Heat transfer coefficients for F.E analysis in warm forging processes (온간 단조 공정에서의 열전달 계수)

  • Finite Element analysis is widely applied to elevated temperature forging processes and shows a lot of information of plastic deformation such as strain, stress, defects, damages and temperature distributions. In highly elevated temperature deformation processes, temperature of material and tool have significant influence on tool life, deformation conditions and productivities. To predict temperature related properties accurately, adequate coefficients of not only contact heat transfer between material and dies but also convection heat transfer due to coolants are required. In most F.E analysis, too higher value of contact heat transfer coefficient is usually applied to get acceptable temperature distribution of tool. For contact heat transfer coefficients between die and workpiece, accurate values were evaluated with different pressure and lubricants conditions. But convection heat transfer coefficients have not been investigated for forging lubricants. In this research, convection heat transfer coefficients for cooling by emulsion lubricants are suggested by experiment and Inverse method. To verify acquired convection and contact heat transfer coefficients, tool temperature was measured for the comparison between measured tool temperature and analysis results. To increase analysis accuracy, repeated analysis scheme was applied till temperature of the tool got to be in the steady-state conditions. Verification of heat transfer coefficients both contact and convection heat transfer coefficients was proven with good accordance between measurement and analysis.

Development of Environmentally Friendly Water-Soluble Lubricant for Cold Forging (냉간단조용 친환경 수용성 윤활제의 개발)

  • Zinc phosphate coating is required in nearly all steel cold forging operations. However, the chemical byproducts of this lubricant system are difficult to dispose of and have a negative environmental impact. In order to replace zinc phosphate based lubricants partially or completely, candidate lubricant has been developed in this study. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. With the use of the commercial FEM code DEFORM, friction factor calibration curves, i.e. cup height ratio vs. punch stroke and spike height vs. punch stroke, were established for different friction factor values. By matching the cup height ratio and the punch stroke and spike height vs. punch stroke from experiment to that obtained from FE simulations, the friction factor of the lubricants was determined. Three water-soluble lubricants; namely, Mec Homat, Royalcoat, and the developed lubricant were found to perform comparable to or better than zinc phosphate.

  • This paper demonstrates the lubricant performance in T-shape hot forging of Mg alloys. This processes induces complex plastic material flow of the initial billet such as simultaneous compression and extrusion deformations. Five lubricants with different amounts of graphite are applied to the T-shape forging at temperatures of 300 and $350^{\circ}C$. As the amount of graphite in the lubricant increases, the extruded depth gradually increases, which improves hot forgeability for Mg alloys. However, the lubricant performance decreases as forging temperature increases from 300 to $350^{\circ}C$. As the punch stroke increases, forgeability is considerably influenced by the lubricant. Thus, the selection of lubricants in hot forging of Mg alloys is critical when plastic deformation is severe.

  • The zinc prosphate film treatments used to lubricating treatment of mostly cold forging processes. But there are several problems happened to lubricating treatment process such as happening harmful environment on person, complex lubrication processing occurring in energy and time consumption, eco-destructive and chemical by-product generation, the needs of waste disposal etc. As a result, a water-soluble lubricant was developed to replace the perfect or some of the zinc prosphate film in the world. In order to solve these problems, this study evaluated the performance of the typical water-soluble. In this study, for these requirement inquiry of two part. First, about possibility of replace zinc phosphate lubricant, quantitatively evaluation developed of water-soluble lubricant for cold forging vs zinc phosphate lubricant. Second, About optimization of coating Process use to equipment with practicable automatic coating Process. Survey of comparative analysis use to SEM that sprayed lubricant surface structure of grain shape and characteristic of lubricant performance based on grain shape and deformed lubricant surface expansion. As a result, developed lubricant were found to perform comparable to or better than zinc phosphate. And thought this result, innovatively cope with generated problem of existing lubrication process.

  • For the production of cold forged parts with near-net-shape attributes, the quality of the tool system is responsible for an essential portion of costs fer the finished components. Therefore, a tool lift is one of the important issues on cold forging industry. There are many complicated variables related with tool life, such as material, heat-treatment, coating, lubricant, process design. In this study, heat-treatment of tool material and lubricant are investigated to improve the tool life. Deep cryogenic treatment of tool steel is very efficient to improve the wear resistance due to the fine carbide. And, friction factor of lubricants for cold forging are measured by the ring compression test. Zinc-Phosphate and $MoS_2$ lubricant is effective to sustain the friction factor under 0.1.

  • An experimental study on forging an axi-symmetric dome type of AISI4130 was carried out using modeling material. In order to verify the validity of the experimental data, a similarity study between plasticine and AISI4130 has been made. Friction conditions were characterized by ring test for the various lubricants. For the closed-die forging experiments of an axi-symmetric dome type of AISI4130 using the plasticine, various cylindrical billets with different aspect ratios were forged and different flash width to thickness(W/T) ratios were used in order to determine the optimum forging conditions. As W/T ratios decrease forging loads decrease while excess volumes increase. It was found out that the experimental results reproduce the similiar results available in the literature. As a result of these experiments, it was construed physical modeling is an excellent tool for forging process simulation at a practical level.
