Variations of Metal Flow State and Hardness on the Direct Extrusion of Copper Clad Aluminum Rods (Cu-Al 층상 복합재료 직접압출시 금속의 유동상태와 경도 변화)

  • A composite material consists of two or more different material layers. Copper clad aluminum composite materials are being used for economic and structural reasons. This study is concerned with experimental investigation in the direct extrusion of copper clad aluminum rods through conical dies. The suggestion are given for the proper extrudability of copper clad aluminum rods via hot direct extrusion. This paper presents the variation of flow state and hardness at a variable of extrusion ratio and semi-angle of die. By measuring after and before extrusion radius ratio of Cu sleeve and Al core, proportional flow state has been considered. And also by measuring hardness, through extrusion way, a variation of hardness has been considered.

Effects of knock-out Pad and Extrusion Ratio on Mechanical Property Changes in Milli-Forward Extrusion of Cylindrical Pin (원형핀의 밀리 전방압출에서 녹아웃패드와 압출비가 기계적 성질 변화에 미치는 영향)

  • This paper is concerned with the mechanical property changes of the milli-size products manufactured by forward extrusion processes with square dies. Experiments are carried out with pure aluminum and pure copper billets. Extrusion ratio and knock-out pad are chosen as the important process parameters affecting the changes of mechanical properties such as shear strength and hardness. Shear strength tests with the extruded milli-size pin have shown the strong relation between victors hardness and shear strength in the neck of a stepped pin. As the extrusion ratio increases, the hardness on both the surface and the center line of a pin also increase. It is also noted that the hardness on the surface is a little higher than that on the center. The existence of knock-out pad in extrusion die causes the hardness in the neck of a extruded pin to increase. Finally, the approximated linear relations between shear strength and hardness of a pin are suggested.

Analysis of Rheological Properties of Rye Flour (호밀가루의 레올로지 특성분석)

  • Rheological properties of cereals such as rye are great important for the design of die for extrusion and the development of models for extrusion process. Therefore, this study was carried out to analyze the rheological properties according to moisture content of rye flour and extrusion temperature. Rheological properties of rye flour were investigated by using a capillary rheometer for moisture content of three levels (30, 35, 40%) and extrusion temperature of three levels (120, 130, $140^{\circ}C$). Determination coefficients for the relationship between apparent shear stress ($\tau_{ap}$) and apparent shear velocity ($\gamma_{ap}$) were relatively high in the range of 0.973 ~ 0.997 under each extrusion condition. The values of consistency index (K) was decreased with increasing moisture content and extrusion temperature. However, the value of flow behavior index (n) presented the highest value at moisture content of 35%, but it was not affected by extrusion temperature.

  • The study is concerned with the thermo-viscoplastic finite element analysis of axisymmetric forward hot extrusion through square dies. The problem is treated as a nonsteady state problem because the distribution of temperature and material properties are continuously changing with the punch travel. In square die extrusion, difficulties arise from the severe distortion and die interference of elements at the aperture rim of the die even with a small punch travel. And finite element computation is impossible without intermittent remeshing. Accordingly, an automatic remeshing technique is proposed by employing specially designed mesh structure near the aperture rim. The analysis of temperature distribution includes heat conduction through material interfaces, heat convection and radiation to the atmosphere and is carried out by decoupling the heat analysis from the analysis of the deformation. The extrusion load and the distributions of strain rate and temperature are computed for the given cases rendering reasonable results. Computed grid distortions are found to be in good agreement with the experimental results. It has been thus shown that the proposed method of analysis can be effectively applied to the axisymmetric hot extrusion through square dies.

  • This paper was designed to fabricate the micro-spur gear by the LIGA and hybrid powder extrusion process. It is important to manufacture a micro-die with a high aspect ratio and determine appropriate extrusion conditions for a microforming. Ni has been used to fabricate micro-dies. LIGA process was capable to produce micro-extrusion dies with close tolerance, longer bearing length and adequate surface quality. Superplastic Al-78Zn powders have the great advantage in achieving deformation under low stresses and exhibiting good micro-formability with average strain rate raging from $10^{-3}$ to $10^{-2} s^{-1}$ and constant temperature ranging from 503 to 563K. Al-78Zn powders were compacted into a cylindrical shape ($\Phi3\times$h10mm) under compressive force of 10kN and, subsequently, the compacted powders were extruded by the hybrid powder extrusion process controlling of the temperature holing time for a improvement on formability of Al-22Zn powder. Micro-extrusion has succeeded in forming micro-gear shafts.

Design of punch shape for reducing the punch wear in the backward extrusion (후방 압출 펀치의 마멸 저감을 위한 금형 형상 설계)

  • Die design to minimize the die wear in the cold forging process is very important as it reduce the production cost and the increase of the production rate. The quantitative estimation for the die wear is too hard because the prediction of the die wear is determined with many process variables. So, in this paper, the optimal shape of the backward extrusion punch is newly designed through the FE-analysis considering the surface expansion and Archard's wear model in order to reduce the rapid wear rate that is generated for the backward extrusion product exceeding the forming limit. The main shape variables of the backward extrusion punch are the flat, angle, and round of the punch nose part. As the flat and angle of the punch nose are larger, the surface expansion is reduced. and, the wear rate is decreased according to the reduction of the punch round. These results obtained through this study are applied to the real manufacturing process, it is implemented the reduction of the wear rate.

  • The welding pressure in porthole die extrusion is affected by the shape of welding chamber. It is very important to increase the welding pressure when the tube is used particulary as the materials of hydroforming processing. The high circumferential stress of the tube would make the welding pressure increase during the porthole die extrusion. In order to increase the circumferential stress, it is necessary to make the billets pass through the narrow gap between the conical die and the conical mandrel. This paper describes the welding pressure by the experiments with the two types of the chamber. One of them is the chamber between the flat die and straight mandrel, and the other one is the chamber between the conical die and conical mandrel. The result of the experiments show that the conical chamber makes the welding pressure increase by the effect of the reducing the diameteres of tube.

  • Extrusion is one of the most important operations in the polymer-processing industry. Balancing the distribution of flow through a die to achieve a uniform velocity distribution is the primary objective and one of the most difficult tasks of extrusion die design. If the manifold in a coat-hanger die is not properly designed, the exit velocity distribution may be not uniform; this can affect the thickness across the width of the die. Yet, no procedure is known to optimize the coat hanger die with respect to an even velocity profile at the exit. While optimizing the exit velocity distribution, the constraint optimization used in this work with allowable pressure drop in the die; according to this constraint we can control the pressure in the die. The computational approach incorporates three-dimensional finite element simulations software STAR-CCM+. These simulations are used with numerical optimization to design polymer coat hanger dies with pressure drop, uniform velocity and temperature variation across the die exit.

Composite Material made of Recycling Paper and Plastics (폐지를 활용한 재생 플라스틱)

  • Composite material made of recycling paper and plastics was developed. The tension and bending testing result of developed composite material shows that the cellulose contained in paper contributes much to get high flexural rigidity. As an application example, the raised access floor for office automation purpose was developed by making use of developed composite material. Manufacturing process together with the extrusion die and the compression die for to manufacture the access floor have been developed.

Design of Backward Extrusion Die by using Flexible Tolerance Method and Response Surface Methodology (FTM과 RSM을 이용한 후방 압출 금형 설계)

  • The design for cold extrusion dies is very important, because the die insert is subjected to very high radial and hoop stresses. The design of cold extrusion dies has many constrained conditions. In this paper, the used assumptions are such that the yield strength of each ring is selected according to the allowable tensile or compressive hoop stress in each ring and the maximum allowable inner pressure, when yielding occurs in one ring of the dies, is obtained by the proposed equation. In order to obtain design variables, such as diameter ratios and interferences, using the maximum inner pressure, the flexible tolerance method was used for shrink-fitted thick-walled cylinders. ANSYS APDL was used to perform the repeated analysis of deformation of the dies due to the variation of the design variables. The response surface methodology is utilized to analyze the relationship between the design variables and the maximum radial displacement of the die insert during extrusion. From the results, it is found that outer diameter of the die insert has the largest effect on the minimization of maximum radial displacement at the inner surface of the dies.
