Surface Generation in End Milling considering Tool Deflection (엔드밀 가공시 공구변형을 고려한 표면형성 해석)

  • End milling operation is very important in machining precision components. Deterioration of surface roughness and surface geometry will cause more process for surface finishing. According to the feed rate and the cutting edge geometry, the cusp which is geometrically uncut surface is determined. To reduce the cost for dinishing operation after end milling, the cusp must be remaianed in small size as possible. Due to the cylindrical type of the end mill, tool deflection is one of the main problems in surface generation. The cutting resistance and the rigidity of the end mill will determine the size of tool deflection. One more important factor which deteriorate surface quality comes from the error in manufacturing end mills. Run-out of end mill which is the difference of the radius of each cutting edges will produce the difference of the cusp size in every rotation of end mill. These three major factors to the surface quality will be analized and the result will be compared with experimental ressult.

  • Pencil cutting can eliminate overload in uncut area caused by large diameter ball-end mill before finish cutting. As ball-end mill for pencil cutting is long and type, it is easily deflected by cutting force. The tool deflection when pencil cutting with thin and long ball-end mill is one of the main reason of the machining errors on a free-form surface. The purpose of the research is to find the characteristics of deflected cutter trajectory by eddy-current sensor.

  • TiN coating of high speed end mill is recently generalized. The study of coating layer using ion plating is mainly about the coating method and the why of the longer life of coated tools. In CNC machning process, metal cutting isn't carry out until the tools including the end-mill and so on are fractured. Namely, it is difficult precision processing when the cutting force of the cutting tool is near the limit the fracture cutting force. So, the estimate of the life by wear and fracture is important. Therefore, this study is about the method to estimate the capacity of the coating layer in relation to the tendency of cutting force and the influence of the cutting capacity of coated end-mill by the condition N2, Ar, temperature. The cutting length is in inverse proportion to the cutting force ratio. So, the life of the TiN coated end mill can be predicated by the ratio of the increase of the cutting force.

  • A hybrid cutting using both plasma and end mill was developed for safe and efficient dismantling of nuclear facilities. In this cutting method, a moving arc plasma heats up the workpiece before milling. Thermally softened part of the workpiece is then removed quickly and deeply with an end mill. For the cutting experiments, a three-axis numerical control (NC) milling machine was combined with a commercialized arc plasma torch and used to cut 25 mm thick stainless steel plates. Experimental results revealed that pre-heating by arc plasmas can improve the cutting volume per unit time higher than 40% by reducing the cutting load and increasing the cuttable depth when using an end mill without cutting fluids. These advantages of a hybrid cutting process are expected to contribute to quick and safe segmentations of metal structures with radioactively contaminated inner surfaces.

  • The stress between work piece and end mill at the use of end mill at machining and the structural deformation due to the and the pressure are investigated by simulation analysis of three end mill models in this study. These results are achieved with structural and fatigue analyses. Model 1 has the deformation less than model 2 or model 3. As the maximum equivalent stress of model 1 is shown to become the least among all models, model 1 can endure the highest load by comparing with other models. It is useful to estimate the damage prevention and the durability by applying this study result into the design of end mill.

  • This paper deals with the prediction of cutting force and tool deflection and it's application in the flexible ball end milling process. Machining accuracy is determined by the static stiffness of tool system and the instantaneous cutting force. The static stiffness of tool system consists of the stiffness of holer and the stiffness of ball end mill. The stiffness of holder was obtained from the experimental result, and the stiffness of ball end mill with two flutes was theoretically analyzed by the finite elements method. In cutting process, the instantaneous cutting force is dependent upon the instantaneous feed and pick feed(radial depth of cut) which are varied by tool deflection. For the calculation of cutting force and deflection of ball end mill, iteration method is used with the linear interpolation to the data of cutting force obtained from rigid ball end mill and the data of tool deflection. In this paper, a for enhancing accuracy is discussed. And the selection of helix angle for minimizing machining error is also discussed.

  • The study of the high speed machining of inclined plane using ball end mill is performed. The use of ball end mill is rapidly growing in die and mold manufacturing. The cutting characteristics, such as cuttin g force, surface roughness and surface profile, are varied according to the variation of cutting directions. Free surface is cut using ball end mill, the surface profile is greatly varied depending upon the cutting direction. So this study will deal with the characteristics of cutting such as cutting efficiency according to the inclined plane of the workpiece, the cutting force according to tool path, surface profile and the roughness of surface. The optimal cutting direction to be applied the cutting for 3-D sculptured surfaces can be show through the results of this study.

  • Ball-end milling process is widely used in the die and mold manufacturing because of suitable for the machining of free-form surface. Pencil cutting can eliminate overload in uncut area caused by large diameter of ball-end mill before finish cutting. As the ball-end mill for pencil cutting is long and thin, it is easily deflected by cutting force. The tool deflection when pencil cutting is one of the main reason of the machining errors on a free-from surface.   • The geometry parameter of tool such as rake angle and clearance angle is defined clearly to solve the difference in communication between design and measurement stage. Using the developed simulation program, wheel is properly determined and end mill can be manufactured accurately. The performance test with well defined end mill provides sufficient information to decide optimal geometry. For machining hardened steel, end mills are designed and manufactured. Optimal rake angle and clearance angle is obtained from performance test. A specific software for automatic end mill production is developed far simulation and fur generation of NC code as Cad/CAM system.

  • This paper studies the indirect parameters when the new and worn end mill working in the machining center. The parameter output methods are cutting force, current values and AE signals. In the result, when the worn end mill operating, cutting forces increase the 14.71〔N〕, current values increase the 2.917〔A〕 and 1.168〔A〕 according to the spindle mote. and feed motor, and AE signals increase the 0.588$\times$10$^{-5}$ 〔A〕. We can use these parameters in the detection of end mill wear.
