  • In order to obtain the optimal products in deep drawing process elliptical deep drawing tests were carried out with several shape radii of the punch and die. As parameters on testing shape radii of the punch and die were selected, In addition the conventional shape radii have been determined by trial=and-error using industrial experience and post processing test and only approximate shape radii of the punch and die have been presented. The optimal shape radii of the punch and die in elliptical deep drawing process with biaxisymmetric blank shape are proposed. In this study we suggest the appropriate conditions to be applicable to the catual manufacturing processes through the experiment and finite element method.

  • Deep drawing process, one of sheet metal forming methods, is used widely. Circular or square shape blanks are currently studied mainly. Especially, circular blank for coating case of chip condenser remains bridges when it is made out of aluminum coil. The bridge reduces Material-withdrawal-rate of aluminum coil to $60\%$. This paper proposes a no-bridge blank instead of circular blank. To get the different values of two cases, comparison circular blank with no-bridge blank is accomplished in the point of thickness strain in the vicinity of flange. In order to find optimal condition in new proposed blank, several process variables - those are blank holder shape, die shape radii, punch shape radii and blank holding force - are changed.

  • Deep drawing process, one of sheet metal forming methods, is very useful in the industrial field because of its efficiency The deep drawing is affected by many process variables, such as blank shapes, shape radii of the punch and die, formability of materials and so on. Especially, blank shape is very important formability factor. In this study, in order to investigate the effects of blank shape, we suggested three kinds of blank shapes and examined friction test about three conditions. We measured punch load distribution according to punch stroke under the conditions of each punch and die shape radii and observed punch load of elliptical cup forming.

  • In this paper, net-shape forming of an automobile gear is investigated. Barrel, a component of automobile start motor, is adopted as a net-shape forming. In order to accomplish the goal of net-shape forming without cutting of tooth and cam after forming, forming ability is raised through billet treatment and die design. As a technique of billet treatment spheroidizing annealing of billet to get low hardness and molybdenum disulphide coating to get low contact friction between billet and die is carried out. One of critical points of die design, fillet radii variation of tooth of die is applied to get smooth surface of barrel after cold forging. As a measurement of tooth accuracy, distance between two pins and lead-tooth alignments are investigated. Cam profile accuracy is checked with a 3D measuring instrument. Results obtained from the tests revealed reasonable result with respect to design goal. By these results, the paper shows that reasonable results can be obtained by billet treatment and die design for net-shape forming.

  • In general, the flexible forming die that has been used in the flexible forming process has the identical punch size; hence, its flexibility is relatively low because the range of allowable curvature radii is limited due to the uniform punch tip radius. Hence, a conceptual design of a sectional flexible die is presented for enhancing the flexibility of the forming process. Two punches of different sizes are used to configure the arbitrary forming surface. For a forming region with a relatively large curvature radius, a large punch array block is used; on the other hand, for the forming regions with small curvature radii, a small punch block is used. The cross-sectional profiles are compared with the target shape for evaluating the effectiveness of the process. Consequently, it is confirmed that the sectional flexible die can be used along with a combination of punch blocks of different sizes for manufacturing objective surfaces of complex shapes.

  • An ecpert system for rotationally symmetric deep drawing products has been developed. The application for non-axisymmetric components, however, has not been reported yet. This study construsctus and expert system for non-axisymmetric motor frame which shape is classified into ellipse in deep draqing process and investigates process sequence design with elliptical shape. The developed system consists of four modules. The first is recognition of calculate surface area for non-axisymmetric products. The third is blank design module the creates an oval-shaped blank with the same surface area. The fourth is a processplanning module based on production rules that play the best important roles in an expert system for manufacturing .The production rules are generated and upgraded by interviewing field engineers. Especially, drawing coefficient, punch and die radii for elliptical shape products are considered as main design parameters. The constructed system for elliptical deep drawing product would be very useful to reduce lead time and improve accuracy for products.

  • A computer-aided process planning system for rotationally symmetric deep drawing products has been developed. The application for non-axisymmetric components, however, has been reported yet. Therefore, this study investigates process sequence design in deep drawing process and constructs a computer-aided process planning system for non-axisymmetric motor frame products with elliptical shape.   • A process planning system for cold forging of non-axisymmetric parts of comparatively simple shape was developed in this study. Programs for the system have been written with Visual LISP in AutoCAD. Shape of the product must be drawn with the solid line and the hidden line, and with the plane and front view, as well. At the plane, the system recognizes the external shape of non-axisymmetric portions - the number of the sides of the regular polygons and the radii of circles inscribing and circumscribing the polygon. At the front view, the system cognizes the diameter of axisymmetric portions and the height of the primitive geometries such as polygon, cylinder, cone, concave, convex, etc. The system perceives that the list developed from the solid line must be formed by the operation of forward extrusion or upsetting, and that the list developed from the hidden line must be formed by the operation of backward extrusion. The system designs the intermediate geometries again by considering clearance between workpiece and die, and then finally the billet diameter, in reverse order from the finished product, on the basis of volume constancy and using the operations, the forming sequence, the number of operations and the intermediate geometries which were already designed. The design rules and knowledges for the system were extracted from the plasticity theories, handbook, relevant reference and empirical knowledge of field experts. Suitability of the process planning was analyzed using SuperForge of FVM simulation package. The results of analysis showed good formability.

Prediction of Springback Shape in the Flange Forming (유한요소법을 이용한 박판 플랜지 형상 예측)

  • The stack, the core unit of the MCFC system, is composed of the three main parts which are the electrodes, the matrix keeping the electrolyte and the separator. Among these, the separator made of low carbon steel is manufactured by some sheet metal forming processes. The flatness of flange of the mask plate of the separator is crucial not only to enhance the stack performance but also to reduce the production cost. This study has focused on the enhancement of flatness of the mask plate flange by controlling some process parameters like the punch and die comer radii, the blank holding force, the friction coefficient and so on. The springback phenomenon occurring in the flange drawing process has been studied first using the finite element method (FEM) in order to understand what causes the springback. The distribution pattern of local longitudinal stress in the flanged part has been revealed very important in predicting the final shape of the flange. This fact has been backed up by the experimental results carried out with the developed test dies.
