Optimization of Process Variables of Shape Drawing for Steering Spline Shaft (조향장치용 스플라인 샤프트 이형인발 공정변수 최적화)

  • In the multi-pass shape drawing process, the appropriate process design is very important to produce sound products. The reduction ratio, die angle, and the intermediate die shape are very important process variable of the multi-pass shape drawing. The aim of this study is the determination of the reduction ratio, die angle, and the intermediate die shape of the 2 pass shape drawing process for producing steering spline shaft. In this study, FE analysis, Taguchi method, and ANN(artificial neural network) were applied to determine the appropriate reduction ratio, die angle, and intermediate die shape. After the determination of the process variables, FE analysis and drawing experiment were performed to evaluate the effectiveness of the determined process variables. The dimensional accuracy of the final drawn spline shaft was evaluated by using 3D surface profiler and 3D laser digitizing system.

  • Recently most of researches for deep drawing process using sheet metal have been performed on the formability of axisymmetric shape but there have not been any concrete reports on the formability of non-axisymmetric shape In addition the conventional shape radius of the punch and die has been determined by the trying-and-error using industrial experimence and post processing test and only approximate shape radius of the punch and die has been determined by the trying-and-error using industrial experience and post processing test and only approximate shape radius of the punch and die has been present So in this study the optimal shape radius of the punch and die in deep drawing process with biaxisymmetric blank shape would be proposed. As parameters on testing shape radii of the punch and die were selected, In addition the conventional shape radii have been determined by trial=and-error using industrial experience and post processing test and only approximate shape radii of the punch and die have been presented. The optimal shape radii of the punch and die in elliptical deep drawing process with biaxisymmetric blank shape are proposed. In this study we suggest the appropriate conditions to be applicable to the catual manufacturing processes through the experiment and finite element method.

Influence of the Part Shape Complexity and Die Type on Forming Accuracy in Incremental Sheet Metal Forming (점진성형에서 형상의 복잡도와 다이의 종류가 성형 정밀도에 미치는 영향)

  • In this paper, the influence of part shape complexity and die type on forming accuracy in incremental sheet metal forming is presented. The part shape complexities are classified into two types, namely, of one and two-step shapes. Correspondingly, die types are classified into three types, namely, of no-, partial, and full die types. The experimental tests are performed separately on negative and positive forming methods. It is shown that for the one-step shape, there are no significant differences in forming errors between the cases of no- and full die types when the negative forming method is used. Furthermore, the full die type is better than the partial die when positive forming is used. For the two-step shape case, the full die type always exhibits better forming accuracy than the no- and partial die types, irrespective of the forming method used.

  • In this study,the effect of both process parameters (wheel velocity, friction coefficients between die and billet, etc) and die-shape (abutment height and shape, flash gap, etc.) on the surface defect on forming process is theoretically investigated. For this work, computer simulation was performed by using the DEFORM, a commercial FEM code. Through numerous simulations with different parameters and die shapes, We propose one optimal die shape for CONFORM process which can remove surface defect.

  • Theoretical analysis using finite element method are peformed in order to clarify the formation of the flare-shape defect for multi-step tube sinking process. The parameters of concern were the friction between the tube and the die, and geometrical parameters, such as the die inclination angle, the diameters of the die entrance and exit, and the curvature at the corner of the die exit. The effect of the curvature at the comer of the die exit is dominant for determining the flare-shape defect. In order to minimize the flare-shape defect the curvature at the corner of the die exit should be increased up to a certain level(120mm). Using three-step tube sinking die sets which have different curvatures at the comer of the die exit, several numbers of tests were performed and its results are compared with that of theoretical analysis.

  • Multi-pass shape drawing is used to manufacture long products of arbitrary cross-sectional shapes. This process allows smooth surface finishes and closely controlled dimensions of the cross-sectional shape. Tube shape drawing for hollow type products provides material savings and weight reduction. The intermediate die shapes are very important in multi-pass tube shape drawing. In the current paper, the design method for the intermediate dies in a tube shape drawing process is developed using a die offset for corner filling (DOCF) method. Underfill defects are related to the radial velocity distribution of each divided section in the deformation zone. The developed intermediate die shape design was applied to the two-pass tube shape drawing with fixed mandrel for manufacturing a hollow linear motion (LM) guide rail. The proposed design method led to uniform and steady metal flow at each divided section. FE-simulations and experiments were conducted to validate the effectiveness of the proposed method in multi-pass tube shape drawing process.

  • In this study, an innovative semi-solid die casting technology to replace heavier cast iron compressor parts with lightweight aluminum castings was proposed, and the application possibility for home-appliance component was investigated. The most important factors regarding the semi-solid die casting process are the reheating process of the raw materials to the semi-solid state, specifications of the forming machine, the optimal injection conditions and die design. Materials used in this study were A3S7 and hSn alloys fabricated by the electromagnetic stirring process. The optimal injection conditions for semi-solid die casting process were Presented with the reheating conditions of the semi-solid materials. To investigate the effect of plunger tip shape on the formability and mechanical properties in semi-solid die casting process for complicated shape part, two kinds of plunger tip shape with long and short plunger tip taper are proposed.
