Forming Characteristics of the Forward and Backward Tube Extrusion Using Pipe (중공축 소재를 이용한 전후방 복합압출의 성형 특성)

  • This paper is concerned with the analysis of material flow characteristics of combined tube extrusion using pipe. The analysis in this paper concentrated on the evaluation of the design parameters for deformation patterns of tube forming, load characteristics, extruded length, and die pressure. The design factors such as punch nose radius, die corner radius, friction factor, and punch face angle are involved in the simulation. The combined tube extrusion is analyzed by using a commercial finite element code. This simulation makes use of pipe material and punch geometry on the basis of punch geometry recommended by International Cold Forging Group. Deformation patterns and its characteristics in combined forward and backward tube extrusion process were analyzed for forming loads with primary parameters, which are various punch nose radius relative to backward tube thickness. The results from the simulation show the flow modes of pipe workpiece and the die pressure at the contact surface between pipe workpiece and punch. The specific backward tube thickness and punch nose radius have an effect on extruded length in combined extrusion. The combined one step forward and backward extrusion is compared with the two step extrusion fer forming load and die pressure.

The Numerical Analysis of Extrusion Forming on the Manufactured Artificial Lightweight Aggregate Made of Incinerated Sewage Sludge Ash by a Finite Element Method (유한요소법을 이용한 하수슬러지 소각재의 인공경량골재 제조시 압출성형해석)

  • The main objective of this research was to evaluate the effects of process variables which were forming ability, flow displacement, effective stress, effective strain, fluid vector and products defects on manufactured artificial lightweight aggregate made of both incinerated sewage sludge ash and clay by means of the numerical analysis of a rigid-plastic finite element method. CATIA (3D CAD program) was used for an extrusion metal mold design that was widely used in designing aircraft, automobile and metallic molds. A metal forming analysis program (ATES Co.) had a function of a rigid-plastic finite element method was used to analyze the program. The result of extrusion forming analysis indicated clearly that a shape retention of the manufactured artificial light-weight aggregate could be maintained by increasing the extrusion ratio (increasing compressive strength inside of extrusion die) and decreasing the die angle. The stress concentration of metal mold was increased by increasing an extrusion ratio, and it was higher in a junction of punch and materials, friction parts between a bottom of the punch and inside of a container, a place of die angle and a place of die of metal mold. Therefore, a heat treatment as well as a rounding treatment for stress distribution in the higher stress concentration regions were necessary to extend a lifetime of the metallic mold. A deformity of the products could have made from several factors which were a surface crack, a lack of the shape retention and a crack of inside of the products. Specially, the surface crack in the products was the most notably affected by the extrusion ratio.

  • Of all the many types of machine elements which exist today, gears are among the most commonly used. Many researches have been done to manufacture helical gears by cold forging and extrusion. Although cold forging and extrusion were applied to some bevel, spur, and helical gears, problems in connection with reducing forming load and tool life still make it difficult for the related methods to be commercialized. In this study, focusing on reducing load in forming helical gears, extrusion of helical gears by a two-step process is proposed. The process is composed of an extrusion step of spur gears used as preform and a torsion step of the preform to make helical gears. Upper-bound analysis for the two-step process is performed and compared with results of experiments. The newly proposed method can be used as an advanced forming technique to remarkably reduce the forming load and replace the conventional forming process of helical gears.

  • To carry out perfectly the forming analysis of the extruding products, it is necessary that the friction boundary condition between dies and blanks should be worked out the accurate numerical friction models. But, the existing numerical models of the extrusion may be large different from the actual conditions. In this study, accurate analysis of the extrusion forming for the variation of pressure and velocity should be subjected. It is to develop the accuracy of the numerical friction models and potentialize to apply for the high speed forming work in the extrusion. Therefore, the results should improve the accuracy, cause the energy saving for the extrusion and finally expand the applying areas of the results.

  • $Conform^{TM}$, a continuous extrusion forming process can produce a variety of very long extruded products such as aluminum alloyed wires, strips and profiles, hollow sectioned tubes, coated wires used in the current forming industry. This process has some advantages like as superiority of pre-heating free, availability of high extrusion ratio and continuous forming without stroke limit. But it is still difficult to analyze the realistic model of the process. In this study the analysis using two-dimensional model of $Conform^{TM}$ process together with several parametric investigations on the heat transfer are carried out by FEA code DEFORM $^{TM}2D$. In spite of simple model the results of analysis shows a good guidance to design the real process.

  • Forging process is one of the forming process and is used widely in automobile parts and manufacture industry. Especially the gears like spur gear, helical gear, bevel gear were produced by machine tool, but recently they have been manufactured by forging process. The goal of this study is to study forming process with data obtained by comparison between forward extrusion and upsetting simulation results and formability improvement by various heat treatment conditions. By analysis data of 3D FEM by upsetting and forward extrusion forming, the forming process of clutch gear develops using data based on 3D FEM analysis. Through tensile test using specimens by various heat treatment conditions, the optimal heat treatment condition is obtained by comparison the results of tensile test.

Analysis and Design of a Forming Porcess for Combined Extrusion with Aluminum AIIoy 7075 (알루미늄 7075 복합압출재에 대한 공정해석 및 설계)

  • A Combined extrusion operation consists of forward and backward extrusion forming and it is possible to make the process be simple by employing it. But the metal flow pattern induced by the operation is hard to analyze accurately because the flows are non-steady, which have at least two directions dependent upon each other. So engineers in the industrial factories had conducted the two extrusion operations separately. A new process was designed by the industrial expert for forming of an alu-minum preform using the combined extrusion operation. In this study, experiments and finite element analysis was carried out to determine the process parameters. Through the preliminary experiment, it was shown that warm forming condition was more desirable than cold or hot ones. And optimal shape of initial billet could be also determined. From the compatibility test, bonde-lube was chosen as the optimal lubricant and 20$0^{\circ}C$ as the material temperature by the inspection of micro-structure. The operation was simulated by the rigid-plastic finite element method to examine the metal flow. Disap-pearing of dead metal zone was observed as the punch fell down and desirable shape was obtained from the one operation. As a result of this study, 7 operations could be reduced and 225% of material saved.

  • To carry out the analysis of the extruding products, it is necessary to get the optimum computation of extruding force for the extrusion. The existing numerical models of the extrusion may be large different from the actual conditions. In this study, accurate theoretical analysis of the extrusion forming and optimum extruding force should be subjected. It is to develop the numerical models which describes the optimum extrusion force. Therefore, the results should improve accuracy of extrusion forming and cause the energy saving for the extrusion.

  • This paper is concerned with the analysis of the forming characteristics of radial-backward extrusion. The single action pressing is analyzed by using the rigid-plastic FEM. The design factors such as die corner radius, gap height, and friction factor are involved in the simulation. The analysis is focused on the influences of the design factors on the maximum punch farce and metal flow into can and flange region. As a result of analysis, the gap height among the design factors is known to have a major effect on the metal flow of radial-backward extrusion for single action pressing compared with other design factors. As is expected, forming load and volume of flange increase as gap height and die corner radius increase, respectively.
