Forming Analysis for Automotive Fender Panel Considering Die Deformation (금형 변형을 고려한 자동차용 펜더 패널 성형해석)

  • In order to see the effect of die deformation on the forming of sheet metal, the draw-ins, strains, and springbacks of an automotive fender panels are numerically simulated considering the die deformation found by the simultaneous structural analysis of press and dies. The comparison of the forming analysis result between the rigid die and the deformed die layout shows that the deformed tool provides more accurate forming and springback result.

  • GDI fuel rail is component of GDI system which directly fuel with high pressure in the engine combustion chamber. And it is required to high strength and dimensional accuracy. Multi roll-die drawing process consists of the idle roll-die and drawing die in tandem. In the course of drawing with roll-die, deformation takes place between the idle roller pair or pairs. The friction force decreases with the idle roll-die, enabling the reductions to be risen in one step. In this study, the caliber of 4-roll was designed into pass schedule that made the draw force at the exit of the drawing die be equal. In order to compensate for over-filling area, the roll caliber was modified using the result of FE-analysis. The results of FE-analysis and experiment show that the proposed design method can be used to effectively design the multi roll-die process, leading to an accurate shape and correct dimensions of the final within an allowable tolerance of ${\pm}0.08mm$. Furthermore, the productivity was evaluated by comparing with multi roll-die drawing process and conventional multi shape drawing process. The result was confirmed that it has an efficiency of about 2 times than conventional process in terms of time.

Draw resonance in polymer processing: a short chronology and a new approach

  • Draw resonance is both an important and interesting instability encountered in various extensional-deformation-dominated polymer processing operations. It is important because of its paramount relevance to the productivity and quality issue in the related industry: and it is interesting because of as yet unanswered questions as to what its cause and origin are in terms of physics involved. Specifically, a short chronological account of the draw resonance research is presented in this paper bringing several previous results together and focusing on the derivation of a new criterion for draw resonance based on the interaction of the traveling times of some kinematic waves propagating along the spinline from the die exit to the take-up position. The new explanation of draw resonance put forward here based on the physics of the system is seen to have wide implications on both theoretical and practical aspects of draw resonance instability. The importance of the role played by spinline tension in determining draw resonance is an example of the former whereas interpretation of the mechanism of the draw resonance eliminator is an example of the latter. Finally, an approximate yet a very fast and convenient method for determining draw resonance is also derived based on the above findings and found to agree well with the exact stability results.

  • Recently, Ultra High Strength Steel (UHSS) sheet metal has been widely used to improve lightweight structures in the automobile industry. Because UHSS sheets have high strength but low elongation, it is difficult to control winkle and thinning for complex shaped products. The draw beads on die surface were introduced in this study to reduce wrinkle and thinning. The positions and strength values of draw beads were selected as design variables and optimized using finite element analysis. The beads positions and strength of a mold for B-pillar part were designed with the proposed optimization method. The accuracy of die design from optimization was verified by comparing with the results from 3-D scanned geometry.

  • The sheet formability can be improved by the optimum drawbeads installation because draw-beads can control the flow of the metal into the die cavity when the punch enters into the die opening, In this study the drawing characteristics for step drawbead are analyzed by 2-D rigid -plastic FEM and also are measured experimentally. In addition for the validity of FEM theoretical results are compared with the experimental results. Especially the draw bead restrain-ing forces and the strain distributions of drawn specimens are obtained in both FEM and experiment. Also the effects of the drawbead dimensions drawing angles and blank holding forces on the drawing characteristics are investigated.

  • A 2-dimensional FEM/GEM program was developed under the plane strain assumption using linear line elements for analyzing stretch/draw forming operations of an arbitrarily shaped draw-die. FEM formulation adopted a new algorithm for solving force equilibrium as well as non-penetration condition simultaneously. Also, a rigid-viscoplastic material model with Hill's normal anisotropic yield condition and rate-sensitive hardening law is assumed, along with the Coulomb friction law in the contact regions. For the case of numerical divergence at nearly final forming stages, geometric force equilibrium method(GEM) is also introduced. The developed program was tested by simulating the forming processes of cylindrical punch/open die, and the drawing processes of automotive oilpan and hood inner panel in order to verify the usefulness and validity of FEM/GEM formulation. The numerical simulation verified the validity and robustness of developed program.

Experimental Drawbead Dies for Measuring Drawbead Forces (드로우비드력 측정용 실험금형)

  • A drawbead die for the experimental determination of drawbead forces was newly introduced in this paper. While the conventional Nine's drawbead die inevitably includes effects of a blank holding force on the measured drawbead forces, the new drawbead die excludes it by removing the blank holder contact in the dieface. Therefore, the new drawbead die can provide more realistic drawbead forces without considering somewhat arbitrary effect of blank holder with the computational procedure of forming process. The drawbead opening force and restraining force obtained by adopting the two experimental dies were compared for the validation of accuracy in the FEM simulation of automotive fender forming process. The compared section strains and draw-ins confirmed that the present drawbead die provides better drawbead forces for an accurate FEM simulation of sheet metal forming process.

Design of automotive inner panel by sectional forming analysis (단면성형 해석에 의한 자동차 내부 판넬의 설계)

  • A finite element program was developed using line elements for simulating the stretch/draw forming operation of an arbitrarily-shaped plane-strain section. An implicit, incremental, updated Lagrangian formulation is employed, introducing a minimum plastic work path assumption for each time step. Geometric and material nonlinearities are also considered within each time step. The finite element equation is based on the mesh-normal, which compatibly describes arbitrary tool surfaces and FEM meshes without depending on the explicit spatial derivatives of tool surfaces. The membrane approximation is adopted under the plane stress assumption. The sheet material is assumed to obey a rigid-viscoplastic constitutive law. The developed program was tested in the die-tryout of typical automotive inner panels. In order to determine a single friction coefficient and boundary length, FEM results and measurements of thinning for a stretched section of final die were compared. After finding analysis parameters, the sheet forming operations of original and final die designs were simulated. Excellent agreement between measured and computed thickness strains was obtained and the developed program was able to identify die designs which were rejected during die tryout.

  • Warm draw die technique which is one of the new forming technologies to improve formability of sheet metal is applied to the cylindrical and square cup drawing of stainless-aluminum clad sheets. In experiments the temperature of die and blank holder is varied from room temperature to $180^{\circ}C$, while the punch is cooled by circulation of coolant to increase the fracture strength of workpiece on the punch comer area. Test materials chosen for experiments are STS304-A1050-STS304 clad sheets. Teflon film as a lubricant is used on both sides of a workpiece. The limit drawing ratio and relative drawing depth as well as quality of drawn cups(distribution of thickness)are investigated and validity of warm drawing process is also discussed. No separation between each laminated material after drawing occurred through inspection by microscope as well as application of penetrant remover and bond strength test. Therefore, warm forming technique was confirmed to give better results in deep drawing of stainless clad sheet metal.

  • The springback characteristics of AZ31B magnesium alloy sheet was investigated in OSU draw/bend test. Springback is the elastically-driven change of shape of a part after forming and it should be estimated and controlled to manufacture more precise products in sheet forming. The demands are increasing for magnesium alloy sheet press forming, but the study on its springback characteristics is insufficient. Strip draw/bend tests were conducted with various conditions - die radius, sheet thickness and controlled tensile force. The springback angles were measured from 'sidewall curl' of deformed shape. The tendency of springback angle was observed from the tests.
