에어-드롭 해머와 카운터블로 해머 프레스 단조공정의 기계진동 비교해석 (Comparative Analysis of Mechanical Vibrations of an Air-Drop Hammer and a Counterblow Hammer in Forging Process)

  • Air-drop hammer press and counterblow hammer press are widely used power-drop forging hammersemploying different forging blow mechanisms. It is important and necessary to analyze mechanical vibrations of these two different hammers in their forging processes in order to develop high performance forging hammers. In this study, these two forging hammers were mathematically modelled as mass-spring-damper systems. For these two different types of forging hammers, the forging efficiency and mechanical vibrations due to hammer forging blow were theoretically analyzed and compared. The force transmitted to the ground was also determined and compared. Especially, effects of mass ratio and restitution coefficient on forging efficiency were investigated.

  • Copper blow test to measure the forging capability of 35 ton counterblow hammer and upset of plasticine on the model hammer to investigate the change of the blow efficiency during the forging process have been performed together with finite element analyses of these experiments. The blow efficiency of the hammer has been found to be dependent on the friction and on the contact area between the die and the workpiece. The effects of the volume and the aspect ratio of the billet have not been found. Inferring from the experimental results and Schey's empirical formula on the forging load, we expect that the efficiency also varies with the flow stress of the workpiece material and with the shape complexity of the forging product.

  • Recently, the automobile industry has continued to demand lighter materials owing to international environmental regulations and increased convenience. To address this demand, aluminum parts have increased in popularity and are mainly developed and produced through hot forging and cold pressing. However, because this method has low yield and low production efficiency, a new manufacturing method is desirable. In this study, the water capacity efficiency of an aluminum inner tie rod socket was investigated using cold forging that provided a high yield and excellent production efficiency. Mechanical properties were derived through tensile testing of 6110A aluminum materials, and critical fracture factor and process analysis based on experimental data were carried out. The optimized process was applied as a prototype using cold multi-stage forging, and based on the derived results, the formability, productivity, and material efficiency of aluminum inner tie rod socket parts using this cold forging process was verified.

고속 타격단조시 발생되는 편심부하의 유한요소해석 (Finite element analysis of eccentric loading in high-velocity impact forging)

  • The high-velocity impact forging process with eccentric loading condition is analyzed using the explicit time integration finite element method. In order to consider the strain hardening, strain rate hardening and thermal softening effects, which are frequently observed in high-velocity deformation phenomena, the Johnson-Cook constitutive model is applied to model the workpiece. It is assumed that the material response of the dies is elastic in the study. As a result of the eccentric loading simulation, it is found that the increase of the eccentric ratio and the allowable tilting angle cause the decrease of the maximum forging load and the blow efficiency, and it is also found that the forging load and the blow efficiency generated in the high-velocity impact forging process with three-dimensional geometry can be obtained efficiently.

  • This paper deals with void crushing behavior by ingot forging process which consists of sequential operations of upset forging and bloom forging. The predicted results of void crushing behavior by the simplified global-local method using F.E. analysis showed that the inherent void at the top region of the ingots remains incompletely crushed even after several forging operations. From the results of the hot upset forging test using the billets with drilled voids, it was found that the bonding efficiency of the void after forging process increases with an increase in deformation, and a decrease of initial diameter of voids.

  • Recently, the automotive industry has replaced cast iron to lightweight materials like aluminum for engine efficiency of automobiles and an emission control by government. In this paper we studied two auto parts manufacturing methods using an alloy of A356. That is gravity casting and H-NCM Rheo-diecasting forging. We analyzed the microstructure and mechanical properties for this method. In Microstructure analysis results, H-NCM Rheo-diecasting forging has more finer microstrucre and better forging effect. Resulting in better mechanical properties than gravity forging.

변속기용 허브 부품 제조를 위한 열간 및 냉간 복합단조 공정 개발 (Development of Hot and Cold Forging Process for Manufacturing a Hub of Dual Clutch Transmission)

  • In this study, a hot and cold forging process was investigated to produce a complex-shaped hub of dual clutch transmission with low material loss and high productivity. The process was designed by the commercial finite element (FE) analysis program, DEFORM-2D (hot forging) and 3D (cold forging). And, the material flow and ductile fracture characteristics were studied to check the surface crack initiation of the specimen. The simulation results indicated that the proposed process could manufacture the complex-shaped hub with no surface crack and high-efficiency compared to the conventional machining process. For verification the numerical results, the hub of the SCM440 was fabricated by the proposed process and the mechanical properties and microstructure evolution were studied. It was demonstrated that the suggested hot and cold forging process might be useful in producing the key components of the automobile industry as a high-efficiency and environmentally friendly process.

  • Induction heating can convert electrical energy to thermal energy with high conversion efficiency and quick heating. Currently, a current source rectifier/inverter-fed parallel resonant circuit is widely used as an induction heating power supply for forging applications. However, the conventional induction heating power supplies composed of phase-controlled rectifier and SCR inverter have low efficiency and low power factor at input side, and require additional starting circuitry. So this paper proposes new induction heating power supply topologies for forging applications which have high power factor, high efficiency, and large output power. It also suggests detailed design guideline.

  • The vibration characteristics of a hammer press are important parameters for machine design and production control. In this study, a counterblow hammer press was mathematically modelled as a mass-spring-damper system in order to analyze its vibration characteristics. The forging efficiency was theoretically derived as a function of the mass ratio, momentum ratio, and the coefficient of restitution And the effects of the mass ratio, momentum ratio and the restitution coefficient on the forging efficiency were also investigated for two particular cases of the unit mass ratio and unit momentum ratio. Additionally, the vibration responses of the counterblow hammer press due to the ram colliding impact were analyzed, and the force transmitted to the foundation through the mounting unit was determined.

  • In this paper, three-dimensional finite element approach to determining the number of blows in hammer forging is presented. Energy efficiency which is a major factor affecting the number of blows in hammer forging is assumed to decrease linearly as die-material contact area increases. The approach is applied to predicting the number of blows in counterblow hammer forging of large crank shaft for medium sized ship engine.
