A Research on the Life Span extension of Die Block in Cold Forging Die (냉간단조금형에서 다이블록의 수명연장에 관한 연구)

  • Die hobbing is one of the dieblock manufacturing methods of cold forging die, which makes the upper side of dieblock indented using master punch, hobb to produce impression not using cutting work. SKD11, alloy tool steel was used as the material of dieblock and stainless sheet metal was used as product material in cold forging work. The life span of the die was 6,000 strokes. In this research, the material of dieblock was changed into SKH51, the high speed tool steel and the product material was S45C, the carbon steel in the cold forging work. The life span of the die was 21,000 strokes, which is 350% of the life span of the die using the former method.

  • This study explains the effects of lubricant and surface treatment on the life of hot forging dies. The thermal load and thermal softening, that occur when there is contact between the hotter billet and the cooler dies in hot forging, cause wear, thermal cracking and fatigue, and plastic deformation. Because the cooling effect and low friction are essential to the long life of dies, the proper selection of lubricant and surface treatment is very important in hot forging process. The two main factors that decide friction and heat transfer conditions are lubricant and surface treatment, which are directly related to friction factor and surface heat transfer coefficient. Experiments were performed for obtaining the friction factors and the surface heat transfer coefficients in different lubricants and surface treatments. For lubrication, oil-base and water-base graphite lubricants were used, and ion-nitride and carbon-nitride were used as surface treatment conditions. The methods for estimating die service life that are suggested in this study were applied to a finisher die during the hot forging of an automobile part. The new techniques developed in this study for estimating die service life can be used to develop more feasible ways to improve die service life in the hot forging process.

  • This paper describes about the estimation method of die lift by wear and plastic deformation in hot forging process. The thermal load and the thermal softening are happened by the high temperature in hot forging process. Tool lift decreases considerably due to the softening of the surface layer of a tool caused by high thermal load and long contact time between tool and billet. Also, tool life is to a large extent limited by wear, heat crack and plastic deformation in hot forging process. Above all, the main factors which affects die accuracy and tool lift are wear and the plastic deformation of a die. The new developed technique for predicting tool life applied to estimate the production quantity for a spindle component and these techniques assist to improve the tool life in hot forging process.

  • Dies may have to be replaced for a number of reasons, such as changes in dimensions due to die wear or plastic deformation, deterioration of the surface finish, break down of lubrication and cracking or breakage. In this paper, die cooling methods have been suggested to improve die service life considering die wear and plastic deformation in hot forging process. The yield strength of die decreases at higher temperatures and is dependent on hardness. Also, to evaluate die life due to wear, modified Archard's wear model has been proposed by considering the thermal softening of die expressed in terms of the main tempering curve. It was found that the use of die with cooling hole was more effective than that of direct cooling method to increase the die service life for spindle component.

  • Due to the complicated shape of the spider, the production method was changed from cold to warm forging. Finite element analysis was performed to predict the forging load and shape using the enclosed hydraulic die set. As the forging load increases due to the spider die volume, die stress analyses were performed to optimize the die design in order to reduce the die stress in various conditions. Large deformation while producing the complicated forging parts induces high forging load, which is one of the main parameters of the forging surface defects. The forging process was analyzed to find out the root cause of the surface defects generated during the spider production for various parameters, thereby revealing that the radius of die in the defect zone influenced the air trap depth, being the root cause of the surface defect. It was verified that die life was increased and the surface defect was eliminated by changing the die design during the mass production test.

  • In bulk metal forming processes prediction of tool life is very important for saving production cost and achieving good material properties. Generally the service life of tools in metal forming process is limited to a large extent by wear, fracture and plastic deformation of tools. In case of hot and warm forging processes, tool life depends on wear over 70%. In this study finite element analyses are applied to warm forging and hot forging by adopting suggested wear model. By comparision of simulation and real profile of die, suggested model is verified

  • The service life of tools in metal forming process is to a large extent limited by wear, fatigue fracture and plastic deformation. In warm forging processes wear is the predominant factor for operating lives of tools. To predict tool life by wear, Archard's wear model is generally applied. Usually hardness of die is considered to be a function of temperature in Archard's wear model. But hardness of die is a function of not only temperature but also operating time of die. To consider softening of die by repeated operations, it is necessary to express hardness of dies by a function of temperatures and operating time. By experiment of reheating of dies, die softening curves were obtained. Finally modified Archard's wear model in which hardness of die was expressed as a function of main tempering curve was proposed.

  • A rigid-plastic finite element analysis for the die forging process of a socket ball joint, which is used in the transportation system, was carried out. And also with the results, the elastic stress analysis for the forging die was performed in order to get basic data for the die life prediction. The die fatigue life prediction was simulated using Goodman's and Gerber's equation. The prediction technique for the fatigue life of a forged product, the socket ball joint, using DEFORM-3D is presented and the results are commented upon. Archard's wear model was used for the wear simulation and then the wear simulation and then the wear quantity was quantity was evaluated using volume. In order to prove the wear simulation results to be reliable, wear quantity of the real forging die set in used a forging factory was measured using a 3-dimensional measurement apparatus. The simulation results were relatively in good agreement with the experimental measurements.

  • Generally the life of die is limited by fatigue fracture or dimensional inaccuracy originated from wear. In this paper to predict the fatigue life of die the stress and strain histories of die can be predicted by the analysis of elastic-plastic finite element method and the elastic analysis of die during the process analysis of workpiece. Also the stress-life curve of die material can be obtained through experiment. With the above to재 facts we propose the analysis method of prediction fatigue life in die,. In the proposed model the analysis of elastic-plastic finite element method for material is carried out by using ABAQUS. Surface force resulted from the contacting border of the die and workpiece is transformed into the nodal force of die to implement elastic analysis. besides the proposed analysis model of die is applied to extrusion die and forging. die.
