FRICTION STIR WELDING OF MAGNESIUM ALLOYS

  • Extruded and cast plates of AZ type magnesium alloys were successfully joined by friction stir welding (FSW). Effect of FSW conditions on the formation of the defect was revealed in relation to tool rotation speed and specimen travel speed. Magnesium alloy with higher aluminum content became difficult to be joined and the optimum condition without defect was restricted into narrow condition range. The structure of the stirred zone was a fine-grained recrystallized structure even in the case of cast AZ91D. FSW joint had better mechanical properties than those of GTA welded joint. Especially the toughness of the stirred zone increased more than that of the base metal.

  • The microstructures and mechanical properties with the different Sc content of AA2519 FSW joint were investigated in this study. The sound FSW joints were obtained under applied all welding conditions such as the Sc content and the tool rotation speed. The grain size of the stir zone decreased slightly with increasing the Sc content. And the ultimate tensile strength increased and elongation decreased with increasing the Sc content. The intermetallic compound contained the Sc is considered to bring out the improvement of mechanical property in FSW joint.

  • Of typical welding techniques, to employ the heat for joining process is the most commonly used welding process. But there arise difficulties when this process is applied to light weight alloys such as Aluminium alloy. In this respect, Friction Stir Welding(FSW), a solid-state joining process, is the most effective welding technique with significant potential for various industrial applications. In this study, the characteristics of lapping FSW Al 5052 alloy are shown under a variety of welding parameters such as the rotation speed of FSW tool and welding velocity. Conclusively, the welding properties of lapping FSW Al 5052 were found to be dominated by the deformation of non-joining area near the welding nugget rather than other factors such as the thermal input.

Finite Element Model for Wear Analysis of Conventional Friction Stir Welding Tool

  • In our study, we develop a finite element model based on Archard's wear law to predict the cumulative wear and the evolution of the tool profile in friction stir welding (FSW) applications. Our model considers the rotational and translational behaviors of the tool, providing a comprehensive description of the wear process. We validate the accuracy of our model by comparing it against experimental results, examining both the predicted cumulative wear and the resulting changes to the tool profile caused by wear. We perform a detailed comparison between the predictions of the model and experimental data by manipulating non-dimensional coefficients comprising model parameters, such as element sizes and time increments. This comparison facilitates the identification of a specific non-dimensional coefficient condition that best replicates the experimentally observed cumulative wear. We also directly compare the worn tool profiles predicted by the model using this specific non-dimensional coefficient condition with the profiles obtained from wear experiments. Through this process, we identify the model settings that yield a tool wear profile closely aligning with the experimental results. Our research demonstrates that carefully selecting non-dimensional coefficients can significantly enhance the predictive accuracy of finite element models for tool wear in FSW processes. The results from our study hold potential implications for enhancing tool longevity and welding quality in industrial applications.

  • Friction stir welding has become a viable and important manufacturing alternative or fabrication component, especially in aerospace and automobile applications involving aluminium alloys. In recent years, there is an increasing interest for FSW of dissimilar metals and alloys, particularly systems which are difficult to weld by conventional, thermal (or fusion) welding. In this study we tried to analyse the complex heat distribution occurring in TIG assisted FSW of dissimilar butt joint (STS304 and Al6061). For this, an analytical model for heat generation by FSW based on contact conditions has been developed. The heat input was calculated considering the coefficient of friction and slip factor between each work piece material with the tool material. The thermal model is used to generate the temperature characteristics curve, which successfully predicts the maximum welding temperature in each alloys. The analysis was carried out using the in-house solver.

  • Friction stir welding(FSW) was studied using commercial tool, FLOW-3D. The purpose of this study is to suggest a method to apply frictional heat in Computational fluid dynamics(CFD) analysis. Cylindrical tool shape was used, and the interface cells between tool surface and workpiece were tracked by its geometrical relations in order to consider the frictional heat in FSW. After tracking the interface cells, average area concept was used to calculate the frictional heat, which is related to interface area. Also three-dimensional heat source and visco-plastic flow were modeled. The frictional heat generation rate calculated numerically from the suggested algorithm was validated with the analytical solution. The numerical solution was well matched with the analytical solution, and the maximum percentage of error was around 3%.

TIG-FSW 하이브리드 용접을 이용한 이종재 맞대기 용접부의 온도 분포 특성 (Temperature Behavior in Dissimilar Butt Joint During TIG Assisted Friction Stir Welding)

  • Three-dimensional finite element analysis is performed to study the temperature distribution phenomenon of TIG assisted friction stir welding (TAFSW) between dissimilar plates (Al 6061-T6 and stainless steel 304). TAFSW is a solid-state welding process that integrates TIG (Tungsten Inert Gas) into a friction stir welding (FSW), to preheat the harder material ahead of FSW tool during welding. In order to facilitate the industrial application of welding, 3D numerical modeling of heat transfer has been carried out applying Finite Element Method (FEM). The temperature distribution due to heat generation during TAFSW on dissimilar materials joint is analysed using in-house solver. Moving heat source along with frictional heat between the work specimens and tool surface is considered to calculate the heat input. The analytical model used predicts successfully the maximum welding temperatures that occur on the dissimilar materials during TAFSW. Comparison with the infra red camera and thermocouple measurement results shows that the results from the current numerical simulation have good agreement with the measured data.

Influence of the Welding Speeds and Changing the Tool Pin Profiles on the Friction Stir Welded AA5083-O Joints

  • In the present study, AA 5083-O plates are joined by friction stir welding technique. A universal milling machine was used to perform the welding process of the work-pieces which were fixed on the proper position by a vice. The joints were friction stir welded by two tools with different pin profiles; cylindrical threaded pin and tapered smooth one at different rotational speed values; 400 rpm and 630 rpm, and different welding speed values; 100 mm/min and 160 mm/min. During FSW of each joint, the temperature was measured by infra-red thermal image camera. The welded joints were inspected by visually as well as by the macro- and microstructure evolutions. Furthermore, the joints were tested for measuring the hardness and the tensile strength to study the effect of changing the FSW parameters on the mechanical properties. The results show that increasing the rotational speed results in increasing the peak temperature, while increasing the welding speed results in decreasing the peak temperature for the same tool pin profile. Defect free welds were obtained at lower rotational speed by the threaded tool profile. Moreover, the threaded tool pin profile gives superior mechanical properties at lower rotational speed.

  • Friction stir welding (FSW) was successfully performed about 900MPa grade Twinning Induced Plastisity (TWIP) steel. A PCBN tool with convex-type shoulder was applied. Optimal process conditions were deduced. Microstructure and mechanical properties such as hardness, tensile strength and impact absorbed energy were observed and evaluated, respectively. An optical microscope (OM) and a field emission scanning electron microscope (FE-SEM) was selected for observing the grain structure.
