to determine the optimum forging condition of the aluminum flange. The optimum range of forging temperature of Al 5083 was from $420^{\circ}C$ to $450^{\circ}C$. The suitable strain rate was 1.5 $sec^{-1}$. The deformation amount of a preform in a forging process is key role in the mechanical properties of casting/forging products. In order to find the change of mechanical properties according to effective stain of cast aluminum billets, a hot upsetting test were performed with rectangular blocks and then a uniaxial tensile test was performed with specimens cut from the upsetted billets. The tensile strength and the elongation of cast/upsetted aluminum billets were increased largely until the effective strain was 0.7. FE analysis was performed to determine the configurations of cast preform and die for an aluminum flange. In the FE analysis, the forging load-limit was fixed 1500ton for the low equipment cost. The cast preform was designed so that the effective stain around the neck of a flange exceeds 0.7. In the forging experiment for an aluminum flange, it was confirmed that the optimal configuration of the cast preform predicted by FE analysis was very useful. The cast/forged products using designed preform were made perfectly without any defects.
Steam Generator has been manufactured by welding process after partial manufacturing of various steel forgings such as shell, head and tube sheet. Usually, these steel forgings are made by open die forging process. After steel melting and ingot making, open die forging has been carried out to get a good quality which means high soundness and homogeniety of the steel forgings by using high capacity hydraulic press. This paper introduced open die forging development status of the large steel forgings which is used for the steam generator of 1,400MW next generation nuclear power plant.
