Elastic Finite Element Analysis of the Cold Forging Dies Prestressed by Shrinkage Rings (보강링에 의하여 예압된 냉간단조금형구조의 탄성유한요소 해석)

  • A new approach of elastic finite element to die stress analysis in forging is presented in this paper. The die set analysis problem is formulated by considering contact problems under both mechanical and thermal loads. In the approach, amount of shrink fit is controlled by thermal load i.e., temperature difference between die insert and shrink fits. The loading conditions are extracted automatically from a forging simulator. The predicted solution is compared with analytical one and it has been shown that the predicted results are in excellent agreement with the analytical ones. An application example is given, which was found in a cold forging company.

  • The multi-action forging process is one of developing directions of forging technologies. In this study, the multi-action die is designed and developed by the screws mechanism and the forging simulation is conducted by using plasticine to investigate the optimum conditions for the design of the screws. The results show the design variables are optimum when the diameter is 30 mm and the screw angle is $60^{\circ}$ for the upper screw rod and the outer diameter is 60 mm and the screw angle is $23.4^{\circ}$ for the lower screw tube. It makes the relative velocity between the upper punch and the die to be two to one, which is the expected condition. The material flow of the plasticine forgings is uniform. Therefore, it is feasible to use the screw set as the multi-action mechanism for controlling the movement of the multi-action forging die set.

  • In bulk metal forming processes prediction of tool life is very important for saving production cost and achieving good material properties. Generally the service life of tools in metal forming process is limited to a large extent by wear, fracture and plastic deformation of tools. In case of hot and warm forging processes, tool life depends on wear over 70%. In this study finite element analyses are applied to warm forging and hot forging by adopting suggested wear model. By comparision of simulation and real profile of die, suggested model is verified

  • In this paper, the rigid-viscoplastic finite element method is employed together with an iteratively force-balancing method to analyze a piercing and trimming process with a spring-attached die in hot former forging. An actual piercing and trimming process with a spring-attached die is investigated in detail and a generalized analysis model is proposed. A multi-stage hot former forging process is simulated under various spring constants. The analyzed results are discussed in order to investigate the effects of spring constants on the metal flow lines and the formed shapes. Then an optimal piercing and trimming process in hot former forging is devised.

  • The die design for hot forging was investigated for manufacturing precisely of scroll rotor made with Al-Si alloy. A scroll rotor is a non-symmetric 3-D shape part, having involute wraps. Disk-shaped billet of Al-Si alloy was extruded to wraps and boss simultaneously. Because the involute wraps is not axi-symmetric, the flow velocity and the stress of die is very much different at each portion. Moreover, the die in wraps portion is a cantilever beam and fractured. In this paper, the analysis of forming and die stress is investigated using the FEM tool, DEFORM-3D. The tensile strength of tool material is $250kg/mm^{2}$. From the analysis results, we can find the maximum principal stress of die is over the fracture strength and redesign the die. The prototype forged part is superior in net shaping and microstructure.

Prediction of Tool Life on Cooling System in Warm Forging (온간 단조에서의 냉각방법에 따른 금형 수명 예측)

  • The tool life is not long enough under sever forming condition in warm forging. The tool life is affected by wear heat fatigue plastic deformation and so on. Especially wear is one of the most serious factors for tool life. To increase tool life we should consider various factors like processing design die design die materials lubrication and cooling system This study design to obtain the steady state temperature of die by FEM analysis under several conditions of cooling. There are four cooling conditions in this study no cooling internal cooling external cooling and both internal and external cooling. With above obtained temperatures tool life is predicted using Archard's model that is considered softening of die. The effect of internal cooling system is better than that of externally cooled die. To predict the die life the steady state temperature is calculated by using mean temperature of die. Considering only wear the die life much longer as the cooling effect is bigger. The more accurate die life will be predicted if we consider heat crack as well as wear.

  • The service life of tools in metal forming process is to a large extent limited by wear, fatigue fracture and plastic deformation. In warm forging processes wear is the predominant factor for operating lives of tools. To predict tool life by wear, Archard's wear model is generally applied. Usually hardness of die is considered to be a function of temperature in Archard's wear model. But hardness of die is a function of not only temperature but also operating time of die. To consider softening of die by repeated operations, it is necessary to express hardness of dies by a function of temperatures and operating time. By experiment of reheating of dies, die softening curves were obtained. Finally modified Archard's wear model in which hardness of die was expressed as a function of main tempering curve was proposed.

  • In this paper, a general approach to structural analysis of forging die sets is presented and the related design system, AFDEX/DIE, is introduced. Structural analysis of die sets is conducted by the finite element method considering both contact problem and shrink fit. In the approach, amount of shrink fit is controlled by thermal load, i.e., temperature difference between die insert and shrink rings. The loading conditions are extracted automatically from the simulation results obtained by a rigie-thermoviscoplatic finite element method. Typical application examples are given, which show the applicability of the approach and the related program.

  • This study described computer aided die design system for cold forging of non-axisymmetric parts. To design the die of cold forging. an integrated approach based on a rule-base system and commercial F. E. code were adopted. This system is implemented on the personal computer and its environment is a commercial CAD package named as AutoCAD. The system includes four modules. In the initial data input module, the variables which are necessary to design of die are inputted by user and die material are selected from the database. In the analysis and redesign module, stress distrubution action on the designed die is analyzed by commercial FEM code NISA II. The designed die is modified to prevent failure in both states of stress free and pressurizing. The developed system provides powerful capabilities for die design of non-axisymmetric parts.

  • This study was aimed at the design of the dies for the guide valve for the fuel pressure regulator using the computer simulation to shorten the period of production, on the basis of the process planning which was designed by the field experts. In the computer simulation, 'Deform-3d' and 'Eesy-DieOpt' have been used, which are the commercial process analysis and die design program. Through the process analysis, we could know the propriety of the forming process, the inner pressure of the die and the suitable fitting pressure between the insert and the sleeve which was not showing any positive tangential stresses in the insert. Through the simulation of die design, we could know the number of the stress ring, the diameter ratios, the stresses of the die, the shrink fitting tolerance and temperature in the condition of the already determined maximum outer die diameter of the multi-stage former. The validity of the die design using the computer simulation was analyzed by the experiments and the results were satisfactory. As the results of this study, the new and easy die design system for multi-forging has been developed.
