An effective die-polishing robot system is developed. ATC (Automatic Tool Change), tool posture angle control, and robot program for polishing application are developed and integrated into a robotic system that consists of a robot, pneumatic grinding tool, and grinding abrasives (papers and special films). ATC is specifically designed to exchange whole grinding tool set for complete unmanned operation. A tool posture angle control system is developed for the tools to maintain a specified skew angle rather than right angle on the surface for best finishing results. A PC and the robot controller control ATC and tool posture angle. Also, there have been more considerations on enhancing the performance of the system. Elastic material is inserted between the grinding pad and the holder for better grinding contact. Robot path data are generated automatically from the NC data of previous machining process.
This paper represents the analysis of the sheet drawing by applying the Matrix method to Hill's slip-line field for small reduction and indirect type slip-line field in case of large reduction. Results of the analysis represent the relation between the reduction ratio and the die wall pressure, mean drawing stress through rough die. The limitation on the use of this slip-line field is described. When the reduction ratio is given, the optimum die angle is analyzed in this paper.
The under-drive brake piston is an essential part in the automatic transmissions of automobiles. This component is manufactured by forging after blanking from S55C plate with a thickness of 6mm. It is difficult to design the plate forging process using a thick plate approach since there will be limited material flow as well as large press loads. Furthermore, the under-drive brake piston has a complex shape with a right angle step, which often results in die unfill and abrupt increase in press load. To overcome these obstacles, a separate die for filling material sufficiently to the corner of the right angle step is proposed. However, this approach induces an uncontrolled workpiece surface between the dies, resulting in flash. This excess flash degrades the tool life in the final machining after cold forging as well as increases the cycle time to obtain the net-shape of the part. In the current study, we propose an optimum process design using a conventional die shaped with the benefit of finite element analysis. This approach enhanced the process efficiency without sacrificing the dimensional accuracy in the forged part. As the result, the optimum plate forging process was done with a two stage die, which reduces weight of by 6% compared with previous process for the under-drive brake piston.

The quantitative estimation for the die wear is too hard because the prediction of the die wear is determined with many process variables. So, in this paper, the optimal shape of the backward extrusion punch is newly designed through the FE-analysis considering the surface expansion and Archard's wear model in order to reduce the rapid wear rate that is generated for the backward extrusion product exceeding the forming limit. The main shape variables of the backward extrusion punch are the flat, angle, and round of the punch nose part. As the flat and angle of the punch nose are larger, the surface expansion is reduced. and, the wear rate is decreased according to the reduction of the punch round. These results obtained through this study are applied to the real manufacturing process, it is implemented the reduction of the wear rate.

본 연구에서 개발할 설계기술은 부가가치가 매우 높은 소량 다품종 건축용 내 외장재의 금속 패널 코너가공 법에 관한 것이다. 금속 금구류 및 건축용 내 외장재로 사용되는 2.5mm이상 되는 금속강판을 사용함에 있어서 가장 문제가 되는 직각코너링 접합부위에서 발생되는 내식성(수명성), 내후성, 및 미려성(디자인)을 향상시키므로 품질의 향상뿐만 아니라 소량 다품종의 생산성을 증대시킬 수 있는 국내 최초 금속패널 코너가공을 할 수 있는 벤딩 다이시스템(Bending Die System)을 설계하고자 한다.
Although magnesium alloy has received much attention to date for its lightweight and high specific strength, their applications are impeded by the low formability which is caused by the hexagonal crystal structure at room temperature. In general, equal-channel angular extrusion(ECAE) is recognized as one of the attractive severe plastic deformation techniques where the processed bulk metals generally achieve ultrafine-grained microstructure leading to improved physical characteristics and mechanical properties. ECAE process has several parameters such as angle of die, process temperature, process route and speed. During ECAE process of Mg alloy, these parameters has great influence on the extrudability and the mechanical properties of alloy. The aim of this study is to estimate the influences of process conditions on the formability of AZ31 and AZ31-CaO alloys. Mg alloys are processed through ECAE at elevated temperatures using three types of die with channel angle of $90^{\circ}$, $110^{\circ}$, $135^{\circ}$ using route $B_c$, respectively. This study discusses the feasibility of using ECAE to improve both formability and strength on magnesium alloys by comparative analyzing the mechanical properties and microstructural evolution in each condition.
A bearing is one of core parts in automobile. Rubber seal of the bearing is important to improve performance of bearing, formed by hot-press die of rubber seal for the intricate shape. In this study, formed tools are used to machine die of bearing rubber seal and the machining operation is classified into the several process of high precision. Design of experiments is used to optimize selection of the formed tools for the efficient machining of the hot-press die. The cutting force, tool wear and tool life are determined to characteristics. And, the clearance angle, the rake angle and the length cutting edge are considered as the major factors. Experiments are repeated to use one-way factorial design, and tool life is predicted by regression model.
본 연구에서 개발한 벤딩다이시스템(Bending Die System)제작기술은 부가가치가 매우 높은 소량 다품종 건축용 내 외장재의 금속 패널 코너가공법에 관한 것이다. 금속 금구류 및 건축용 내 외장재로 사용되는 2.5mm이상 되는 금속강판을 사용함에 있어서 가장 문제가 되는 직각코너링 접합부위에서 발생되는 내식성, 내후성, 및 디자인을 향상시키므로 품질의 향상뿐만 아니라 소량 다품종의 생산성을 증대시킬 수 있는 국내 최초 금속패널 코너가공을 할 수 있는 벤딩다이시스템을 설계하여 제작하였다. 이를 제작하여 경제적, 기술적으로 고부가가치를 창출하여 수출증대에 기여할 수 있다.
본 연구에서는 냉간 헤딩 공정에서 성형하중과 펀치 금형의 마모 감소를 통한 펀치 수명 증대를 위해 헤딩용 펀치 형상 최적설계를 수행하였다. 기존 생산에 사용되는 냉간 헤딩 펀치와 성형공정에 대한 유한요소해석 시뮬레이션을 통해 성형하중과 유동 특성 분석, 펀치금형에 집중되는 유효응력 및 마모량에 대하여 분석하였으며, 이를 통해 금형 마모와 밀접한 주요 설계인자를 확인하였다. 펀치금형의 최적설계 변수로서는 펀치 금형 포인트각(Point angle), 에지 반경값(Corner radius), 펀치소재재종(die material type), 마찰계수(friction coefficient) 등의 4가지 변수를 대상으로 4인자 3수준 인자 및 변수 수준을 설정하고, 성형해석 시뮬레이션과 다구찌법을 활용하여 설계인자별 영향도를 분석하여 최적의 최적설계 인자를 결정하였다. 본 연구를 통해 얻어진 최적설계변수를 적용하여 냉간 헤딩용 펀치 최적설계 시뮬레이션 결과, 각 펀치에 발생하는 최대유효응력은 최대 8.9 % 감소 효과를, 최대 펀치 마모 깊이는 37 % 감소 효과를, 성형하중은 평균 20% 수준 의 감소효과를 얻을 수 있었다. 현재, 소성 성형제품군이 적용되는 자동차, 건설 플랜트사에서 요구되는 고품질에 대응하면서도 적정 제조원가 절감을 위한 성형성 개선을 위한 성형공정개발 및 금형설계의 최적화가 지속적으로 필요하며, 향후 연구 결과를 현업에 적용하여 제품 성형성 개선 및 금형수명 증대 관리를 위한 기술자료로 활용하고자 한다.
