In order to predict vibrations occurred during end-milling processes, the cutting dynamics was modelled by using neural network and combined with structural dynamics by considering dynamic cutting state. Specific cutting force constants of the cutting dynamics model were obtained by averaging cutting forces. Tool diameter, cutting speed, fled, axial and radial depth of cut were considered as machining factors in neural network model of cutting dynamics. Cutting farces by test and by neural network simulation were compared and the vibration displacement during end-milling was simulated.

The machining accuracy has been improved with the development of NC machine tools and cutting tools. However, it is difficult to obtain a high degree of accuracy when machining deep pocket with long end mill, since machining accuracy is mainly dependant on the stiffness of the cutting tool. To improve surface accuracy in machining deep pocket using end mill, the performance by down cut and up cut is compared theoretically and experimentally. To verify usefulness of up milling, various experiments were carried out. As a result, it is found that up milling produce more accurate surface than down milling in machining deep pocket. For effective application of up milling, various values in helix angle, number of teeth, radial depth of cut and axial depth of cut are applied in experiment.

A dynamic model for the prediction of surface topography in high speed end milling process is developed. In this model the effect of tool runout, tool deflection and spindle vibration were taken in to account. An equivalent diameter of end mill is obtained by finite element method and tool deflection experiment. A modal parameter of machine tool is extracted by using frequency response function. The tool deflection, spindle vibration chip thickness and cutting force were calculated in dynamic cutting condition. The tooth pass is calculated at the current angular position for each point of contact between the tool and the workpiece. The new dynamic model for surface predition are compared with several investigated model. It is shown that new dynamic model is more effective to predict surface topography than other suggested models. In high speed end milling, the tool vibration has more effect on surface topography than the tool deflection.

End milling operation is very important in machining precision components. Deterioration of surface roughness and surface geometry will cause more process for surface finishing. According to the feed rate and the cutting edge geometry, the cusp which is geometrically uncut surface is determined. To reduce the cost for dinishing operation after end milling, the cusp must be remaianed in small size as possible. Due to the cylindrical type of the end mill, tool deflection is one of the main problems in surface generation. The cutting resistance and the rigidity of the end mill will determine the size of tool deflection. One more important factor which deteriorate surface quality comes from the error in manufacturing end mills. Run-out of end mill which is the difference of the radius of each cutting edges will produce the difference of the cusp size in every rotation of end mill. These three major factors to the surface quality will be analized and the result will be compared with experimental ressult.

This paper presents adaptive cutting force control in milling process using indirect cutting force measurement. The cutting forces in X, Y, and Z axes are measured indirectly from the sensing current of the feed-drive servo motor. After modelling the feed-drive system of a horizontal machining center, the relation between the cutting force and the servo motor current is analyzed. The pulsating milling forces are measured from the sensing current within the bandwidth of the servo. It is shown that indirect cutting farce measurement can be used in adaptive cutting force control. The adaptive control scheme which is globally convergent and stable is attached to a commercial CNC machining center. Cutting experiments on end milling are performed for diagonal cutting.

This paper presents the cutting simulation system for prediction and regulation of cutting force in CNC machining. The cutting simulation system includes geometric model, cutting force model, and off-line fred rate scheduling model. ME Z-map(Moving Edge node Z-map) is constructed for cutting configuration calculation. The cutting force models using cutting-condition-independent coefficients are developed for flat-end milling and ball-end milling. The off-line feed rate scheduling model is derived from the developed cutting force model. The scheduled feed rates are automatically added to a given set of NC code, which regulates the maximum resultant cutting force to the reference force preset by an operator. The cutting simulation system can be used as an effective tool for improvement of productivity in CNC machining.

In end milling process the undeformed chip thickness and the cutting force components vary periodically with phase change of the tool. In this study, up end milling process is transformed to the equivalent oblique cutting. The varying undeformed chip thickness and the cutting force components in end milling process are replaced with the equivalent average ones. Then it can be possible to analyze the chip-tool friction and shear process in the shear plane of the end milling process by the equivalent oblique cutting system. According to this analysis, when cutting Inconel 718, 61, 64 and 55% of the total energy is consumed in the shear process with the helix angle 30$^{\circ}$, 40$^{\circ}$ and 50$^{\circ}$ respectively, and the balance is consumed in the friction process. With the helix angle of 40$^{\circ}$ the specific cutting energy consumed is smaller than with the helix angle 30$^{\circ}$ and 50$^{\circ}$.

Selection of optimal cutting conditions is important for improving productivity and implementing efficient process control in metal machining. In this study, improvement of cutting conditions in machining using end-mills is studied by using deep-layered neural networks, which comprise an input layer, output layer, and two hidden layers. System networks are designed with inputs as cutting conditions, and they output the cutting force. A pseudo-inverse network is designed that has the adjustable cutting condition as output and cutting force and other cutting conditions as input. The combination of the system network and pseudo-inverse network enables selection or improvement of cutting conditions that results in the expected cutting force.

In this study, an indirect method to estimate the setup runout of a ball-end mill from cutting force signal is proposed. This runout makes cutting forces of each tooth of the milling cutter unequal. By transforming the cutting force model from time domain to frequency domain through time-convolution theorem, the magnitude and phase angle of runout can be explicitly expressed with material constants, cutting conditions, and force signal. The static setup runout can be obtained by extrapolating estimated effective runout, which is independent of feedrate but decreases linearly with increase in axial depth of cut. The setup runout estimated by slot cutting experiments, shows good agreement with the measured one.
