High speed milling experiment on the hardened mold steel (CALMAX at hardness of HRC 55) is carried out using small diameter ball endmills. Tool lift and wear characteristics under the various machining parameters are investigated Effect of dynamic runout on the wear of the tool is also studied. For most of the cases, catastrophic chipping of tool edge is not observed and uniformly distributed wear on the flank surface of the tool is obtained. It is found that lower rate of tool wear is obtained as the cutting speed is increased. Also, high pick feed rate is found to be more favorable in terms of the tool wear and material removal rate.

This paper presents the performance of CBN tools in the machining of hardened die-materials, SKD11 and SKD61 steel with HRC 50, by high-speed face milling. Generally, grinding or EDM is being used in machining of hardened materials but the cost is very high. If those can be replaced by cutting, it will be a greatly economical advantage. CBN tool has been recognized as an effective tool in turning, but it has not been in milling. The acoustic emission(AE) signal is monitored in milling operation in order to investigate the relationship between the progressive tool wear and the AE signals. A signal processing technique so called time domain averaging(TDA) is presented for the elimination of the influences of the noise imbedded in the periodic signals. The relationship between the progressive tool wear and the AE signals is investigated by varying the cutting speed, feed, depth of cut and the number of insert. From the measured data, it is observed that the averaged level of the AE signal increases at first with the increase of flank wear to a certain critical value, and then stays almost constant or fluctuates with further increase of the flank wear.

The high speed machining is now one of the most effective manufacturing methods to achive higher productivity. However, due to the increased cutting temperatures caused by increased cutting speed, tool wear become larger. Especially in high speed face milling, cutting tools are exposed not only to high cutting temperatures, but also to mechanical and thermal shock stresses. It is essential, therefore, to know the wear characteristics of tool materials in high speed machining. This study presents an experimental investigation of the cutting performance of CBN tools in high speed face milling of gray cast iron FC25. The effect of cutting conditions and cutting length on flank wear of CBN tools and roughness of machined surfaces is investigated. The cutting parameters involved were ; cutting speeds in the range of 600to 1800 m/min, feed of 0.1 mm/tooth, and depth of cut of 0.3mm.

The wear process of end mill is so complicated process that a more reliable technique is required for the monitoring and controlling the tool life and its performance. This research presents a new tool wear monitoring method based on the sound signal generated on the machining. The experiment carried out continuous-side-milling for 4 cases using the high-speed-steel end mill under wet condition. The sound pressure was measured at 0.5m from the cutting zone by a dynamic microphone, and was analyzed at frequency domain. As the cutter impacts the workpiece surface, a situation of farced vibration arises in which the dominant forcing frequency is equal to the tooth passing frequency of the cutter. The tooth passing frequency appears as a harmonics form, and end mill flank wear is related with the first harmonic. It is possible to detect end . mill flank wear. This paper proposed the new method of the end mill wear detection.

This study is focused on the prediction of appropriate tool life by clarifying the correlation between progressive tool wear and AE(Acoustic Emission) signals, while cutting stainless steel by end mill on the machining center. The results of this study were that RMSAE tends to increase linearly along with the increase of the cutting speed, and it was more sensitive to depth of cut than to the variation of feed rate at the same cutting conditions, and RMSAE increases around 0.21mm flank wear hereby AE-HIT also increases. AE signals depend upon tool wear and fracture from the above results. Therefore, the AE signals can be utilized in order to monitor the tool condition.

In this study, the effect of the helix angle and rake angle of a flat end-mill in the milling of titanium alloy was investigated. Tool shape parameters such as helix angle and rake angle affect the cutting force, cutting zone temperature, vibration, and chip flow mechanism, which in turn determine tool life, surface integrity, and dimensional accuracy of the milling process. To investigate the effect of the helix and rake angles, a certain range of parameters was selected, and three-dimensional tool models were generated for finite element analysis (FEA) for each case. The cutting force and pressure on the tool flank face and rake face were investigated by FEA. Further, several tool models were proposed for machining tests. The cutting force characteristics were investigated by the machining tests.
