Optimum design of a pilger mill process for wire forming using CAD/CAE (CAD/CAE를 이용한 세선 성형용 필거밀 공정의 최적설계)

  • In this paper, The optimum design of a die shape has been carried out the FEM analysis of a pilger mill process considering various factors. The pilger mill forming process consists of a pair of rotating die which has appropriate surface shape. The important design parameters of the pilger mill are the feed rate and the profile of grooved die. Optimum design procedure was performed in order to investigated effects on the forming load and the deformed shape of material depending on the die radius profile. Profile of the die surface for the optimum design were suggested with the linear, the cosine and the quadratic curve considering a physical forming process. The surface of each die was modeled using the 3DAutoCAD and the analysis of pilger forming process was performed using the LS-DYNA3D. The optimum profile of the die shape for the pilger mill was determined to the quadratic profile. Since the analysis results provide that the model of the quadratic profile gives the lowest forming load and a proper deformed shape.

Design of shearing process to reduce die roll in the curved shape part of fine blanking process (파인블랭킹 공정에서의 곡률부 다이롤 감소를 위한 전단 공정 설계)

  • In the fine blanking process, which is a press operation known for producing parts with narrow clearances and high precision through the application of high pressure, die roll often occurs during the shearing process when the punch penetrates the material. This die roll phenomenon can significantly reduce the functional surface of the parts, leading to decreased product performance, strength, and fatigue life. In this research, we conducted an in-depth analysis of the factors influencing die roll in the curvature area of the fine blanking process and identified its root causes. Subsequently, we designed and experimentally verified a die roll reduction process specifically tailored for the door latch manufacturing process. Our findings indicate that die roll tends to increase as the curvature radius decreases, primarily due to the heightened bending moment resulting from reduced shape width-length. Additionally, die roll is triggered by the absorption of initial punch energy by scrap material during the early shearing phase, resulting in lower speed compared to the product area. To mitigate the occurrence of die roll, we strategically selected the Shaving process and carefully determined the shaving direction and clearance area length. Our experiments demonstrated a promising trend of up to 75% reduction in die roll when applying the Shaving process in the opposite direction of pre-cutting, with the minimum die roll observed at a clearance area length of 0.2 mm. Furthermore, we successfully implemented this approach in the production of door latch products, confirming a significant reduction in die roll. This research contributes valuable insights and practical solutions for addressing die roll issues in fine blanking processes.

  • AI7075 alloy has been used for aircraft components since it has the advantage of high strength, high toughness, and high corrosion resistance. Many airframe components consist of various combinations of rib-web structure. In this study, various process paramenters such as die design, lubricant, ram speed, forging temperature have been investigated using the experiment and F.E.M. simulation to develop the precision forging technology for AI7075. When lubricant is applied to both material and die, shear friction factor is 0.1 which shows best effect of lubricant. It is specific corner radius of die that minimized forging load regarding process conditions, especially according to the ratio of the width of rib and web. In conclusion, optimum corner radius is 2~3mm when the width of rib and web is 3mm and 20mm respectively.

  • This paper deals with effects of certain important factors in a tube drawing operation, such as the use of a mandrel, die radius and tangential angle at die outlet, on the deformation behavior of a small-diameter seamless tube. Both experimental and finite element simulation studies are carried out to assess the effects of the above parameters. Experiments and finite element predictions are compared. The use of a mandrel simplifies the design of tube drawing, but also induces some difficulties from increased process complexity. The effects of die outlet tangential angle and radius are discussed in detail.

  • The twisting and the bending of extruded product are caused by the shapes of products and by the shapes of die surfaces and by the shapes of die land. Because the elliptical shape and the circular shape of the extruded product have the symmetry line of cross-section area, the twisting and the bending of product has not occurred. But the analysis by the DEFORM-3DTM show that the twisting and the bending of extruded product can be occurred by the twisting of the twisting of the die land and by the curving of the die land. The results by the analysis show that the twisting angle of the extruded procduct increases by the twisting angle of the die land and the curvature of the extruded products increases by the radius of bending of the die land.

Study on the Springback Reduction of Automotive Advanced High Strength Steel Panel (자동차 초고강도 강판 패널의 스프링백 저감에 관한 연구)

  • The very big springback of advanced high strength steel(AHSS) sheets invokes undesired shape defects, which can be generally eliminated by die correction or process parameter control. The springback reduction by controlling the forming process parameters is easy for the application, but limited for the bulky achievement. In this study, the effective die correction method, which obtains the modification of tool shape from the relationship between die design variable and springback, is introduced and is applied to the TWB tool of automotive side rail to show the validity and usefulness. Among the die correction trials repeatedly performed, the first trial is carried out by correcting the tool shape to the opposite direction to the springbacks of several tool sections. Next trials are done by extrapolating the springbacks of among the original tool uncorrected and the tools corrected negative amounts of the springback and by finding tool shapes without springbacks. After the angle of side wall and radius of curvature of horizontal bottom floor are chosen as design variables in the tool design of side rail, the tool shape is corrected 3 times. The accuracy of final shape within the assembly limit of 1mm and the springback reduction of 75.8% compared to the uncorrected tool are achieved.

  • Magnesium alloy sheets are usually formed at temperatures between $150^{\circ}C$and $300^{\circ}C$ because of their poor formability at room temperature. In the present study, the formability of AZ31B magnesium alloy sheets was investigated by the analytical and experimental approaches. First, tensile tests and the limit dome height test were carried out at elevated temperatures to get the mechanical properties and forming limit diagram, respectively. And then deep drawing of cross shaped die was tried to get the minimum corner radius and forming limit at specific temperature. Blank shape, punch velocity, minimum corner radius, fillet size, etc, were determined by finite element analysis physical try-outs. Especially, optimum punch and die temperature were suggested through the temperature-deformation analysis using Pam-stamp.

  • A flexible stretch forming process is useful for small quantity batch production because various shape changes of the flexible die can be achieved conveniently. In this study, the design variables, namely, the punch size, curvature radius and elastic pad thickness, were quantitatively evaluated to understand their influence on sheet formability using statistical methods such as the correlation and regression analyses. Forming simulations were designed and conducted by a three-way factorial design to obtain numerical values of a shape error. Linear relationships between the design variables and the shape error resulted from the Pearson correlation analysis. Subsequently, a regression analysis was also conducted between the design variables and the shape error. A regression equation was derived and used in the flexible die design stage to estimate the shape error.

  • This study deals with the development of CAM system which can machine and measure any shape of mold and die by machining center and coordinate measureing machine . The overall goal of the CAM system is to achieve the mold and die machining , from digitizing through to final cutting. The hardware of the system comprises PC and machining center. CMM. There are three steps in the mold and die machining. (1) measuring of physical model by the CMM, (2) geometric modeling by the CAD system, (3) generation of NC code by the tool path compensated for tool radius. It is developed a software package, with which can conduct a micro CAM system in the PC without economical burden.

A Study on the Elimination of Surface Defect and Increase in Tool Life of the Warm Forged Spider (온간 스파이더 표면결함 개선과 금형수명 향상에 관한 연구)

  • Due to the complicated shape of the spider, the production method was changed from cold to warm forging. Finite element analysis was performed to predict the forging load and shape using the enclosed hydraulic die set. As the forging load increases due to the spider die volume, die stress analyses were performed to optimize the die design in order to reduce the die stress in various conditions. Large deformation while producing the complicated forging parts induces high forging load, which is one of the main parameters of the forging surface defects. The forging process was analyzed to find out the root cause of the surface defects generated during the spider production for various parameters, thereby revealing that the radius of die in the defect zone influenced the air trap depth, being the root cause of the surface defect. It was verified that die life was increased and the surface defect was eliminated by changing the die design during the mass production test.
